Open architecture systems offer numerous advantagessuch as initial lower cost than proprietary type systems.Other benefits include standardization with existing in-stalled hardware base, reducing spare parts inventoryand simplifying maintenance and service. Spare partsare readily available worldwide from many sources. Openarchitecture also allows for new control functions to easilybe added at a future date. • Reliability:All control functions are performed by tested andproven industrial PLC equipment, not by MS-DOSbased computer equipment, which is not designed tofunction as a “controller”.
• Simplified Interface to DCS or SCADA:Communication tasks are handled with a separate,dedicated module in the PLC, increasing data rateand simplifying network installation.

• Improved Exhaust Temperature Monitoringand Control:Advanced statistical algorithms detect turbine hot/cold spots and automatically reject failed thermo-couples.
• Fail-safe Features:Redundant over speeds; open/short monitoring ofmA and thermocouples; read back monitoring of out-puts; and special self-check features improve safety.
• Improved Operator Information with GraphicInterface:Industrial workstation graphically displays start-upsequencing, speeds, temperatures, operating points,and alarm/shutdown status. Optional data loggingand trending can be used as part of a preventativemaintenance program.
•Simple Installation:A dimensionally identical replacement of the controlpanel is possible, saving substantial architectural andinstallation cost. Control panels can be installed oneat a time allowing other units to continue operating.

PLC-based integrated replacement controls with MMI graphic workstation for one GE Frame 3 compressor train
This turnkey controls upgrade for one GE Frame 3compressor train replaced the old electro-hydraulic-mechanical control system with an advanced PLCbased integrated system, new instrumentation, and endelements. All control functions such as fuelregulation, speed, EGT, and anti-surge control areaccomplished in the PLC, along with sequencing andprotection. The MMI has extensive capability for alarmrepor ting, trending, and data logging. PLCindependent redundant backup systems include criticalshutdown functions. The unit control panel has acommunication interface with the station panel to allowremote operation of the turbine compressor train.
The controls upgrade included replacement of sometemperature and pressure switches with new RTDs,transmitters, and thermocouples. The old fuel valve
system was modified and retrofitted with standardindustrial components. The nozzle positioning systemwas upgraded from 300 psi to 1200 psi and included anew shaft-driven hydraulic pump, relief valve, andregulator valve. A new hydraulic actuator with integraltemposonic feedback and electronic servo controls wasalso retrofitted.
This controls upgrade was completed in 4 months, andthe second unit is presently scheduled forupgrade. Five (5) additional turbine compressors setson the pipeline will be retrofitted with similarcontrol systems. Benefits include increased equipmentreliability and efficiency, extensive and detailed data/diagnostics available for predictive maintenance andtroubleshooting, reduced operating and maintenancecosts, remote operation, and a system based on familiarstandard industrial components.

As par t of a gas turbine compressor controlsupgrade, it is generally necessary to replace olderauxiliary systems to interface to the new controls.Petrotech can modify or retrofit fuel valve systems,hydraulic systems, speed sensing elements,thermocouples, flame detectors, compressor recyclevalves, pressure switches, and transmitters.
Modernizing these older field devices is an essentialpart of an overall controls upgrade scheme in terms offunctional control improvements and increased reliabilityand maintainability.
The retrofitted auxiliary systems are based on standardindustrial hardware components which are typicallyfamiliar to the customer's service staff. Spare parts arealso readily available from multiple vendors.
A full retrofit will include removal of the old devices,installation, checkout, and commissioning of all newsystems and components.

Petrotech provided PLC-based controls for two Ingersoll-Rand KVR-16 and one Ingersoll-Rand KVT-16reciprocating engine compressors in gas pipelineservice. The systems include torque control, load stepcontrol, ignition timing control, air fuel ratio control, speedsetpoint control, and sequencing and protection. Thesoftware also includes extended engine diagnostics, unitperformance, process calculations, predictivehorsepower calculations for optimum load step selection,station throughput control, and unit load management.All engine/compressor control functions, discrete logicfunctions, and calculations are accomplished in the PLC,using mature and proven Petrotech software packages.
The control panels include not only the main controllersand redundant safety shutdowns (Petrotech's standard,using independent hardware), but also autonomousbackup control systems. These control systems allowmanual start-up and operation of the engines in the
unusual event of a PLC failure. They include the meansfor adjusting ignition and speed setpoints, modifyingoutput to waste-gate valve (air-fuel ratio control), andloading/unloading compressor pockets (load stepcontrol).
The control systems also include a dual communicationinterface. For local operator controls, a small OIT ineach control panel with a serial link isinstalled. An industrial workstation with graphical HMIand Ethernet links is used for remote supervisorycontrol, system status monitoring, and data trending andlogging.
Petrotech provided turnkey services for this projectincluding panel design, programming, control hardware,assembly and testing, field devices, conduit and tubing,field installation, start-up assistance, commissioning,and training.
