CHINA and India are seeing the growth rate insteel and aluminium production exceeding twodigits and here they face a challenging situationfor the supply of high quality cokes for the man-ufacture of electrodes for electric arc furnaces(EAF) and for cathodes for primary aluminiumproduction. The majority of premium needlecoke is still imported in both countries and thereis no production of needle coke in India. Hardisotropic cokes for graphitized cathode produc-tion are also unavailable in both countries.
The lack of significant production of thesetypes of cokes in petroleum refineries is relatedto the scarcity of low sulphur decant oil − theclassical needle coke feedstock − generated inFluid Catalytic Cracker (FCC) units and to thelack of high asphaltene residuals that are thepreferred delayed coker feedstock for the pro-duction of relatively isotropic hard coke usedfor graphitized cathodes.
Demand for coke also arises from blast fur-naces where iron production in 2012 was closeto 660Mt in China alone and more than 40Mtin India. In China more than 500Mt of coal andin India about 30Mt were needed to producethe metallurgical coke consumed by the blastfurnaces. With an average 3.3% coal tar as by-product, the amount of coal tar exceeded 15Mtin China and reached 1Mt in India. The per-centage of coal tar distilled for the productionof pitches used in the domestic carbon industrywas only 20% in China and 40% in India. A sig-nificant proportion of coal tar binders areexported especially from India, however butwith poor financial returns.
The economics of tar distillers producing coaltar pitch can be massively improved when spe-cialty cokes are made from the tars instead ofusing these as binders. Therefore the produc-tion of soft and hard cokes from coal tar for themanufacture of, respectively, the EAF graphiteelectrode and aluminium smelter cathode rep-resents an opportunity not only for tar distilla-tion but also for users of this product in the car-bon industries.
The technical and economic aspects of theproduction of specialty pitch cokes areaddressed in this paper along with a forecast forfuture demand arising from a market study.Innovative process for balanced production ofboth type of cokes are discussed along with theimpact on the performance of pilot electrodeswhich were tested in research laboratories.

ago so far as specialty cokes are concerned. The20 year old Baochem plant in Shanghai pro-duces mainly conventional pitch coke for recar-burising applications and needle coke mainlyfor conventional (not UHP) electric arc furnace(EAF) electrodes produced by Sinosteel andHongte. Some further projects were announcedrecently. However the quantities of premiumneedle cokes used for UHP electrodes remainssmall and the required high quality materialsare still imported by China.
Significant numbers of large diameter UHPgraphite electrodes and graphitized cathodesare consumed for which most of the specialtycoke raw materials are unavailable in the coun-try. Consequently there is a need to develop thenecessary raw materials, namely needle cokeand cathode cokes, to respond to the domesticdemand but also to the potential of export vol-umes of both electrode types.
Concerning the liquid feedstocks, slurry oilsfrom FCC refinery units and derivatives of tarsfrom the cokeries carbonizing coals, can beconsidered for the production of premium nee-dle cokes and the corresponding UHP elec-trodes for high power arc furnaces. For cathodecokes, low sulphur cokes with high asphalteneresiduals produced by vacuum distillation ofcrude oil, as well as from some coal tar pitches,is known to give the preferred cokes for abra-sion resistant cathodes after delayed coking andcalcining treatment.
The situation and evolution of demand inChina and India have a massive impact world-wide on the following:− the petroleum refining industry;
− tar distillers and coke calciners;− electrode and cathode manufacturers;− integrated and EAF steel industry; and − the primary aluminium industry.
This impact is considered to assess theopportunities of producing the speciality cokesrequired to meet the demand in 2020.
Concerning the availability of tars, anoverview of the figures taken for the estimationof the tars consumed by the carbon industry,which is a portion ranging between 20 and 50%of the tars produced as a by-product of cok-eries, is presented in the Appendix1.
This indicates that, despite the competitionfrom fuel applications, coal tar availability isand will be sufficient for speciality coke produc-tion.
This paper proposes a solution for the com-bined production of needle and cathode cokesfrom coal tar.
