INTRODUCING THE NEW LEXUS RX 400h

The Lexus RX 400h is the world's first premium SUV to feature a hybrid power system. It achieves a unique position in the marketby not only delivering the low exhaust emissions and high fuel efficiency that are well-established characteristics of hybrid power,but also by providing the high performance that has until now typically been the preserve of large-capacity petrol engine models.

In spite of its use of a wide range of advanced technologies, the RX 400h remains true to all the core principles of Lexus with nocompromise in terms of luxury, quiet and seamless operation, durability and refinement.

HYBRID SYNERGY DRIVE®

The RX 400h's Hybrid Synergy Drive® system combines a 3.3-litre V6 petrol engine with a 165bhp front electric motor that has aworld's-best power to weight and volume ratio, a high voltage battery and a generator. A second electric motor at the rear axlegives the vehicle an electric four-wheel drive capability - E-Four - that is automatically engaged when required.

In any journey, the system will operate in different modes in order to maintain the maximumefficiency, with power from the engine, the electric motors or a combination of both. Whenever the vehicle comes to a halt, theengine will automatically be switched off to minimise fuel consumption.

The RX 400h can run on its electric motors alone at start-up and low to mid-range speeds, which cuts exhaust emissions to zero.In normal driving conditions, a power split device will divide output from the engine between driving the wheels and powering thegenerator, which in turn charges the high-voltage battery. This means the vehicle never has to be off the road to be charged.

Further energy is gained during braking or declaration with the electric motors operating as high output generators to recoverkinetic energy that would usually be lost as heat and storing it as electricity in the high-voltage battery.

PERFORMANCE

Maximum output from the Hybrid Synergy Drive® is 269bhp, which gives the RX 400h a top speed of 124mph and 0-62mphacceleration in 7.6 seconds. Progress is seamless, thanks to the electronically controlled Continuously Variable Transmission (E-CVT). In official combined cycle driving the vehicle returns 34.9mpg, a better figure than any of its premium petrol SUV rivals andon a par with the very best diesel performance. In terms of exhaust emissions, the vehicle complies with Euro IV emissionsstandards and produces 192g/km of carbon dioxide. Nitrogen oxides emissions are reduced to near-zero.

SAFETY

The RX 400h is the first SUV to benefit from Vehicle Dynamics Integrated Management (VDIM), a Lexus-developed system whichcoordinates operation of the ABS, electronic brakeforce distribution (EBD), traction control (TRC) and vehicle stability control(VSC) to maximise their performance capability.

VDIM triggers the systems when it detects the vehicle is nearing the limit of its performance,instead of them coming into playindividually when that limit has been reached. This means their intervention is less obtrusive and the vehicle is kept under controlmore smoothly.

VDIM also integrates the electric power steering system, adjusting steering torque to make it easier for the driver to return thevehicle to the correct course. The RX 400h is equipped with a 'by-wire' electronically controlled brake system (ECB) and brakeassist (BA).

To improve the driver's vision through bends, SE and SE-L versions of the RX 400h are equipped with an Adaptive Front-lightingSystem (AFS). This swivels the headlamp beam in accordance with vehicle speed and turning angle in order to provide betterillumination.

All versions of the RX 400h are equipped with nine airbags as standard. These include a driver's knee airbag and large capacityThorax-Abdomen-Pelvis side airbags

DESIGN AND EQUIPMENT

The RX 400h is almost identical to the RX 300 model, sharing the same aerodynamically-efficient design that provides excellentstability and keeps wind noise levels to a minimum. A few details set the RX 400h apart, including a revised front grille designedto aid cooling of the Hybrid Synergy Drive® system and neatly integrated front fog lamps in the front bumper section.

The high voltage battery has a compact three-section design, which has allowed it to be located beneath the rear seats withoutcompromising passenger space in any way.

The driver can monitor the drive system's performance from a power meter that replaces the tachometer on the centralinstrument display. On versions equipped with the Lexus Navigator satellite navigation system (standard on SE-L, optional on SEmodels) the power flow can be displayed on the seven-inch colour monitor on the centre console.

UK grade structure

In the UK the RX 400h is offered in three grades: RX400h, SE and SE-L. The entry-level specification includes cruise control,multi-zone climate control, eight-speaker sound system with dashboard-mounted six-disc CD autochanger, rear privacy glass,High Intensity Discharge (HID) headlamps and electrically adjustable front seats.

SE models further benefit from leather upholstery, automatic wipers and lights, an electric sunroof, power-operated tailgate,electric steering column adjustment, Adaptive Front-lighting System (AFS), 40:20:40 folding rear seats, heated front seats andmemory settings for the driver's seat, mirrors and steering column.

The SE-L grade includes the Lexus Navigator satellite navigation system with touch screen operation, voice control capability andElectronic Traffic Avoidance. This system brings with it Bluetooth® connectivity which permits hands-free use of compatiblemobile phones, and the Rear Park Assist Monitor which transmits the view from the back of the vehicle to the colour monitor onthe centre console for safe and simple reverse parking manoeuvres. SE-L versions are also equipped with state-of-the-art in-carentertainment, including an 11-speaker Mark Levinson® premium hi-fi and a DVD player with twin monitors mounted in the backof the front seat headrests. The Lexus Navigator package is optional on SE models; the ICE DVD system is an option on the RX400h entry-level and SE models.

UK Pricing

The RX 400h went on sale in the UK on 15 June, priced from £35,480 on the road. The sales target for the remainder of 2005 is1,625 units, rising to 3,850 in the full year 2006.

THE INCREASING ARGUMENT FOR HYBRID POWER

"All car manufacturers will have some form of hybrid very soon or are planning something," said Karl Schlicht, Vice PresidentLexus Europe. "I think it's fair to say that Lexus's dedication to hybrid technology and our early success have surprised some ofthe established manufacturers. It is evident that when NOx standards start to bite, diesels will become more expensive andhybrids even more attractive.

