    1. Changing of position of AdBlue components

    1.1. Introduction

    The aim of this document is to supply all the information and recommendations necessary for bodybuilders to be able to proceed with changing the position of AdBlue components. There are different scales of pollution. Proximity pollution Interest has been shown in pollution of the air in large cities and densely populated areas since the last century, because that is where most of sources of pollution due to human activities are to be found and where most of the population breathes in polluted air. The majority of conventional atmospheric pollutants (SO2, NOx, CO, O3, lead and particulate matter) have effects on human health, ecosystems and monuments. Long distance pollution Pollutants emitted by human activities partly fall out not only in proximity to the sources, but also hundreds; even thousands of kilometres from their emitting sources. The main problems of long distance pollution are acidification, oxygen depletion and photochemical pollution. Planetary pollution This type of pollution was revealed during the eighties with observations by researchers on the greenhouse effect and destruction of the ozone layer.

  • 1.2. Changes to the regulations The 2005 pollution control standards and beyond relate more especially to the reduction of nitrogen oxides (NOx) and particulate matter. All diesel powered vehicles of more than 3.5 tonnes GVW circulating in Europe must be equipped with an exhaust gas treatment device to meet the pollution limits authorized by "Euro 4" Phase 1 as early as 01/10/2006 and by "Euro 5" Phase 2 as early as 01/10/2009.

  • 1.3. The RENAULT TRUCKS choice To meet this goal, it has been necessary to innovate in exhaust gas post-treatment systems in order to treat nitrogen oxides and particulate matter, whence formulation of the SCR system. What is the SCR system? SCR = Selective Catalytic Reduction

    - This is an important technical stage for RENAULT TRUCKS. - It is the first time that users are going to be active in the action of vehicle pollution control (regulatorily,

    materially, financially…). The SCR system

    The most cost-effective solution in the matter of protecting the environment, sustaining engine performance and cutting fuel consumption.

    It is a durable solution that will allow Euro 5 requirements to be met.

    It is also the choice of the major players in the automotive, chemical and petroleum industries.

  • NOx reduction principle

    To reduce NOx, the SCR system employs an aqueous solution of urea "AdBlue", which consists of ammonia (32.5%) and water (67.5%). The principal component of the SCR system is the catalytic converter. It contains the elements which, because of the injection of urea, serve to reduce NOx. The exhaust gases are treated in the catalytic converter in 4 phases:

    - Injection of AdBlue (1). An injector is installed at the inlet of the catalytic converter. The injector is pilot-controlled by the ADS (AdBlue Dosing System). The ADS very accurately calibrates the quantity of AdBlue to be injected on the basis of the different data that it has to process, such as quantity of NOx emitted by the engine and temperature of the exhaust gases.

    - Hydrolysis of AdBlue (2).

    The AdBlue frees the ammonia (NH3) by means of a chemical reaction (hydrolysis).

    - SCR catalytic converter (3). The oxidation catalyst uses the ammonia to reduce NOx.

    - Clean-up (4).

    The clean-up catalytic converter serves to reduce the re-emission of ammonia into the atmosphere by getting rid of the residue.

  • System The layout of all these components is defined so as to not perturb bodybuilding and therefore avoid (as much as possible) having to work on these components. Furthermore, each position is subjected to various validations, which is why correct operation and reliability of the system is no longer guaranteed if the following instructions are not obeyed. If any of the proposals below do not suit your convenience, contact the Product Applications Department.

  • 1.4. General features of the AdBlue circuit AdBlue injector The AdBlue injector withstands a maximum temperature of 120°C. To resist the exhaust heat, the injector is fitted with a heat shield and is cooled by circulating AdBlue.

    When in operation, the reservoirs must maintain a minimum volume of AdBlue in order to cool the injector. With such a minimum volume, the SCR system operates in fall-back mode and cuts off the injection of AdBlue to favour its circulation in the injector.