Status-quo and outlook
Steel industryIn an EAF producing steel from scrap, on aver-age 2.5kg of graphite electrode is used pertonne of metal produced. The consumption ofgraphite electrodes has continuously droppedover the past decades as a result of better oper-ation and technology advances in the arc fur-nace (Fig 1). This explains why the totalgraphite electrode demand has been relativelyflat despite increased steel production, but thepresent asymptotic level of specific consump-tion means that with any increase in EAF steel

Speciality cokes from coal tars: A combined solution for graphite electrodes
and aluminium cathodes
There is a growing demand from the steel industry for electrodes for ultra-high power (UHP) electric arc furnaces which requiresuper premium needle cokes to manufacture them. Today aluminium smelters are increasingly switching to graphitized cathodesand this is dramatically increasing the consumption of hard isotropic coke for this application in the western world. In this paper,

part of electrode production is presentlyexported, but in 2020 an increase of capacity by50% has to be anticipated if today’s exports ofelectrodes are to be maintained. The situationis even more extreme in China so far as exportis concerned, as electrode manufacture capaci-ty is above 700kt/y, but domestic electrode useis at a low level of 150kt/y. Both countries feelthe progressive switch from Regular Power(RP) to High Power (HP) electrodes, and ulti-mately to large diameter UHP electrodes inwhich regular cokes cannot be used for theirmanufacture.
The race to get super premium needle cokefor UHP electrodes started some years ago withconsequential substantial price increases.Imports from Europe, USA and Japan, wherethe major needle coke producers are located,are today the sole but costly solution for Indiaand China.
Graphitized cathodes are not manufacturedto a significant extent in India. Western coun-tries’ electrode producers were manufacturingcathodes in the past because they could easilyrecycle graphite scrap which is mixed withanthracite in the amorphous blocks. This is stillthe case today because graphitized cathodesrepresent an interesting swing capacity.
have been used in the production of needlecokes2,3 but modern refineries and petrochem-ical plants have minimised these by-products tovery low levels. The stagnation of the volume ofthis type of low S feedstocks in USA andEurope means that the increase of needle cokeproduction in these regions is very limited.
In Japan more than 100kt/y of pitch needlecokes have been produced by two companiesfor the past 20 years using treated soft coal tarpitch as feedstock for delayed cokers, but theavailability of tars is limiting expansion.
The Chinese industry started a developmentprogramme with the goal to become independ-ent of needle coke imports but the technicaldifficulties for producing super premium nee-dle cokes are still not fully overcome. Efficientextraction of the lighter components present inthe soft pitch (a step wrongly referred asQuinoline Insolubles (QI) removal), the forma-tion of the needle coke structure during cokingand high temperature calcining are the majorhurdles to overcome to produce the super-pre-mium cokes needed for UHP electrodes.
For the cathode cokes, one feedstock optionwould be desulphurisation of high asphalteneresiduals from oil refineries to produce relative-ly isotropic hard shot cokes. Here again the lack
production the demand for electrodes willgrow. Green graphite electrodes contain about20% of coal tar pitch so that about 0.4t of coaltar per tonne of graphite electrode is directedtowards this application. The steel industryplays a dual role concerning carbon materials.Tar is generated as a by-product of the metallur-gical coke prepared by coal carbonisation nec-essary for iron production in blast furnaces. For1Mt of iron about 0.5Mt of coke is used requir-ing 0.7Mt of coal. As a by-product, 2300t ofcoal tar results in the coke oven.
In India the apparent per capita consumptionof finished steel is about 60kg while it reaches450kg in China where around 700Mt/y of crudesteel were produced in 2012. In 2012 India’scrude steel production was just one tenth thatof China’s but for 2020 the target is 200Mt.The percentage of EAF steel produced isaround 30% of the total in countries that werebooming in the mid of the last century, while itis around 10% in China. This is a region expect-ed to experience a major growth in this sector inthe years to come.
The Chinese government target is 20% EAFproduction by 2020, which would mean around200Mt/y of EAF steel requiring 500kt/y ofgraphite electrodes, a level that will be difficultto reach. The annual figure for India will movefrom the current level of close to 20Mt (~28%of total crude output) of steel produced in theEAF towards 40Mt resulting in a consumptionof graphite electrodes close to 100kt/y.
Aluminium industryFor each tonne of aluminium-smelting capacityabout 30kg of cathodes are needed and theseare replaced every 6 to 9 years. This meansabout 6kg of replacement cathode blocks areneeded per tonne of metal produced.Graphitized cathodes are gradually replacingamorphous anthracitic cathode blocks as theyoffers substantial increase in metal productioncapacity per cell by enabling higher cell amper-age. Worldwide today about 30% of cathodesare graphitized grade blocks but 50% of newsmelter pots are being equipped with graphi-tized cathodes. This trend will lead to anincrease to 35% of replacement blocks beinggraphitized and 60% for new installed capacityin 2020.