"The NOx issue has been avoided in Europe and this needs to change. There is a reason why, in other markets, such as North

America and Japan, NOx standards are stricter than in Europe. Level the standards for particulate emissions globally and hybridsbecome very attractive. Add the performance dimension offered by the RX 400h and the proposition becomes even moreinteresting," he said.

"When you consider global economies of scale, this again tilts the balance towards hybrids. Simplify the standards and take NOxinto account, then let the consumer decide.

"Hybrids will represent a core technological advantage for Lexus. And as for its SUV application in the RX 400h, it's like letting you

"Hybrids will represent a core technological advantage for Lexus. And as for its SUV application in the RX 400h, it's like letting youenjoy a chocolate sundae - but without the guilt factor."

2. THE LEXUS RX 400h: THE CHIEF ENGINEER'S VIEW

Chief engineer Osamu Sadakata admits his appointment to the RX 400h project came as something of a surprise: since joiningToyota on completing a degree in mechanical engineering, his speciality had been NVH issues, including work on development ofthe first Lexus model, the LS.

"At the time, the decision to run with the RX 400h had not yet been made. But, because of a number of seminars I'd attendedover the years, top management knew I was interested in new directions," he said.

He is reluctant to highlight any one element of the RX 400h that he considers to be its most impressive attribute: "Rather thanpicking one small detail, I would highlight the basic concept of the RX 400h, which is that everything in the driving experience isseamless," he said. "Every part, every movement must be seamless and the handling so smooth that the driver remains unawareof the sophisticated technology at work. I like to think of it as 'unnoticed technology'."

In its long term management guidelines Global Vision 2010, published in 2002, Toyota Motor Corporation defined its resolve to bea leader in environmental performance as an absolute imperative. As such, it is actively engaged in improving fuel efficiency andreducing the exhaust emissions of conventional petrol and diesel engines, modifying engines to use alternative fuels such ascompressed natural gas, and developing and popularising clean energy vehicles.

"However, to fulfil our own company goals as well as satisfying the different premium sector aspirations of the Lexus customer,the answer had to be hybrid technology," said Mr Sadakata.

"I think the use of hybrid technology will grow and spread through the market. Currently the issue is all about how to use petrolas efficiently as possible, allied to the greater horsepower you can achieve.

"But there is another technology - the fuel cell. It's not that we are dividing these two technological fields, it's merely that fuel celltechnology is so complex that we see hybrid drive systems as the essential first step to its successful development. You have tohave the one before you can achieve the other," he said.

"In the end, it doesn't matter if the power source is petrol, diesel or even hydrogen, the hybrid system serves all sources as themost efficient way of using energy."

Looking to the future, he said: "Development of fuel cell technology will continue, but ultimately circumstances will dictatewhether it, or petrol will be at the heart of the automobile market. The key point is how you use the limited resources we have.We still don't know how long the world's oil resources will last. Perhaps we will develop ever more efficient petrol engines and theoil will last longer than anticipated. This means it is impossible to put a time scale on when the shift to other power sources willbecome imperative."

Mr Sadakata thinks it is inevitable that a fuel cell will be developed for mass-market motoring. "But at the moment there is noinfrastructure in place for the mass production of hydrogen," he said, "and we must also consider that most of the manufacturingsources for hydrogen are themselves responsible for pollution, even if the fuel itself is clean.

"Moreover, society itself needs to embrace the new technology. Otherwise it will take a great deal of time and be very difficultindeed to achieve."

THE WORLD'S FIRST PERFORMANCE HYBRID SUV

Lexus engineers have created completely new hybrid power components for the RX 400h SUV, based on the Hybrid SynergyDrive® concept.

It is the world's first hybrid system to feature two electric motors - a high power unit driving the front wheels and an additionalmotor for the rear axle - and a highly-efficient petrol engine and generator. These work in conjunction to provide an 'intelligent'electric four-wheel drive capability and significantly improve low to mid-speed acceleration, fuel efficiency and carbon dioxideemissions, compared to conventional petrol-powered models.

emissions, compared to conventional petrol-powered models.

RX 400h HYBRID SYNERGY DRIVE IN OPERATION

The RX 400h's powerful Hybrid Synergy Drive system has key characteristics that contribute to its strong fuel efficiencyand driving performance.

Energy loss reduction: the system automatically stops the engine at low vehicle speeds and at idle, so saving energy thatwould normally be lost

Energy recovery and re-use: kinetic energy that would usually be lost as heat during deceleration and braking is recoveredas electric energy and used to power the starter and electric motor

Motor assist: the electric motor assists the engine during acceleration

High-efficiency operational control: the system maximises overall efficiency by using the electric motor to power thevehicle in driving conditions where engine efficiency is low. When engine efficiency is high, it generates electricity

Seamless acceleration: smooth acceleration is a characteristic of the RX400h's continuously variable transmission (CVT).In the course of any journey, the Hybrid Synergy Drive system will operate in several different modes in order to maximiseefficiency. When the engine is cold and the ignition is switched on, the system will start the engine to warm the unit.Whenever the vehicle comes to rest, the engine stops automatically to conserve fuel

In low-efficiency conditions, such as during start-up and at low to mid-range speeds, the RX 400h will run on its electric motorsalone, thus reducing CO2 emissions to zero.

In normal driving conditions, engine output is divided by a power split device, both to drive the wheels directly and also to powerthe generator. In turn, the generator drives the electric motors and simultaneously charges the high-voltage battery. In suchcircumstances, the allocation of power is constantly monitored and adjusted between the engine and motors to maintain thehighest efficiency. When sudden acceleration is required, the engine and electric motors again work together with extra powerfrom the battery to boost response.

E-Four four-wheel drive

The second electric motor driving the rear wheels is a feature unique to the RX 400h's Hybrid Synergy Drive and equips thevehicle with 'E-Four' - Lexus's innovative electric four-wheel drive system.

