IntroduCtIon

he modern commercial plastics industry was created in the UK in the 19th century and it is not

surprising that the UK is a growing and innovative force in the global plastics industry. This document aims to explain why it makes good business sense to establish a dialogue with UK plastics companies and to develop business with them.

At the end of this guide are the contact details for the leading plastics firms from the UK including materials suppliers, equipment manufacturers, plastics processors, recyclers and service providers.

This Guide has been compiled by the British Plastics Federation (BPF). Established in 1933 the BPF is the principal trade association for the UK plastics industry and is composed of over 450 members, encompassing the whole plastics industry supply chain. Its website, www.bpf.co.uk is a portal to the entire UK plastics industry and is the leading plastics industry website in the English language.

The BPF plays a critical role in the presentation of the UK plastics industry to global markets. Its website is the best conduit into its capabilities from where interested parties can be signposted to the technologies and services relevant to them. Some indication of the breadth of the UK plastics industry can be ascertained via the Industry Directory (available at http://directory.bpf.co.uk/) which features the names and contact details of over 2,000 UK plastics firms.

The BPF worked in close collaboration with UK Trade & Investment (UKT&I) on the production of this Guide, as it did with its companion-piece ‘Sustainable Manufacturing in Plastics Processing’, a Guide showcasing the UK plastics industry as a global centre of excellence in the sustainable manufacturing of plastics. New materials technologies are crucial to the revival of UK manufacturing and to sustaining innovation in sectors such as the modern built environment, transport, security, healthcare, sports, energy, electronics and retail. Materials are essential to underpin the technological advancement of most value-adding sectors in the UK economy and the drive for zero waste, low carbon emission and resource efficiency.

The UK has particular strengths in traditional materials such as plastics and rubber, enjoys world-class levels of competence in designing with these materials and also in the newer areas of advanced composites, technical textiles, smart, multi-functional, electronic, natural and bio-compatible materials. Meanwhile UK research, standards and metrology institutions have a similarly high reputation for their success in the generation of knowledge and understanding across a wide range of materials.

As one of the Technology Strategy Board’s Knowledge Transfer Networks (KTNs), the Materials KTN has been connecting materials scientists, technologists, producers, users and product designers to create and exploit the opportunities presented by new developments in materials, including those influenced by the major shift to deliver new products and services with lower environmental impact across their lifecycle or the need to meet consumer demands for smarter product functionalities.

the uK PlastICs IndustrY KeY faCts

he UK plastics manufacturing sector is large and it constitutes an important UK economic

strength. It has an annual sales turnover of over £19 billion. In 2011, the UK exported £6.7bn of plastic and plastics products, a 13% increase from 2010. In total it accounts for 7% of UK manufacturing activity, greater than the automotive and pharmaceutical industries combined.

There are some 7500 firms engaged in the plastics industry of which about 3000 are ‘primary processors’, that is companies engaged in the melt processing of plastics raw materials and in the production of semi-finished or finished goods.

The industry has a long and complex supply chain stretching from the producers of plastics raw materials and additives to the end-user (customer industries). Different product groups, for example automotive components and retail packaging, have markedly different supply chains. A simplified pattern of industry inter-relationships is illustrated in the following schematic diagram.

It is estimated that the UK produces approximately 2·5 million tonnes of plastics raw materials annually. Supporting the big names in UK polymer manufacture, for example Ineos, DuPont, lyondellbasell and Sabic, are a range of specialist materials, masterbatch and additives manufacturers, all helping to push the uses of plastics to their technological limits.

With the UK’s plastics processors consuming 4·8 million tonnes of material the UK remains one of the top five processors of plastics in the EU. The processors are at the heart of the industry providing the vital nexus between raw material suppliers designers, toolmakers, customers and the processors’ own unique blend of engineering skills.

About 180,000 people are employed in the UK plastics industry. The raw material production component of the sector is capital-intensive and the large bulk of personnel are employed in plastics processing which, despite being increasingly automated, is still relatively people-intensive due to the many individual tasks which need to be accomplished in sectors such as insert and assembly work.