The per-capita consumption of aluminium inIndia is at a very low level just above 1kg/y/per-son and the domestic smelters cover this needwith their 2Mt capacity. A small part is exportedbut the domestic growth rate in demand is closeto 10%. By 2020 a level of 4 to 5Mt aluminiumproduction has to be expected.
Beyond 2020 the future of aluminium inIndia is even greater as the potentially per-capi-ta consumption will increase by a factor of fiveto 10 fold to reach western world consumption.Worldwide the growth is dominated by theimpact of China where annual production ofprimary aluminium is now 20Mt and could dou-ble by 2020 when per-capita consumption willbe close to the western world level of 25kg/y.
The anode sector for aluminium smelters isby far the main indirect consumer of coal tar.The gross consumption of prebaked anodes isabout 0.6t per tonne of metal. As the coal tarpitch content is typically 15% in the greenanodes the demand for coal tar is 0.18t pertonne of metal.
Electrode manufacturersThe present capacity of EAF electrode produc-tion in India is already 150kt/y, so a significant

With the growing use of aluminium in India,this advantage and potential will be surely con-sidered by the major electrode players. By 2020about 15kt/y of graphitized cathodes will beneeded in India but expansion of smeltingcapacity beyond this date will increase thedemand to the current level of graphite elec-trode production capacity in the country. InChina the development of high amperage alu-minium cells requires about 55kt/y of graphi-tized cathodes. This number will rise to 130kt/yin 2020 so that a large quantity of erosion resist-ant coke will urgently be required.
Coke calciners, petroleum & tarindustriesThe leading merchant calciners are active inaluminium grade coke production, but not inspeciality cokes that are calcined by the compa-nies producing the speciality green cokes. Themajority of the 1.2Mt/y of needle cokes is pro-duced by delayed coking of decant oil, a by-product (slurry oil) of the FCC units in highconversion petroleum refineries. In India thescarcity of such feedstock, that should also below in sulphur, explains the quasi absence ofneedle coke producers there.
The delayed coking techniques used for nee-dle cokes were developed four decades agowhen the demand for needle coke was growingrapidly1. Low sulphur thermal and ethylene tars
of such feedstock in China and India, related tothe crude oils processed but also to the configu-ration of refineries, means that no developmentis to be expected along this route. This kind oflow S shot coke is also a rarity on a worldwidebasis so that a limited expansion of its produc-tion is an issue for the cathode producers.
In Japan and in South Africa cathode cokesfrom coal tars have been developed in the pastdecades. The delayed coking of high QI andheteroatom rich soft pitch is a route that isproven to provide a hard coke that is resistant tothe wear occurring in aluminium smelter pots.However the quantities of tar available limit theoutput to the current level of production.
Table 1 summarises the quantities of cokesneeded for graphite electrode and graphitisedcathodes in India, China and worldwide. Thequantities of cathode cokes covering the needsof graphitised cathodes by the domesticsmelters will practically triple in India andChina by 2020. Whereas today’s quantities arenot economically attractive to a newcomer onthe calcined coke scene the situation willchange and on a worldwide basis 250kt/y ofsuch cathode coke will be used. This has to becompared to a typical speciality coke calcinerwho is dedicating today about 25kt/y for thisapplication, practically the quantity that will beconsumed internally in India by 2020 usinggraphitized cathodes.

their non-needle structure. This is related onone side to the presence of large aromatic mol-ecules hindering the coalescence of mesophas-es during the coking or to the presence of non-planar molecules that are difficult to graphi-tise5. The fine-grain mosaic structure of theresulting coke, that is quite hard6, gives anisotropic electrode with high coefficient of ther-mal expansion (CTE) and resistivity. Anotherissue is the presence of nitrogen in the coal tar7
as the loss of these heteroatoms during thegraphitisation process8 results in an irreversiblelarge expansion of the graphite electrode withcracks and scrap issues in modern Length WiseGraphitisation (LWG) furnaces. The extent ofpuffing is however much reduced when thecoke structure is isotropic9 so that puffing ofcathode blocks during graphitization was foundto be far less problematic.
