Real World Reliability Success Stories:Bottom Line Results
Petrochemical
A chemical manufacturing facility made the decisionto incorporate their operators into the plantreliability program. They saw an opportunity toimprove the overall reliability of the plant byincreasing the responsibilities of their operators.Challenges included unscheduled downtime forassets caused by premature and random bearingfailures.
Through SKF Reliability Systems, the plant initiatedan Operator Driven Reliability (ODR) Programwhich, among other strategies, incorporated periodiccondition monitoring technology to enable theprocess and provide ready access to reliability data.
The customer realized immediate success from theimproved structure, which increased fan reliabilityand led to increased productivity and lower costs,saving the plant $80,000 each year.
Pulp and Paper
A major paper mill was experiencing frequent andunexpected failures of critical machinery. Not only wereunexpected failures creating a reactive maintenanceculture, but also significant operational reliabilityproblems. As a result, mill production was well belowcapacity, and waste rates high, adding up to a loss ofmillions of dollars.
In addition to a total mill assessment, the SKF ReliabilitySystems solution included condition monitoring servicesto pinpoint failure-causing points.
As a result, the mill was able to reduce unplanneddowntime by 70% and reduce the waste rate by 30%. Inaddition, the improved reliability led to record productionrates. The successes reinforced the proactive culturalchanges that occurred. The total positive impact for themill is $1,200,000and counting.

Real World Reliability Success Stories:Bottom Line Results
Food Processing
A large food processing plant was using five fansof similar design with no problems during the fiveyears they were in place. The fifth was a constantproblem. Unexpected failures caused 1.5 hours ofdowntime while airflow was diverted. In additionto lost production time, other production issuessometimes accompanied fan failure. Theadditional maintenance increased plant operationscosts. Individual losses were as high as $120,000for just one failure. After attempting several“fixes,” the client looked to SKF for assistance insolving the problem.
The SKF Reliability Systems solution was acomplete Machine Reliability Assessment (MRA)using the technologies and processes required toimprove fan reliability. This included an
assessment of the complete fan system, including bearings, lubrication, motor, fan base, structure and ducting, as wellas an assessment of maintenance practices. Using advanced technology, such as Operating Deflection Shape analysis,SKF Reliability Systems gathered and analyzed multi-parameter data in order to make recommendations for bearingand lubrication areas incorporating new technology.
The customer realized real success from the improved structure, which reduced fan vibration. Increased fan reliabilityled to increased productivity and lower costs, saving theplant over $120,000 and counting.
Cement Manufacturing
Our client was experiencing early and unexpected failureon eight critical fans, which was causing kiln productionto stop and reducing the output of the mill. On average,a failure occurred every month. Fan failure was costingthousands of dollars in lost production and maintenancecosts.
The SKF Reliability Systems solution was a completeMachine Reliability Assessment (MRA) on the fansystem using the technologies and processes required toimprove fan reliability. This included a complete fansystem assessment, including bearings, lubrication andmaintenance practices. Using Key PerformanceIndicators to define and measure results, SKF Reliability Systems created a customized solution built aroundtechnologies, processes, and culture shift.
The customer realized increased fan MTBF by eliminating all failures. After 12 months, the customer had increasedmill uptime, had $450,000 more product to sell ($80,000 more profit) and $150,000 in maintenance cost savings. Thetotal impact on profits was $230,000.