Variable four-wheel drive is automatically controlled by the E-Four ECU and the Vehicle Dynamics Integrated Management(VDIM). The system constantly adjusts the drive torque from the front and rear electric motors under hard acceleration, duringcornering and when any loss of front-wheel traction is detected.

Energy recovery

During deceleration and braking, the engine switches off and the front and rear motors act as high-output generators, driven byall four wheels.

This regenerative braking system optimises energy management by recovering kinetic energy that would normally be lost as heatand storing it as electric power in the vehicle's high-performance battery.

In all driving conditions, battery power and energy transfer levels are constantly managed by the engine-driven generator, whichmeans there is no need to recharge the vehicle from any external power source.

At all speeds, the Hybrid Synergy Drive system monitors itself to ensure optimum performance and fuel efficiency and minimumemissions. It achieves this by running the electric motors in isolation, the engine in isolation, or a combination of engine andmotors together. The driver can see exactly how the vehicle is being powered at any time on a multi-information display on thedashboard; in models equipped with satellite navigation, a power flow data map can be called up on the system's seven-inchcolour monitor.

PERFORMANCE

The RX 400h's Hybrid Synergy Drive has a maximum output of 269bhp, giving the vehicle a maximum speed of 124mph. Thanksto the CVT, acceleration is seamless with nought to 62mph despatched in 7.6 seconds.

Fuel efficiency is at an exceptional level for a luxury SUV with this amount of power: the official urban consumption figure is31.0mpg; extra-urban 37.2mpg; and combined 34.9mpg.

The powertrain complies with Euro IV emissions standards, with nitrogen oxides levels close to zero and CO2 output rated at192g/km.

SUSPENSION

The new RX 400h uses a substantially enhanced version of Lexus's proven front MacPherson strut and rear dual-link strutsuspension for impressive handling performance, steering response and high speed, straight line stability. The revised system hasbeen tuned for better driving dynamics, combining sporty handling with a comfortable ride and minimal noise, vibration andharshness (NVH) to guarantee Lexus levels of refinement in all driving conditions.

The front MacPherson strut system features a weight-saving, pressed steel-plated L-shaped lower arm with high damping bushes,revised shock absorbers with a redesigned valve and oil and seal refinements to promote more linear damping. The introductionof yoke control coil springs to reduce body roll contributes to flatter cornering with added stability.

Optimisation of the castor angle and adoption of Nachlauf geometry, which offsets the kingpin axis ahead of the centre of theaxle, results in increased castor trail, improving straight-line stability and steering feel. Locating the kingpin axle outside thewheel and adding a small, well-shaped subframe, gives excellent tight-turn performance: the turning radius is compact at 5.7m.

Further refinements to the lower arm and tie rod geometry suppress changes in toe angle under suspension bounce/rebound,ensuring excellent straight-line performance. And the angled location of the lower arm member, with the rear side higher thanfront, creates an anti-dive geometry that effectively suppresses nose diving under braking.

In addition, the front suspension also has a small level of negative camber, effectively leaning the top of each front wheel inwardswhen the vehicle is moving in a straight line. Under cornering load, the change in vehicle posture naturally reduces the groundcontact camber angle of the outside front wheel, optimising contact between tyre tread and road surface for better highperformance cornering.

The dual-link strut rear suspension features a more rigid axle design incorporating latest generation hub bearings for highertorsional rigidity. Fine tuning of the coil springs, damper rates and stabiliser bars help promote improved handling stability whilststill providing a comfortable ride.

ELECTRIC POWER STEERING

The RX 400h's electric power steering (EPS) offers several advantages over comparable hydraulic systems.

EPS is powered by a brushless 42V DC motor and a gear reduction mechanism mounted on the coaxial of the rack shaft. It useselectricity only when assistance is needed, so no energy is required when, for example, driving in a straight line. This helpsreduce fuel consumption by about 1.5 per cent.

The system comprises a motor, a torque sensor and a reduction mechanism, and is markedly compact and quiet. Introducing a

The system comprises a motor, a torque sensor and a reduction mechanism, and is markedly compact and quiet. Introducing aball screw reduction gear gives smooth rotation, high efficiency and low friction and noise levels.

The EPS electronic control unit has a 32-bit CPU to increase signal processing speed. It actuates the DC motor according tosignals received from a number of sensors monitoring aspects of performance, such as steering torque and vehicle speed. Thedegree of power assistance adjusts particularly smoothly, giving a seamless steering feel that is light at low speeds andincreasingly responsive as vehicle speed increases. EPS needs no power steering fluid, which makes servicing and removal ofcomponents easier. There is no need to bleed air from the system and it is also more environmentally friendly when it comes toend-of-life disposal.

It is a 3,311cc, four-cam, 24-valve V6 petrol unit producing a maximum 208bhp at 5,600rpm and 288Nm of torque at 4,400rpm.

Variable Valve Timing - intelligent (VVT-i) technology guarantees the optimum engine performance in all conditions, increasinglow speed torque, boosting power at higher speeds and, in conjunction with the hybrid control systems, improving fuel efficiency.

The conventional throttle cable between the accelerator pedal and the fuel injection system is replaced with an electronic by-wiresystem: ETCS-i (Electronic Throttle Control System - intelligent). This adds to the RX 400h's overall fuel efficiency and, allied toVVT-i, contributes to smooth engine starting and stopping. NVH levels are significantly reduced during start-up and when thevehicle is in motion.

The unit has no starter, alternator or serpentine belt and the Hybrid Synergy Drive® generator is used to fire up the enginerather than a conventional starter motor. In order to gain the best engine speed control for hybrid system fuel efficiency, enginespeed is controlled by the generator, taking vehicle speed and pressure on the accelerator pedal into account.

In certain conditions, there are instances when engine speed is controlled independently by the throttle. When the hybrid systemdoesn't require engine operation, the generator stops the engine as soon as the fuel supply is cut. At this point the fuel pump isalso stopped to reduce the amount of electricity used by auxiliary components. Using electric power steering and electric airconditioning systems also reduces the power demand on the engine and aids fuel efficiency.