Coal tar feedstock treatmentThe treatment of the coal tar or of the coal tarpitch feedstock is mandatory for the productionof premium needle cokes and this alreadyreceived much attention10 in the eighties sothat several options for the removal of largemolecules (a fraction insoluble in Quinolinenamed QI) by filtration, centrifuging and sedi-mentation have been considered. However aroute consisting of extracting the lighter mole-cules was found to be the most promising,already proposed by Nittetsu in the seventies11.Many patents have been applied on this topicand often the solvents are a blend of aromaticdistilled tar oils (for instance Naphtalene withan aliphatic petroleum fraction likeKerosene12).
The amount of the extracted fraction, andtherefore also the potential of the extractedfeedstock to later provide the needle cokestructure, depends on the nature of the tar oilfraction chosen13,which can range from ben-zene to anthracene, and on thearomatic/aliphatic ratio of the blend solvent14.More recently options involving acetone – likesolvents combined with screw decanting have
been patented15 and the selection of solventsand extraction steps favourable to the removalof N rich components have been considered16.
The use of similar techniques by the coal tardistillers to manufacture impregnation pitchesfor graphite electrodes shows that these tech-niques are familiar in this industry. However theselection of the solvents, the separation of thefractions and the recovery process are decisive-ly influencing the quality and the quantity of thecoker feedstocks that are so-called ‘QI free’and ‘QI rich’ soft pitch fractions.
In past decades the QI rich fraction was soldas a binder for non-sophisticated applicationand not directed to the coker due to its smallvolume and to the lack of high value applicationof the produced isotropic hard coke.
Due to the recent new application as graphi-tised cathode coke and the growth of the alu-minium industry the situation might changeespecially when more similar feedstocks result-ing in hard carbon would be available. Oneopportunity is to benefit from the develop-ments made in the last decade on the polymer-ization of heavy tar fractions such as anthracenefor producing pitch but to extend them to thecoke production by delayed coking.
Polymerization of heavy oilsAir-blowing for the production of asphalt frompetroleum residues or even for the productionof coal tar pitch binders is a well-known andapplied technique. The relative low marketvalue of anthracene oil in the late nineties haspushed some tar distillers and research insti-tutes to consider the production of carbon pre-cursors17 out of polymerized anthracene.Sophisticated industrial applications such asmesophase based carbon materials have beentargeted18 with limited success as the yieldswere low and the production of binder pitchwas experimented with in the industry19.
Some developments for environmentallyfriendly pitches using this route are still made20
but the economics would be much morefavourable for coking these pitches in view ofthe market for speciality cathode grade coke.
The effect of air injection is to accelerate thepolymerisation of the pitch by condensationreactions but also to introduce oxygen contain-ing molecules into the pitch. The strong cross-linking effect of these molecules21 results in amosaic structure of the coke which is preciselythe preferred carbon form for graphitized cath-odes. Of course, the heavy coker oil fractioncan also be directed to such a simple polymer-izer to extend significantly the amount ofisotropic coke produced in the delayed coker.For the lighter oil fractions of the coker and ofthe primary distillation of tars, air–blowing isnot efficient so a catalytic process is needed,but here the target pitch is a feedstock for theproduction of needle coke.
Catalytic carbonisation of light oilsLewis acids such as FeCl3 and AlCl3 have beenrecognised as excellent catalyst to provideanisotropic needle like carbons from light aro-matic hydrocarbons such as naphthalene andthis at a high yield22.
Synthesis of mesophase pitch using strongFriedel-Craft catalysts for aromatic condensa-tion has been developed as well. A mixture ofHF/BF3 for instance allows complete catalystremoval from the pitch product with fullrecovery of the catalyst and its easy recyclingthanks the low boiling points of both compo-nents23.
The consumption of needle and electrodecokes, by the graphite electrode producers inIndia, in 2020 will reach more than 200kt/ywhich is about the typical size of one leadingcalcining plant today. In China about 900kt/ywill be needed. As plenty of tars will be theoret-ically available in India (more than half of the1.9Mt/y produced from coke for the iron indus-try) and in China (two-thirds of 20Mt/y) thechoice of tar distillers could be to expand thecurrent production resulting in coal tar pitchbinders also for export or/and to embark on theproduction of speciality cokes when the eco-nomics are more favourable for these end-prod-ucts. On the long term this route of pitch cokebased on tar is sustainable on a worldwide basisas long as coke based iron production exceedsnine times the figure for aluminium. Today theratio is about 25 times and this number hasbeen quite stable over the past decades.