    Each reservoir has a non-injectable volume. In practice, when work on the system requires drainage of the AdBlue, it is essential to fill the reservoir with this minimum content after finishing the work.

    Note: It is essential to fill the reservoirs with a minimum volume of 7 l, except for the 125 l reservoir, which must have a minimum content of 12 l.

    Circuit temperatures +70 +85°C Important: - Use only commercially available AdBlue for motor vehicles (Standard DIN 70070). - It is forbidden to replace AdBlue by any other product or add any other product to it or else vehicle pollution

    control will no longer be achieved and you will run the risk of damaging the post-treatment system. - In the event of changing of position/disconnection of one of the components, the quality of cleanliness of

    the AdBlue pipes and of the AdBlue reservoir must be ensured. - The AdBlue injector needs to be cooled while the engine is running to avoid its own overheating. - Circulating AdBlue is used for its own cooling. - AdBlue must always be handled with care – it is a corrosive product. - AdBlue must under no circumstance enter into contact with other chemical products. - AdBlue is a corrosive product for copper and magnesium based alloys (e.g. wiring harnesses). - If any AdBlue is spilt onto the vehicle or in the event of leakage, wipe it off with a cloth and rinse with plenty

    of water. - When working on AdBlue circuit components, protect unplugged electrical connectors and disconnected

    pipes against possible splashing of AdBlue with the blanking plugs kit available from the Spare Parts Department.

    - If any AdBlue is splashed: - onto an in-place connector: rinse with water, - onto an unplugged connector: replace the connector.

    WARNING If any AdBlue is splashed onto your skin or into your eyes, rinse away with plenty of water. If you inhale AdBlue, breathe in plenty of fresh air. Consult a doctor, if necessary.

    Protection of connectors When working on SCR system components and when disconnecting AdBlue pipes, protect electrical connectors against the possible splashing of AdBlue.

    If any AdBlue is splashed onto a closed connector: rinse with water. If any AdBlue is splashed onto an open connector: replace the connector.

  • 1.5. Changing of position of the AdBlue pump

    The permissible ambient operating temperature band of the AdBlue pump is -40°C to +85°C. To change the filter, it is necessary to leave a free space (A) of 160 millimetres below the AdBlue pump. The prefilter is located inside the AdBlue lead-in connector on the pump unit. A free space (B) of 200 millimetres is necessary in order to be able to replace the prefilter.

  • Possible configurations

    There are two possible cases when changing the position of the AdBlue pump:

    a) Slight changing of position:

    It is authorized to slightly change the position of the AdBlue pump in its immediate surrounds, while maintaining the piping bundles, the original mounting bracket and the direction of assembly. This type of change in position should not require modification to the AdBlue piping bundles or others. It is only authorized to modify the routing of AdBlue flexible pipes while ensuring a minimum radius of curvature of 50 mm (without modifying the lengths). The original mounting bracket must be able to be used.

    b) Complete changing of position:

    Several AdBlue pump positions are validated by RENAULT TRUCKS for the different axle spreads of the RENAULT MAGNUM, RENAULT PREMIUM, RENAULT KERAX and RENAULT MIDLUM ranges. The positions are defined according to bodybuilding arrangements so as to have the minimum impact when fitting bodies to the vehicles.

  • 1.6. Changing of position of the AdBlue reservoir The volumes of AdBlue reservoirs are determined according to the volumes of the fuel tanks. In effect, the consumption of AdBlue compared with diesel fuel is close on 3% for Euro 4. There are therefore different AdBlue reservoir capacities according to the ranges and according to the choices of fuel tank volumes. Since AdBlue can freeze, a heating system is installed on each vehicle. This involves a secondary water circuit system for heating the AdBlue for use whatever the climatic conditions. This heating system is managed by an electrovalve placed in proximity to the AdBlue reservoir. The system consists of two pipes (outgoing/return), which are identified by means of colours on the vehicle: red marking for the outgoing and white for the return. The piping bundles leading to the AdBlue reservoir can render its changing of position difficult. Generally speaking, the AdBlue reservoir is located in front of the fuel tank (except on certain RENAULT MIDLUM vehicles), where changing its position should therefore be exceptional. In this case, the bodybuilder should use the original mounting brackets and securing bolts, and the reservoir should be kept in a vertical position.