KeY strengths of uK PlastICs IndustrY

he UK has a formidable position in the global plastics industry stage. It’s strengths are:

the loCal avaIlabIlItY of raw MaterIals and theIr feedstoCKsThe chemical building blocks from which plastics raw materials are made are largely derived from oil and gas. The UK is a significant oil and gas producer. The UK government is encouraging further oil exploration in the North Sea and has announced a favourable tax regime for the development of shale gas deposits elsewhere in the UK. Additionally the UK’s rich and varied geology helps to provide a wide range of additives, specialist materials, compounds and masterbatch to enhance the development and performance of plastics products manufactured in the UK.

a strong Pre-exIstIng IndustrIal baseKey pre-existing raw materials were readily substitutable by plastics. For example the West Midlands engineering industry gradually abandoned metals in favour of plastics and the textiles industry in Lancashire and Yorkshire gradually steered away from cotton and wool towards products based on nylon, polyester and polyvinyl chloride. This process continues and the paper industry has now begun to convert to plastics, with the publishing industry moving to electronic books.

a strong IndIgenous CheMICals IndustrYThe chemicals and plastics industry in the UK are closely interlinked and represent a supply chain which is a national economic strength. This business activity in the UK finds a unity in the plastics industry. Indeed the plastic sector accounts for approximately 7.5% of the UK demand for chemicals.

a CoMMItMent to InnovatIonThe plastics processing sector in the UK is renowned for innovation both in terms of product design and process development. It was the UK which created the commercial plastics industry in the 19th Century and which discovered polyethylene in 1933. Now, the most widely used plastics material in the world.

In addition to the native creativity within the industry the sector is supported by first-rate academic institutions which specialise in materials science or polymer engineering and these include Bradford, Napier (Edinburgh), Loughborough, Leeds, London Metropolitan and Queen’s Belfast Universities.

Leadership in innovation is provided by the Technology Strategy Board which is responsible to the UK Government’s Department for Business Innovation and Skills (BIS). This has created sophisticated ‘Knowledge Transfer Networks’ which are very easy to access and free of charge for most fields of industrial knowledge. They ensure cooperation between universities and private companies on research and development and they marshall and communicate the sum of knowledge

aCCess to a world Class desIgn IndustrYThe industry is able to harness the talents of the world class UK design sector where organisations like Central Saint Martins College of Art and Design in London are internationally renowned. Industrial design in plastics in the UK is also encouraged by the BPF’s Horner’s Award for Plastics Innovation and Design. This is the oldest known award in the plastics industry and has been competed for annually by leading plastics designers since 1947. www.hornersaward.co.uk

The UK is a global leader in all branches of resource efficiency including optimising raw material usage, minimising the application of energy, using recycled materials and the responsible treatment of plastics products throughout their entire lifecycle.

strengths In KeY seCtorsThe industry is a key innovator worldwide. The three core sectors that make up the plastics industry are:

automotiveThe automotive sector in the UK is one of the largest in the world with over 1.5 million cars being produced per annum. Investment in R&D in Automotive is huge with £1.3 billion being spent on it in 2010. A major shift towards a low carbon economy will see an estimated £150 billion being invested in low and ultra-low carbon vehicle technologies over the next 20 years. Plastics is set to play a huge role in this shift.

constructionOver 20% of plastics materials are used in construction applications in the UK. The concept of sustainable construction is well developed here and UK plastics products have achieved the highest ratings in the BRE’s ‘Green Guide to Specification’ and they lead the way in helping to achieve the aims of UK Government’s groundbreaking ‘Code for Sustainable Homes’.

PackagingThe packaging sector which accounts for over a third of polymer consumption in the UK is driven by the needs and desires of the world’s most sophisticated retail sector which includes such retail giants as Tesco, Sainsbury’s and Marks & Spencer. Packaging remains a strong area of growth with innovations in PET and other materials pushing the boundaries of usage with ready meals and smart packaging creating new opportunities.

lastics is part of the UKs DNA and at critical points in the history of the global industry major

breakthroughs occurred in the UK.

the MaC One of the notable forerunners of plastics was patented in June 1823 by Charles Macintosh from Glasgow. His process involved using a solution of India-rubber in naphtha soaked between two layers of cloth which formed a sandwich that was pressed together. The rubber interior provided a layer impermeable to water but also still flexible. With this invention the ‘Mac’ was born. It was a breakthrough in innovation and spurred the manufacture of rubber goods including rubber shoes and cushions.

gutta-PerChaAs a further advance towards plastics, in 1850 the world’s first submarine telegraph cable made from gutta-percha was laid between Dover and Calais. Gutta-percha was an inelastic substance based on a special type of latex, extracted from trees from the Far East, that had been introduced to Britain eight years earlier by Dr William Montgomerie.