To make room for the Hybrid Synergy Drive® system inverter in the engine compartment, the air filter is mounted directly abovethe engine. A slit resonator helps reduce noise and improve performance and the use of chromium in the air filter hose cutsvapour transmission.

Modifications have been made to the cooling system with a modularised radiator for the air condenser and inverter. This takes upless space and reduces the overall number of components. The RX 400h uses an all-aluminium radiator, which is easier torecycle, and a ring fan with Pulse Width Modulation, which requires less power and makes less noise.

The exhaust system adopts a tri-metal (platinum, palladium and rhodium) catalyst with excellent anti-deterioration performance,at high and low temperatures. A spring-type variable valve inside the main exhaust silencer opens to reduce airflow resistanceand improve output power at high engine speeds and stays closed at low engine rpm, greatly improving the soundproofingperformance.

FRONT POWER UNIT

The front power unit consists of the front electric motor, generator, power split device and motor speed reduction planetary gear.All the gearings are arranged in a three-shaft transaxle configuration inside a very compact transmission casing on an extensionof the engine crankshaft. Combining planetary reduction gears with a new, compact, high speed motor has enabled Lexus toachieve both a higher power output and a smaller transmission unit size.

The hybrid transaxle's 3.137 final drive, direct gear drive configuration is more compact and quieter than comparable chain-drivesystems. The absence of clutches, bands, valves or hydraulicsmeans it is a low maintenance and mechanically durable system.

Front electric motor

In order to achieve the high performance targets Lexus set for the RX 400h, a high-output motor of unprecedented power wasneeded. The hybrid system uses a water/oil-cooled AV synchronous type motor with a high efficiency brushless design, operatingon AC current.

A rotor made from stacked electromagnetic steel plates and neodymium permanent magnets arranged in an optimum Vformation, combine to maximise drive torque and power output.

This, allied to a boost in power supply voltage to 650V, a significant increase in motor rotation speed to a maximum 12,400rpmand the adoption of a planetary gear to amplify torque through motor speed reduction, has increased power output byapproximately 2.48 times that of the motor in the Toyota Prius, in spite of both units being nearly identical in size.

With a power output of 123kW/165bhp at 4,100-5,000rpm and 340Nm of torque from 0 to 2,000rpm, this new motor has thehighest output per unit of weight and volume in the world.

Generator

Like the front electric motor, the water/oil cooled generator is also an AC synchronous type. Its exceptionally high rotationalspeed generates increased power to the new high output motor, significantly improving power supply up to medium enginespeeds and improving acceleration in the low to mid-range.

Power split planetary gear

The power split device is at the heart of the RX 400h's Hybrid Synergy Drive® system. It features a planetary gear set, alignedwith the generator, front electric motor and planetary reduction gear for motor deceleration, located on an extension of theengine crankshaft inside the transmission casing.

The power split device is connected by one output shaft to the generator, and by a second to the electric motor and the wheels.Thus the engine power can be transmitted along two separate routes: a mechanical route (incorporating torque from the electricmotor) to the drive wheels and an electrical route to the generator.

The device has a planetary gear set to divide the engine power output between the two routes. This comprises a central sun gear,an outer ring gear and intermediary planetary pinion gears which engage both the former gears. The pinion gears are themselvesattached to a carrier, enabling them to both rotate around their own axis and around the sun gear.

The generator is connected to the sun gear and the engine is connected to the planetary pinion gear carrier. The electric motor isconnected to the outer ring gear, itself directly connected to the differential which drives the wheels. So, with power transmittedto it from the engine, or the electric motor, or a combination of the two, the rotational speed of the ring gear determines thespeed of the vehicle.

In this configuration, with a 72:28 per cent engine torque split between the ring and sun gears, the planetary gear set allows forthe Hybrid Synergy Drive® system's full range of power options.

During initial start up and at slow speeds, the engine is not running and the planetary gear carrier is stationary. Poweredby the electric motor, the ring gear revolves, driving the wheels and, via the pinion gears revolving on the stationarycarrier, rotates the sun gear attached to the generator

To start the engine as vehicle speed increases, momentarily stopping the rotation of the sun gear generates sufficientforce (via the ring gear's rotation of the planetary gears) to set the planetary pinion gear in motion, turning the enginecrankshaft. Once the engine has started it transmits power back through the pinion gears on the revolving carrier to boththe outer ring gear, driving the wheels, and the inner sun gear. Rotated by the sun gear, the generator supplies electricpower via the power control unit, either to recharge the battery or drive the motor

During full acceleration, when both engine and motor operate in tandem to drive the wheels, more power is supplied bythe battery to the motor and engine output increases. In these circumstances, slowing or even stopping the rotation of thegenerator's sun gear diverts more of the engine's rotational force through the pinion gears to the outer ring gear,transmitting additional power to the wheels

Motor speed reduction planetary gear

The secret of the electric motor's compact dimensions lies in its connection to a second, dedicated rear planetary reduction gear.This is also aligned with the power split device and generator on the engine crankshaft.

This planetary gear uses the same mechanism design, but the sun gear is connected to the motor and the ring gear to the poweroutput shaft. The intermediary gears are connected to a carrier, which in this case is fixed to the transmission casing and doesnot rotate.

When the motor drives the sun gear, the planetary pinion gears rotate on their own axis, causing the ring gear to revolve. Due tothe gear ratio differential, the rotational speed of the ring gear is slower than that of the sun gear. Thus, as the motor's rotaryspeed is reduced, motor torque is increased.

Through the gearing of the motor speed reduction device, motor torque becomes 1:2.478. As motor size is proportional to motortorque, the use of the planetary reduction gear allows for the generation of torque appropriate to the vehicle's performancerequirements within a remarkably compact motor design.