Pitch cokes by delayed coking
Coking of straight soft pitchPitch coke production by delayed coking of softpitch from the primary tar distillation was initi-ated in the sixties by Nittetsu ChemicalIndustries in Japan using American technolo-gies adapted from the petroleum industry4.
The pitch coke was used in the aluminiumindustry and as a recarburiser in steel produc-tion. Later in the eighties, a unit processingmedium temperature pitch from the coal gasifi-cation process was installed in South Africa. Byblending with decant oil a hybrid coke fulfillingthe expectations of the aluminium smelterscould be reached, but the pure pitch coke couldnot be used as thermal cracking of prebakedanodes was an issue. In the last decade howev-er the pure material was successfully used forgraphitised cathodes as its hardness provides agood resistance to the wear and erosion of theblocks.
However, despite their low S content, suchstraight pitch cokes could not be used for theEAF graphite electrode application because of

but the production of cathode cokes can beconsidered too as this basic extraction unitdelivers a significant amount (up to a third) ofthe heavy pitch fraction.
The delayed coking, made campaign wise,results with about a 60% coke yield and 40%liquids that are blended with low value oilsfrom the primary distillation unit. After calcin-ing in a high temperature rotary kiln, where thecoke yield (ratio calcined to green tonnage)reaches 80%, about 20% of calcined needlecoke and 10% of calcined cathode coke areobtained from the incoming tonnage of tar.This scheme is state of the art in the industry sothat buying a technology package can be antici-pated.
High Conversion tar plantIn the high conversion tar plant the quantity ofneedle coke is increased by better separationefficiency in the extraction step through addi-tional centrifuging (Fig 4). The quantity of aro-matic oils is practically halved by passing theheavy coker oils and the primary distillationanthracene in the polymerizer that will providea substantial increase in the amount of cathodecoke after campaign-wise delayed coking andcalcining. Losses on calcining account for about20% of tar input lost as 6% volatiles, 5% cokeburnt and 9% of coke fines entrained by therotary kiln off-gas, later incinerated.
For the polymerizer unit a licensing agree-ment with companies already with industrialexperience should be negotiated. Centrifugalseparator of liquids for the up-grade of the sol-vent extractor are well known in the chemicalindustry, but semi-industrial trials should be runto fine tune this technique to the specificity ofthe solvent and tar components to be treated.The hurdles towards an industrial unit integrat-ing both up-grades can be overcome in a rela-
tively short time at reasonable developmentcosts.
Ultimate Conversion tar plantThe ultimate goal is to build a plant capable ofeliminating the low value aromatic oils from thetar plant using a catalytic carbonization unit toprocess the light coker oils and the primary dis-tillation wash oil (Fig 5). This will raise thequantity of finished needle coke close to 40% ofthe tar input and suppress the output of lowvalue aromatic blend oils. The catalytic car-bonization process was developed formesophase pitch and is still at the pilot scale; thedesign adaptations and the selection of processparameters will need to be addressed first at thispilot scale and then at an industrial unit to bedeveloped in partnership with an engineeringcompany having in mind that the quality of theneedle coke produced must meet the specifica-tions of the graphite industry. With this system,more than two thirds of calcined coke can bepotentially produced but the economics must beconsidered to quantify the incentive to developand use this costly ultimate step.
Investment & operating costs,turnover & marginsThe total investment costs for the four conver-sion levels are compared to that of electrodebinder production in Table 2 for a name plate tardistillation plant of 300kt/y capacity located inthe western world and using modern technolo-gies. The investment costs are the worst case fig-ures to be considered and building such unit inChina or India would more than halve costs.
The same remarks apply to the operatingcosts listed in Table 3 as wages of personnel aremarkedly lower outside the western world. Forthe turnover shown in Table 4, western figureshave been taken as well, but the local domestic

Scenarios for low to ultimate conversionThe current tar distillers mainly produce elec-trode pitches with medium to high softeningpoints and the emphasis is on the production ofhigh purity naphthalene. In this low conversionscheme (Fig 2) from tar to carbon, highamounts of anthracene oils are produced andsold as carbon black feedstock at a low priceclose to that of the incoming tar price. A typicalnew distillation unit has a tar capacity of300kt/y and consists of a primary distillationunit delivering a low softening pitch underatmospheric pressure and a secondary unit,working under vacuum, where at high tempera-ture heavy aromatics are removed and the finalelectrode pitch is obtained.