‘ParKesIne’, the fIrst CoMMerCIal PlastICIn 1862, arguably, the commercial plastics industry was born with the invention of ‘Parkesine’ by Alexander Parkes. This invention was the first man-made plastic. It was created from cellulose that, once

froM Pet to PeeK and beYondIn 1941, polyethylene terephthalate (PET) was discovered in the research laboratories of the Calico Printers’ Association by British chemists Jon Rex Whinfield and James Tennant Dickson.

Over the years numerous innovations and new material developments would come out of the UK including PEEK and Biopol, a pioneering bio based material.

The constantly evolving plastics industry will continue to enable key technological advances throughout the 21st century. The UK will continue to maintain its position at the forefront of this rapidly changing and fast paced industry, paving the way for the inventors of the future which will continue to transform our industry and our world.

heated, was able to be moulded but also retained its shape after cooling. It became commercially known after it was displayed at the Great International Exhibition in London.

PolYethYlene1933 is arguably the most important year for plastics innovation. In March of that year British scientists Reginald Gibson and Eric Fawcett set up an experiment at ICI in which a mixture of ethylene and benzaldehyde was heated to 170 degrees centigrade. As a result, a new substance was discovered – polyethylene. A few months later, the British Plastics Federation was founded, showing that the newly born commercial plastics industry was taking shape and had come of age.

September 1939 saw the first commercial LDPE (low density polyethylene) plant start up in the United Kingdom in Cheshire with a capacity of 100 tons per year. World War 2 was also underway which led to a rapid increase in production of synthetic materials to meet military needs and to overcome logistic problems.

desIgn InnovatIons froM the uK

‘henrY’ vaCuuM Cleaner: nuMatICThis iconic vacuum cleaner designed as a highly durable commercial product which has also made major sales in the domestic market.

In the 30 years that ‘Henry’ has been in production, the product has constantly been developed to enhance performance, manufacturability and cost. Total volumes sold now exceed 7 million and every year has brought new records.

Numatic manufactures a wide range of cleaning equipment and over 40% of total production is exported to markets throughout the world. All R&D is located in the UK at the factory in Somerset.

The three main core materials used in Henry are high-impact PP, ABS, talc-filled PP and all are purchased from European suppliers. Virtually all moulding is carried out in-house but a small proportion is subcontracted to trade moulders located in the south west of England.

A wide variety of mould tool suppliers have been involved over the years, the vast majority of which have been UK companies.

bICYCle storage sYsteM: ‘CYCloC’In towns and cities, where cycling is the answer to your transport needs, ‘Cycloc’ provides the practical solution to bike storage in your home.

The innovative mouldings allow bicycles to be secured on a wall, optimising available space in offices and student accommodation.

Each ‘Cycloc’ unit includes a spacer for use with wide handlebars – not required for road bikes. ‘Cycloc’s’ built-in storage space is ideal for keeping lights, gloves and other cycle accessories. ‘Cycloc’ can store bikes horizontally or vertically; even folding bikes can be accommodated.

The mouldings are brightly coloured and exploit the design opportunities of the plastic materials chosen. Designed and manufactured in the UK, ‘Cycloc’ has matured into an injection moulded product for the mass market.

‘autoMower 305’ & flYMo ‘easI glIde’: husqvarna uK lIMItedHusqvarna UK Limited recently launched five very successful products which showcased British excellence in innovation.

The Flymo ‘Easi Glide’ launched in 2011 is the latest edition to the Flymo hover range of light and easy to use lawn mowers, aimed predominantly at the UK market.

The Husqvarna ‘Automower 305’, also launched in 2011, is the latest edition to the very successful and growing Husqvarna Robotic lawnmower range.

the bIrthIng babY: brIghtworKs ltd and lIMbs and thIngs ltdWinner of the Horners Award for Plastics Design and Innovation 2012.