Electronically controlled continuously variable transmission (E-CVT)

In conjunction with the hybrid transaxle drive system, the RX 400h benefits from an electronically controlled continuously variabletransmission (E-CVT), which simulates a continuous variation of the transmission's current ratio by selectively controlling the rpmof the engine, generator and electric motor. As a result, the engine and the motors operate at peak efficiency, regardless ofvehicle speed.

E-CVT provides seamless acceleration, without the shift points that can be felt on conventional automatic or manualtransmissions. Using ball bearings and low viscosity oil has reduced friction losses by around 30 per cent.

HIGH VOLTAGE BATTERY

The Hybrid Synergy Drive ® system features a new, high output nickel-metal hydride 288V battery. A Hybrid Vehicle-ElectronicControl Unit (HV-ECU) monitors battery recharging conditions, detects problems, performs fail-safe system management and

Control Unit (HV-ECU) monitors battery recharging conditions, detects problems, performs fail-safe system management andcontrols the battery cooling fan.

The battery unit weighs 69kg and has an eight-cell (1.2V per cell) assembly comprising 30 in-line bus bar modules connected inseries. It is divided into three sections which enables it to be located under the rear seats without compromising passenger space.

The battery and all its related components are contained in a sealed metal casing that meets the highest protection standards,shielding passengers from electromagnetic fields.In the event of an accident, the HV-ECU immediately disconnects the battery.

Using metal rather than resin for the battery casing has allowed the battery module to be made much smaller. Compared to theprevious hybrid vehicle battery pack, the overall height has been reduced by 40mm (about 22 per cent).

The metallic casing also improves cooling performance. Each of the three sections has its own cooling fan, driven by brushlessmotors. This permits a compact design, high efficiency and very quiet operation. Air from the cabin is brought in through threeintake vents located under the front of the rear seats and flows from top to bottom between the battery modules, causing a heatexchange effect. The air exits the rear of the battery pack into an under-floor plenum, from where it is dispersed both back intothe cabin and outside the vehicle.

The battery is constantly recharged by the hybrid drive system, which means it never requires any charging form external powersources.

POWER CONTROL UNIT

The power control unit comprises a voltage boost converter, an inverter and a DC/DC converter, governed by a motor control ECUthat itself is controlled by the hybrid vehicle control ECU.

With the installation of a new high voltage power circuit within the power control unit, the voltage of both the electric motor andgenerator has been increased to 650. An increase in voltage allows for a reduction in current, which means the inverter, and alsothe control unit as a whole, can be made smaller. The reduction in current also minimises energy loss and so improves systemefficiency.

The inverter in the power control unit converts a direct current from the battery into an alternating current, simultaneouslyboosting the voltage, which then drives the electric motor. A DC/DC converter which adapts the main battery DC voltage to 12VDC auxiliary system voltage is built into the same unit.

A semiconductor switching device, the Insulated Gate Bipolar Transistor (IGBT), is situated in the inverter to boost the batteryvoltage and make the conversion to AC power. The IGBT is finely tuned down to crystal level to achieve high efficiency andminimise heat generation.

REAR POWER UNIT

The rear drive unit consists of a second 650V electric motor driving the rear wheels when necessary, giving the RX400h electricfour-wheel drive. The motor and its three-shaft direct drive gearing are incorporated in a single 40kg transaxle casing, which ismounted on a dual anti-vibration support mechanism to reduce NVH. As with the front unit, the absence of clutches, bands,valves and hydraulics ensures low maintenance requirements and mechanical durability.

The rear unit is mechanically independent of the front drive system, so requires no transfer or propeller shaft connection. It isactivated by the RX 400h's Vehicle Dynamics IntegratedManagement (VDIM) system, working in conjunction with the power control unit.

Rear electric motor

Spinning at up to 10,752rpm, the air cooled, permanent magnet, 650V rear electric motor generates a maximum output of 66bhp(50kW) between 4,610 and 5,120rpm and 130Nm of torque between zero and 610rpm. The motor drives the rear axle throughspeed reduction gearing with a ratio of 6.859:1.

E-Four electric four-wheel drive

The rear drive unit gives the RX 400h electric four-wheel drive, a function unique to Lexus's Hybrid Synergy Drive®. This E-Foursystem has been designed to meet the practical, everyday four-wheel drive performance offered by mechanical 4x4 systems. Asrear-wheel drive is automatically deactivated when it is not required, E-Four helps maintain the hybrid power vehicle's peerlessfuel efficiency.

E-Four is activated and continuously adjusted by the VDIM ECU, working in conjunction with the hybrid system's power controlunit.

A series of sensors relays information on speed, acceleration and steering angle to the ECU, along

with shift position and driver torque demand data from the hybrid system control computer. The ECU calculates the optimumfront/rear wheel drive torque distribution, which is then put into action by the hybrid system computer activating the front andrear drive units through the power split device.

Under acceleration in slippery conditions, front and rear-wheel drive distribution is constantly recalculated so that the optimumlevel of torque is directed to the appropriate wheels.

To maintain fuel efficiency in normal driving conditions, the RX 400h operates with front-wheel electronic control will constantlymake adjustments drive and the rear drive unit is inactive. When driving on a low-grip road surface, accelerating, making U-turnsor driving through tight bends, the in front and rear drive distribution to ensure stable performance.

During deceleration, the rear drive unit motor operates as a generator to collect kinetic energy and recharge the main battery,further enhancing the hybrid system's efficiency.

Lexus has developed its Vehicle Dynamics Integrated Management system (VDIM) to integrate these various systems, greatlyimproving active safety and vehicle performance.

Whereas conventional active safety systems are only engaged immediately after a vehicle reaches the limit of its performance,VDIM activates control before that critical point. This makes it more difficult for a vehicle to break the limits of its performanceand produces smoother vehicle behaviour, as the safety systems cut in less obtrusively.