This secondary process step is not neededwhen delayed coking is considered as the feed-stock is a low softening point pitch produceddirectly within the primary distillation unit. Inthe gradual up-grade of a tar distillation plantproducing cokes rather than pitch, as shown inFigs 3 to 5, increasingly sophisticated cokerfeedstocks are produced to maximise the pro-duction of high value coke and minimising out-put of low priced heavy oil. Benzene, Tolueneand Xylene (BTX) and high value pure naph-thalene are maintained as liquid outputs. Thestrong catalytic process were found to be ineffi-cient for these light aromatics.
Medium conversion tar plantIn the Medium conversion tar plant (Fig 3) coaltar pitch binder is no longer produced. The softpitch is passed into a simple solvent extractorwhere the heavy fraction containing the QImolecules is separated by gravity settling. Theprimary goal is the production of needle cokes

on a large scale in both countries, the prepara-tion of soft pitch prior to coking is a familiarprocess. However, the external input of leadingtechnology providers in these areas is recom-mended to boost progress towards technologiesfully adapted to the production of needle cokeand cathode coke.
A turn-key solution without first undertakingbasic and applied research and development isunfortunately not available. There are plenty ofexperiments needed ranging from laboratory tosemi-industrial scale prior to an industrial proj-ect being feasible. R&D Carbon is fullyequipped for responding to these requirements.
R&D Carbon pilot testing facilityFor fine tuning the preparation of soft pitchprecise answers on the performance of the cokeduring manufacture of the carbon end-productsand their service performance must beobtained. As an initial screening tool, bombcoking in small pressurised vessels followed bymicroscopic examination of the coke structurecan be used, but a chain of pilot units are nec-essary consisting of coker, calciner and carbonpilot plants to minimise the risks and accustomthe end users to this new type of raw materialand end-product.
The pilot coker must be continuous andinclude the coker oils fractionation for massbalances purpose24. The recycling ratio, tem-perature and pressure must be easily controlledand the coker drum size able to deliver about100kg of green coke for which the sizing,Volatile Combustible Matter (VCM) andHardgrove Grindability Index (HGI) valueshould be optimized for producing graphiteelectrodes or to make cathodes.
Calcining in a pilot rotary kiln, where theheating rate is close to that of industrial units, isessential as calcining influences the porosity ofthe calcined cokes. Such a unit with a through-put of 20kg/h is shown in Fig 6. The heat-uprate in the devolatilization zone reaches50ºC/minute and the residence time is close to20 minutes. The final temperature treatment isselected to obtain a typical level of real densityof 2.14kg/cm3 for needle coke and 2.02 kg/cm3
for cathode coke.The preparation of dry aggregate and espe-
cially of the fines is essential for a sound evalu-ation of the performance of the cokes. Thepuffing behaviour related to the rapid heat-upduring graphitization depends on the cokegrain size25, especially for pitch needle cokeelectrodes. The coefficient of thermal expan-
market can be different especially for cokeprices. The margins estimated in Table 5 aretherefore valid for the western world and adap-tations to the Indian or Chinese situationremained to be made, but the trends observedfor the different conversion levels are a firstbasis to assess the potential and attractivenessof the production of cokes from tar.
The investments cost of US$100M for a lowconversion 300kt/y tar distillation plant produc-ing electrode pitch increase by approximate fac-tors of two, three and four for the medium, highand ultimate conversion level plants respective-ly (Table 2). The operating costs follow more orless the same trend (Table 3). The annualturnovers (Table 4) are more or less similar tothe investment costs. This means that, withoutdetailed calculation of the rate of return, theeconomics look promising. The margin increas-es range from a low of $60/t of tar processed forthe basic low conversion scheme producingbinders to $640/t for the ultimate conversionplant producing a maximum of coke products.
For a progressive upgrading approach,despite the fact that developments in polymer-izing and catalytic carbonizing. have to be com-pleted, it is good news that the increase in theoperating margin is substantial for the provenmedium conversion scheme which is four timesgreater than the margin compared to the lowconversion plant.
Speciality coke from tar
Industrial backgroundThe fundamentals of coke demand are presentin China and in India. EAF steel production isgrowing as the availability of steel scrap isincreasing. The aluminium industry has a hugegrowth potential and mega projects using mod-ern technologies with graphitized cathode bot-toms have been recently commissioned andmore are coming to meet domestic needs.
Indian and Chinese electrode producers havea long and good reputation and benefit fromthe low cost of their manufacturing operations,but the high costs of imported needle cokeremains a burden. Their experience in graphi-tizing and machining will be an asset to expandtheir carbon plants to produce graphitized cath-ode products.