‘The Birthing Baby’ is a new born baby mannequin which is having a growing role in the training of doctors, midwives and nurses and helps to prevent adverse outcomes in childbirth. Training using the Birthing Baby helps eliminate confusion in roles and responsibilities, provides better structure and coordination to the performance of key clinical tasks and improves organisation and support.

The head, body and limbs are made from RTV Silicone rubber, ABS and water blown polyurethane foam.

It includes several realistic, key anatomical features. The head is suitable to practice forceps and suction deliveries and the arms, legs and head articulate realistically. The flexibility, hardness, density and

weight distribution of the skin, limbs and joints closely replicate those of a real baby.

It was manufactured in the UK and since its launch in October 2011 has sold 260 units to an international market.

uccessful business growth requires transformation of products, processes and

organisations. Innovation is the key to achieve these transformations; a key business process that drives success. Over the years, the UK has embraced this fact and has invested significantly in mobilising the excellence in academic research to the benefit of business. The pursuit of innovation defines an important response to the competitive nature of business. Successful innovation can help a business achieve competitive advantage by creating or enhancing successful supply chain relationships.

For the open innovation system to work, the UK provides a number of publicly funded support infrastructures, which include, the ‘knowledge infrastructure’ of universities and research institutes; the ‘innovation information infrastructure’ consisting of such organisations as the National Physical Laboratory (NPL), the Intellectual Property Office (IPO), the British Standards Institution(BSI); and the ‘pre-production infrastructure’ consisting of ‘Catapults’ and Innovation and Knowledge Centres (IKCs).

The UK is recognised for its world-class understanding of materials and when this is combined with the country’s excellent design capability and the innovation support infrastructures, companies would agree that the UK is the best place to innovate, particularly in materials.

Examples of advances in materials technology include the use of advanced composites in aircraft and racing cars to reduce weight, reduce emissions and lower fuel bills. The increasing use of smart polymeric materials for healthcare, sports applications and the fashion industry has catapulted the UK to become one of the top nations in the world for design and innovation.

Knowledge sharIng and busIness CollaboratIonThe UK innovation system has a very strong science base, financial and venture capital markets, and high international integration. To take advantage of what this system offers, innovating companies are increasingly partnering to share risks and

scosts, find complementary expertise, gain rapid access to different technologies and knowledge, and thus collaborate as part of networks spread across several sectors.

Business innovation rests on learning and the application of knowledge. The establishment of the UK Knowledge Transfer Networks (KTNs), six years ago, was recognition that Innovation involves the application of knowledge to the production of goods and services. It is often said that Europe’s inability to speedily transform its excellent scientific research into commercial success is due to the lack of sufficient capacity to transform knowledge into products and services. The importance of both explicit and tacit knowledge to the innovation process is core to the activities of the Materials Knowledge Transfer Network, working together with the plastics industry.

In helping to create a culture for innovation and a market for knowledge, the KTN facilitates the free flow of researchers, ideas and technologies in an open environment to enable a better and stronger collaboration between industry and academics. The KTN articulates how companies can apply processes and technologies to build and sustain effective relationships within the supply chain while at the same time searching for enduring competitive advantages.

Businesses must often step outside their own boundaries in seeking to solve innovation-related problems. To do this, businesses are connected with a wide array of partners, from both the private and public sectors. The Knowledge Network for the Plastics Industry includes universities, research institutes, product designers, investors and industry players. Sharing knowledge is seen as the basis for further invention and business improvement whilst giving businesses incentives to invest and to innovate.

ConneCtIng wIth ProduCt desIgnThe creative use of advanced materials by product designers is an important contribution to many business innovations. Innovating with materials goes much further than supporting and strengthening scientific research and development. Through the Materials KTN’s design initiatives, the KTN is helping to equip young designers and polymer scientists with many vital skills and attitudes for innovation, including problem-solving, curiosity, interrogation skills and multidisciplinary teamwork. By bringing multidisciplinary teams from across materials science, technology, design and the arts to tackle a problem together, the innovation process is accelerated.

fundIng suPPort The UK offers wide-ranging programmes and tools, each with different strengths, to support businesses on the innovation journey. These programmes focus on providing funding for commercially focused R&D as well as offering insight and information into technology development and the challenges facing society, which present business with opportunities for growth.