The heart of the VDIM system is the control execution programme built into the Electronically Controlled Brake (ECB) system'sECU. The system constantly receives information from sensors throughout the RX 400h to gain a comprehensive assessment ofdriver operation and vehicle performance, including brake master cylinder pressure, brake pedal stroke, steering angle,accelerator pedal stroke, vehicle yaw rate, vehicle acceleration, wheel rotational speeds, brake wheel cylinder pressure at eachwheel and hybrid vehicle system output torque.

VDIM not only integrates the ABS, TRC, VSC and EBD functions with the electronic power steering, it also co-ordinates control ofthe Hybrid Synergy Drive ® and E-Four systems. Through its integrated control of all the elements related to vehicle movement,including motor torque, brakes and steering, VDIM optimises the activation of braking, stability and traction control systems andalso helps the driver by making the correct steering action easier and the wrong steering action more difficult to execute.

Within VSC operation, for example, a variation in left and right hand tyre grip could cause the vehicle to pull to one side underbraking. VDIM inputs steering torque to counteract the imbalance in left and right hand braking force, providing steeringassistance that reduces the torque steer and allows the driver to correct the vehicle's course more easily.

When braking in a corner, a forward load shift may result in a loss of rear tyre grip and provoke oversteer. In such circumstances,steering wheel torque will be applied in the counter-steering direction (opposite lock). Through the EBD function, the use of linearbrake actuators makes it possible to initiate control before the vehicle's limit has been reached. VDIM distributes appropriatebraking force to each wheel, ensuring continued vehicle stability by pre-emptively countering any tendency to spin, andcontributing to superior braking performance.

Under even stronger braking in a corner, front wheel lock-up and loss of grip may cause understeer. The steering torque assistwill first help the driver to tighten the steering trajectory. However, if the driver turns the wheel too far, VDIM will apply steeringtorque in the opposite direction to help the driver bring the vehicle back under control. Once again, by independently controlling

torque in the opposite direction to help the driver bring the vehicle back under control. Once again, by independently controllingthe braking force to all four wheels through the EBD, VDIM helps prevent the front wheels from locking up and regain vehiclebalance, providing seamless control until the conventional ABS and VSC functions take over.

Electronically controlled brake system (ECB)

The 'by-wire' ECB system controls the RX 400h's ABS, TRC, VSC, BA and EBD braking functions, via powerful 319mm ventilatedfront and 320mm rear disc brakes. ECB not only improves overall braking performance, but also enhances brake energyregeneration.

Within the system, independent hydraulic braking power is applied to each of the four wheels. A sensor detects the amount forcethe driver is applying to the brake pedal; hydraulic braking power is then calculated and applied to each wheel as necessary byECU adjustment of pressure at the hydraulic source.

The system's operation uses a combination of hydraulic braking power and regenerative power from the front and rear electricmotors under deceleration. A hydraulic pressure control function balances the total braking force between that supplied byhydraulics and that from the motors.

The integrated brake assist function (BA) automatically provides emergency braking when the driver's braking speed is judged tobe more urgent than usual. This is determined by a computer, taking information fed from the ECB system's master cylinderpressure sensor and pedal stroke sensor. The brake actuator then increases the wheel cylinder hydraulic pressure and hence thebraking force.

This type of system has consistently proven itself effective in circumstances when the driver is panicking and doesn't applysufficient brake pedal force or is unable to sustain sufficient force over a period of time.

Adaptive Front-lighting System (AFS)

SE and SE-L versions of the new RX 400h are equipped with Lexus's Adaptive Front-lighting System (AFS), which swivels the highintensity discharge (HID) headlamps through 15 degrees, helping to light up a bend as the driver steers into it.

Unlike rival systems which are simply linked directly to the vehicle's steering, or use additional lights, AFS uses an electroniccontroller to calculate the optimum sweep of the illuminated area when cornering, based on vehicle speed and steering angleinformation.

PASSIVE SAFETY

Impact absorbing structure

The Lexus RX 400h's bodyshell has a high degree of torsional stiffness, giving excellent structural strength. This is complimentedby an impact absorbing structure designed to give superior performance in both offset front-end and head-on collisions.

The deployment of a reinforced rear floor member minimises body deformation in a rear-end, offset collision and helps to preventrupturing of the fuel tank.

Further driver protection is afforded by an energy absorbing mechanism in the steering column which, in the event of an impact,moves the entire column forwards, away from the driver. The RX 400h is also equipped with a collapsible pedal system to helpprevent injuries to the driver's feet in the event of a frontal collision.

Airbags

The RX 400h is equipped as standard with nine airbags. Two intelligent front airbags use sensors to determine the severity of animpact and control the force of bag deployment accordingly.

A driver's knee airbag operates from the lower part of the instrument panel, simultaneously with the driver and front passengerairbags. Extra large driver and passenger TAP (thorax abdomen pelvis) side airbags give greater protection than conventional sideairbags with smaller capacity.

The activation of front and rear side curtain shield airbags is improved through the use of a roll-over sensor system. While thecrash sensor in the lower part of the vehicle's central pillar simultaneously deploys both curtain shield and side airbags, the one inthe lower part of the rear quarter pillar activates the curtain airbags only, avoiding unnecessary airbag inflation.

EXTERIOR DESIGN

The RX 400h shares its elegant styling with the RX 300, but is distinguished by a number of exclusive design features.

A new, muscular front bumper design features a large central opening that helps the cooling of the hybrid power system. Foglamps with projector lenses are integrated into the bumper unit.

The new front grille has vertical bars of different thicknesses and sharp horizontal bars supporting an enlarged central Lexusbadge.

The distinctive tail lights use LED illumination with reflector lenses for a jewel-like appearance and feature an additional louvre inthe tail and stop light section. The LED elements light up 10 times faster than conventional bulbs, equal to an extra six metres ofreaction time at 62mph for the driver of a following vehicle. LED lamps are maintenance free and use less electricity, thuscontributing to all-round fuel efficiency.