In both countries, pig iron production issteadily growing to cover domestic steel con-sumption so more tar will be available for cokeproduction by delayed coking and calcining.Thanks to the production of impregnationpitches (low QI content), which is performed

are close to that of a full size modern LWG.The dilatometric expansion (thermal and puff-ing) and contraction during graphitization aremonitored.
Of particular interest for needle coke prepa-ration is the dilatometric curve measured on thetransverse of the electrode core where the puff-ing propensity can be best observed (Fig 11).Laboratory extruded small diameter (19 mm)samples made from fines using a high bindercontent (up to 38%) were found to be inappro-priate for this purpose as transverse coredimensions were very small.
Graphitization under pressure becomesimpracticable as well as the puffing measure-ment biased at these smaller diameters imply-ing a dry aggregate of coke fines is neededexclusively.
A research laboratory where specific elec-trode properties can be measured, such as theswelling of cathodes during electrolysis andtheir abrasion resistance, completes the testingfacility.
Evaluations of worldwide cokes for graphiteelectrode and cathode products have been per-formed so that typical ranges have been estab-lished (Table 6).
Ranking of coke candidates can thus bemade based on firm information on the elec-trode properties obtained from the currentcokes used by the carbon industry. This pilotscale tool can also be used to quantify the ben-efits in terms of puffing when nitrogen removaltechniques are applied to the aromatic coal taroil feedstocks27 or when puffing inhibitors areadded to the calcined coke itself prior to mix-ing28, or during paste preparation29.
ConclusionsThere is a large potential for production anduse of pitch cokes in India and China for themanufacture of graphite electrodes for EAFsand graphitized cathodes for aluminium pot-lines. A progressive approach is possible so thatas a starting point a medium conversion plant(Fig 3) producing a reasonable amount of pitchcokes for both applications can be contemplatedat affordable investment costs. The quantity ofcokes can be progressively increased by directingmore oils towards the pitch polymerizer (Fig 4)and the catalytic carbonizer units (Fig 5).
However, as the amount of tar needed is sub-stantial and as the approval of end users isalways a critical step, a partnership betweensteel producer, electrode manufacturer and tardistiller producing coke would greatly facilitatesuch a project. Ideally a steel group would haveto operate both blast furnace plants and electricarc and would supply tars from its coke ovensto the coke producer. The needle coke productwould be used by the electrode manufacturerpartner who will in turn produce the graphiteelectrodes for the electrical arc furnaces of thesaid steel group. The progressive introductionof high performance graphitized cathodes inthe aluminium industry is also an issue thatwould be well addressed by the electrode pro-ducers and leading aluminium smelters.
The advances can be increased when theright combination of foreign expertise anddomestic engineering institutes is set-up fromthe very beginning of the projects. In this con-text, R&D Carbon can provide the servicesassociated with the evaluation of the suitabilityof the feedstock for speciality coke production
sion (CTE) of the graphitized electrodes alsodepends on the maximum grain size, coarserformulation meaning higher CTE, so that labo-ratory scale preparation and testing of purefines can lead to incorrect information on thequality of a given coke candidate26. For thesereasons the size of the coke grains should belarger than 6mm and the amount and finenessof fines in the recipe should be close to indus-trial standards. Such dry aggregate preparationtools are shown in Fig 7. As the properties ofthe end-products depend on the pitch content,several batches should be prepared and usedwith at least three different quantities of pitchcorresponding to around 23% of the cokeaggregate by weight. Intensive mixing and highpressure extrusion are needed to produce sam-ples of similar apparent density and mechanicaland electrical properties to that of full size elec-trodes or cathodes, but made without pitchimpregnation.
A suitable high speed impeller for intensivemixing (Fig 8) and a relatively large diameter(85 mm) pilot extruder (Fig 9) were found tobe adequate for the evaluation purpose.
Baking of the green carbon is carried outusing a moderate heating gradient to minimisedeformation related to the high percentage ofelectrode binder. The graphitisation takes placeunder pressure in a Length Wise Graphitizationpilot furnace (Fig 10). For this purpose 50mmbaked cores are stacked into a 500mm columnwhich is then pressed with a force of 7.5MPa toensure a good electrical contact.
A DC current is applied to heat the bakedspecimen up to 3000ºC with a controlled tem-perature gradient of 500ºC/h. These conditions