Funding ranges from support for small proof-of-concept grants and feasibility studies through to large multi-partner collaborative R&D and demonstration projects. All types of businesses qualify for support, ranging from prestart-up, start-up and early stage micro businesses, to large multi-nationals. There are different funding models available depending on the specific needs of companies, sectors and technologies. There is a supportive route also for UK businesses to access European

support for innovation and technology development.

There is an increasing emphasis on addressing the need for closer integration of the research phase with the pre-production phase with the establishment of Innovation and Knowledge Centres (IKCs) and ‘Catapults’. The ‘Catapults’ are a new network of physical centres designed to advance innovation in specific fields. The centres enable businesses to access the best research and technical expertise, infrastructure and equipment.

Each centre focuses on a field of technology or technology application in which the UK has particular academic and business strength. Whereas, IKCs operate at an earlier stage than Catapult centres, they offer a shared space and entrepreneurial environment in which researchers, potential customers and professionals from academia and business can work side-by-side on commercial applications of emerging research.

reMovIng barrIers to InnovatIonDepending on how regulations and standards are structured and applied, they can promote or dampen innovation, and these areas are therefore of concern to business and central to UK Government policy. The Materials KTN also helps to identify key horizontal issues (such as regulation, standardisation, public procurement, access to finance, skills & education etc.) that hold back the transformation of advanced materials research into industrial innovation.

This support includes the development of an action plan and policy recommendations to address the identified needs and challenges, working jointly with the responsible government agency that has the responsibility to follow-up and implement recommendations.

aChIevIng a low Carbon eConoMY

low Carbon exPertIseAs a business you will be concerned to minimise your environmental footprint, particularly carbon emissions. By dealing with UK firms you will find natural partners who share your priorities. Significant strides are being made in the UK towards the achievement of a low carbon economy.

Major UK customers, be they automotive majors or retailers, all have demanding Corporate Social Responsibility (CSR) programmes which address key issues such as diminishing natural resources, increasing global population, the use of fossil fuels, climate change, protection of the oceans and other environmental problems.

As suppliers to these businesses UK plastics firms are accustomed to meeting sustainability objectives. By dealing with these firms you too will benefit from their approach.

Products are designed with sustainability in mind to minimise the use of material resources and to achieve a low carbon footprint.

Plastics processing machinery is continuously being re-designed and over last decade they have used 20-50% less energy and become increasingly energy efficient.

Additionally UK government have taken bold initiatives to give these

developments more prominence. For example the BPF contracted with the government in a Climate Change Agreement and has committed to reducing energy consumption in manufacture by specific target dates. From its start in 2009 400,000 tonnes of CO2 has been saved.

A further area of government action has been to encourage recycling particularly in the areas of plastics packaging, end of life car parts and electrical and electronic equipment.

PlastICs reCYClIngIn recent decades through innovations in plastics design an ever widening range of products made from different materials began to be made in plastics. Whilst from a lifecycle perspective plastics usage in the EU saves 2,300 million GJ of energy annually (which amount equates to 50 million tonnes of crude oil) there is increased pressure for the industry to become more sustainable, to reduce material usage, to use sustainable resources and of course to recycle more.

There are over forty highly regarded, highly professional plastics recycling companies in the BPF’s Recycling Group and there is a highly sophisticated recycling infrastructure with companies investing heavily in cutting edge technology which is often designed and manufactured in the UK. The achievements of these firms are impressive: n Plastics recycling tonnage has increased annually by around 11% per year over the last 10 years. In 2010 24.1% of Plastic packaging consumed in the UK was recycled, exceeding the Government’s target of 22.5%.The plastics industry has its own target to increase recycling of used plastics packaging to 50% by the year 2020. n In 2011 UK households recycled more than 50% of household bottles - around 306,000 tonnes (or 6.7 billion bottles) were recycled.n By 2020 it is estimated that the UK could collect 431,000 tonnes of bottles for recyclingn In 2009, 5031 tonnes of Expanded Polystyrene packaging was recycled in the UK. This is approximately 33% of the EPS packaging manufactured in the UK.n The Vinyl Plus Voluntary Commitment of the EU’s PVC Industry saw 257,084 tonnes of post-consumer PVC building product waste recycled in 2011 of which the UK was responsible for 48,544 tonnes