UV reflecting glass is used for all windows, reducing solar gain by more than 90 per cent. The rear section of the vehicle is fittedwith dark grey privacy glass, while the front side windows use water-repellent glass to improve visibility in wet weather.

The RX model has class-leading aerodynamics with a particular emphasis on the eradication of wind noise. To promote high speedstability and fuel economy, special attention was paid to controlling the airflow convergence at the rear of the vehicle. Front andrear tyre fairings control airflow through the wheelarches and a number of aerodynamic elements are featured on the underbody,reducing wind noise and improving vehicle stability. These contribute to a class-leading coefficient of drag (Cd) value of 0.33.

The RX 400h rides on 18-inch alloy wheels in a design unique to the model, shod with 235/55 R18 tyres. It is offered in a range of

The RX 400h rides on 18-inch alloy wheels in a design unique to the model, shod with 235/55 R18 tyres. It is offered in a range ofseven body colours.

INTERIOR DESIGN

The RX 400h retains all the luxury practicality and ergonomic quality of the RX 300, including split-folding rear seats, a flat floorin the rear load space and, on SE and SE-L models, a power operated tailgate. As the flagship of the range, the RX 400h featuresa series of revisions and improvements.

The wood accents in the cabin are replaced by aluminium-style inserts around the revised centre control panel and elsewherethroughout the interior. A multi-function overhead console includes left and right reading lights, a cabin light and an intruderalarm sensor. Driver and front passenger sun visors are fitted with an illuminated vanity mirror with dimmer function.

The three-section Optitron instrument panel in front of the driver features a power meter on the left, in place of the RX 300'stachometer. In the centre there is a new multi-function display.

In models fitted with satellite navigation (standard on RX 400h SE-L, optional on SE grade) information on the Hybrid SynergyDrive® system power flow and the status of the high voltage battery can be accessed on the seven-inch full colour monitorpositioned in the centre console.

Low NVH levels

Vibration damping has been improved with new gussets and reinforcements to help strengthen the bodyshell, a chain-free directgear drive in the front transaxle and a noise reduction design for the radiator fan blades.

Road and engine noise have been suppressed through strategic use of soundproofing materials throughout the engine andpassenger compartments. Sound insulating glass is used for the windscreen and a foamed damping material covers the entirefloor panel, treating it as a single acoustic system. The soundproofing measures also yield a weight-saving benefit as the materialused is 20 per cent lighter than that in the previous generation RX models.

Wind noise has also been significantly reduced thanks to a flush-mounted A pillar moulding, thicker glazing in the front door andwindscreen, the installation of bonnet, bumper and apron seals and the addition of sound absorbing material in the A, B and Cpillars.

ON-BOARD COMFORT

The interior of the RX 400h features a comprehensive range of technologically advanced equipment, designed to make life onboard more convenient and comfortable.

Electric air conditioning

The RX 400h is fitted with an air conditioning system unique to Lexus that uses an electric compressor with a built-in inverter andbrushless DC motor.

Rather than being powered by the vehicle engine, as is the case with most passenger car systems, the RX 400h's compressorruns off the high voltage battery, with its revolution speed controlled within set limits by the integrated inverter. This means theengine does not have be kept running in order to cool the interior, fuel economy is not compromised and cooling efficiency isgreatly enhanced.

The air conditioning system incorporates a Revolutionary Slim (RS) evaporator and Straight Flow Aluminium-II (SFA-II) heatercores at the front and rear of the unit, which minimises intrusion into the front footwells. The compact RS evaporator providesexcellent cooling performance and has an anti-bacterial resin coating that helps eliminate bad odours.

The automatic system has independent controls for driver and front passenger and can supply both warm and cool air to thevents in the rear console. A humidity sensor, integral to the cabin temperature sensor, prevents the cabin air from becoming toodry.

When a desired cabin temperature is set, the air conditioning ECU checks the cabin air temperature and humidity and the outdoortemperature and solar heat level, and then calculates the required compressor speed. As the inverter provides accurate speedcontrol, the right degree of cooling performance and cabin humidity is achieved quickly and efficiently.

Lexus Navigator system and Bluetooth® connectivity

The Lexus Navigator satellite navigation, fitted as standard on the RX 400h SE-L model and an option on the SE version, is aDVD-based system with a seven-inch full colour touch-screen display mounted in the centre console. A single DVD covers all ofEurope, providing voice and visual directions to any selected destination. In the UK the system also provides Electronic TrafficAvoidance, a dynamic route guidance function that constantly monitors traffic information networks. If at any time it detects ahazard or delays ahead on a pre-selected route, it gives the driver the option of selecting a revised course, neatly avoidingpotential hold-ups.

The upgraded system provides a voice activation option and has a revised, clearer display. It also includes Bluetooth®connectivity for hands-free use of compatible mobile telephones, with additional controls on the steering wheel for phone andvoice activation.

The Parking Assist Monitor enables safe and simple reversing manoeuvres to be made. A miniature camera discreetly located inthe tailgate handle relays a wide angle image from the rear of the vehicle to the display screen in the centre console.Superimposed guidelines show the driver the correct steering angle and course to take in order to park the vehicle in tight places.The monitor also helps avoid the risk of collision with pedestrians or low level objects that might be behind the vehicle.

The Parking Assist Monitor is included in the Lexus Navigator package, provided as standard on the RX 400h SE-L and as anoption on the SE model.

8. THE KYUSHU PLANT

Rigorous environmental protection measures

Toyota Motor Kyushu is a 1.24 million m2 production facility, located on the outskirts of Miyata in Japan. The plant opened in1992 and has a workforce of 1,650 building around 200,000 vehicles a year including the Lexus RX 300 and 330. In March 2004 itcompleted its two millionth vehicle.

Initiating Lexus hybrid production

This year, following an investment of 25 billion yen (approximately £127.5 million) for expansion of the plant and recruitment of2,000 extra staff, Kyushu will become the sole manufacturing centre for all Lexus hybrid vehicles.