    WARNING Modification to the heightwise position of AdBlue reservoirs must be avoided to eliminate the risk of creating high points and low points, so it is essential to comply with the ground clearance and the overall vehicle width. The bodybuilder can therefore change the position of the AdBlue reservoir. There are two possible cases when changing the position of the AdBlue reservoir:

    - Changing of position without modification to the AdBlue pipes In this case, the bodybuilder must modify the 2 water heating pipes and the 2 or even 3* wiring harnesses. * for RENAULT MIDLUM as in certain cases the fuel prefilter is attached to the AdBlue reservoir.

    - Changing of position with modification to the AdBlue pipes

    In this case, the bodybuilder must modify the 2 water heating pipes while ensuring the original sections (hose type), the 2 or even 3* wiring harnesses and the 4 AdBlue piping bundles. * for RENAULT MIDLUM as in certain cases the fuel prefilter is attached to the AdBlue reservoir.

    WARNING It is essential when fitting a body to a vehicle to provide an available space above the reservoir in order to facilitate handling of the filler gun.

    WARNING If the piping bundles available do not permit suitable changing of position of the pump or of the reservoir, it is essential to order a consistent set of 4 pipes. For vehicles equipped with a stainless steel reservoir, the lengths available as standard are already maximum lengths, so it is not possible to order longer lengths.

    WARNING Modification to and extension of AdBlue piping bundles do not guarantee correct operation in arctic cold conditions, since because they are longer they are more difficult to defrost.

  • Example of possible changing of position on RENAULT MIDLUM with different AdBlue kit piping bundle lengths The position of the AdBlue pump can be changed on the chassis in the zone common to the 2 circles.

    A - Standard AdBlue piping bundles:

    - pump to reservoir: 2 600 mm - reservoir to pump: 2 500 mm

    - The 3 920 mm radius corresponds to the piping bundle 74 21 012 654 length B - Standard AdBlue piping bundles:

    - pump to injector: 1 840mm - injector to pump: 1 770mm

    - The 3 230 mm radius corresponds to the piping bundle 74 21 012 668 length C - AdBlue pump

  • 1.8. Installation of AdBlue piping bundles

    The AdBlue piping network consists of sheaths with resistive cables running inside them. The current circulating in them feeds the different system components and on account of the resistance of their wires heats the circulating AdBlue.

    If extension is required, all the pipes must be replaced. If shortening is required, the length in the chassis must be managed while maintaining the radii of curvature and avoiding high and low points.

    Caution: NEVER CHANGE THE LENGTH OF A PIPE

    Any modification to these pipes is therefore forbidden. It would change the resistance of the cables and by virtue of Ohm’s law would increase the electrical power transmitted by the pump, running the risk of burning it out. Since the resistance of this wiring is a function of the pipe length, the cables must not be inverted.

    WARNING Since the ribbed protection sheath is very aggressive, it is forbidden to either clamp it to water pipes with cable ties so as not to perforate them, or place any point of attachment within 10 cm of a connector. Also avoid friction with any projecting component, even if it is made of steel. It is only authorized to modify the routing of the system by leaving a radius of curvature of at least 5 cm for all AdBlue pipes. If the piping bundles available do not permit suitable changing of position of the pump or reservoir, it is essential to order a consistent set of 4 pipes from the Spare Parts Warehouse, determined by the Design Office, if necessary. Caution: It is essential to order the correct set of pipes. If not, because of the resistivity of each one of the pipes, there is a risk of damage to the pump

    The temperature resistance of AdBlue pipes is 110°C.