Production of the RX 400h started in mid-March and 36,400 units are expected to be completed by the end of 2005. Ultimatelydomestic and overseas RX 400h models will account for around 14 per cent of Kyushu's annual production volume of 264,000units.

The numerous hybrid components are sourced from elsewhere: the high voltage battery is made by Panasonic EV Energy; thefront transaxle at Toyota's headquarters and at Kyushu; and the power control unit at Toyota's Hirose and Denso plants.

Hybrid vehicle production does not require a separate production line and RX 400h and RX 300 models are built side by side.Additional workforce training was required, as with the introduction of any new model with a different construction sequence andcomponents, but this procedure was no longer or more complex than it would be for a conventionally powered vehicle.

Manufacturing and environmental standards

In order to meet Lexus's exacting manufacturing standards, the plant combines state-of-the-art production line technology withrigorous quality control systems in an air-conditioned, ergonomically designed working environment.

The facility's 4,600-ton sheet metal press is acoustically shielded for exceptional quietness. Production line flexibility is providedby the Global Body Line System, with 480 industrial robots performing around 5,000 spot welds for rapid and accurate assemblyof pressed body parts.

A computerised, automatic parts warehouse, robots and automated guided vehicles combine to provide a fully automatedtransportation and management system for component parts. The use of more robots in the painting plant guarantees a highquality paint finish, with environmentally friendly water based paint used on all models.

Many systems have been introduced for easy and effective interaction between the workforce and the machinery. All tasksrequiring heavy lifting, assembly or difficult postures have been automated and the production line makes extensive use of lifts sothat the mounting of components on the painted body can be done at the optimum height. At every stage in the manufacturingprocess, automated quality control checks are reinforced with hand and eye inspection to ensure Lexus's zero-defect qualityassurance standards are met.

The Kyushu plant was awarded the ISO 9001 International Certificate for Quality Management in 2002 and received the J.D.Power Platinum Award in 2000 and 2001. For the last five years Kyushu has taken first place in the Initial Quality Survey.

The plant has obtained the ISO standard for environmental management and has adopted numerous additional environmentalprotection measures.

A waste reduction campaign has brought landfill waste down to two per cent of its 1999 total, a figure that will be reduced furtherthanks to advanced sorting techniques and links with new recycling companies.

The development of clean energy systems is encouraged, both by using natural gas and promoting the use of cogenerationsystems that simultaneously produce power, heating and cooling. Kyushu is also actively pursuing new solar light generationtechnologies.

UK MARKET DYNAMICS

Sales of premium segment SUVs have consistently been split 70 to 30 per cent respectively between private and corporate sales.In terms of fuel preference, the market is dominated by diesels, which have maintained a segment of around 66 per cent. Amongpetrol engine vehicles, those of 4.0 litres or less account for almost 25 per cent of segment sales, while less than 10 per centhave larger capacities.

The new RX 400h is positioned to claim sales in both the high-power petrol and the diesel sectors, thanks to the strong balance ofpower, high torque and efficiency delivered by its Hybrid Synergy Drive® system. It also has the potential to draw new customersto the SUV market, as it is the only luxury vehicle currently to offer such a technologically advanced powertrain.

Lexus believes the revolutionary technology at the heart of the RX 400h will have great appeal for forward-thinking men andwomen who want a vehicle that is not simply a status symbol, but one which enables them to stand out from the crowd anddemonstrate their appreciation of quality and innovation.It also brings a new level of environmental performance to the SUV segment, with a combination of fuel economy and exhaustemissions that hitherto have only been achieved by lesser-powered diesel SUVs.

In terms of fleet business, Lexus is targeting 65 per cent of RX 400h sales to be to corporate customers, compared to 15 per centfor the existing RX 300 model. This reflects the vehicle's strong BIK tax position compared to its rivals. The SE model is rated at23 per cent for BIK in 2005/6 and 22 per cent in 2006/7, bringing annual company car tax bills of £3,615 and £3,548respectively.

The total sales target for the remainder of 2005 is 1,625 units. The target for full-year sales in 2006 is 3,850 units.

As a result, the labour time for standard servicing during the warranty period of three years or up to 60,000 miles amounts to 5.2hours, just the same as for the conventionally-powered RX 300 model, demonstrating that the RX 400h's hybrid technology doesnot bring higher maintenance requirements.

The hybrid system itself is maintenance free, as are the fuel filters, and the oil in the transmission does not require changing. Theair filter is designed to last for 40,000 miles before changing, engine coolant replacement intervals are every 100,000 miles, andspark plugs are scheduled for changing at 60,000 miles. The RX 400h is also designed to run on mineral grade oil rather than themore expensive synthetic kind.

Labour time is only part of the picture, however. Itemised pricing of standard service and maintenance requirements for three

years/60,000 miles shows that the RX 400h is cheaper to maintain than its principal market rivals.

Costs for the Lexus amount to £2,041, compared to £2,736 for the BMW X5 3.0d, £2,658 for the Volvo XC90 D5 SE and £2,101for the Volkswagen Touareg 3.0 V6 TDI. The figure is even slightly lower than for the RX 300.

Service intervals are every two years/20,000 miles, with a health and safety inspection annually or every 10,000 miles, includingan oil and filter check. This schedule optimises the component replacement cycle and also ensures owners are able to enjoy thefull benefit of Lexus's legendary customer care, acknowledged by five successive Gold Awards in the annual J.D. Power andAssociates survey.

The RX 400h may have a more technically sophisticated and advanced powertrain than any other SUV on the market, but thatdoes not put it at a greater risk of component failure. This is backed up by figures showing that repair incidences for the hybridbattery, inverter and transaxle of hybrid power are minimal, affecting less than 0.5 per cent of vehicles sold since 2000. The RX400h is covered by Lexus's three-year/60,000-mile manufacturer's warranty, a 12-year anti-corrosion warranty and for addedpeace of mind, the vehicle's high voltage battery and inverter are protected by a five-year/60,000-mile warranty.
