Section 1 Explanation of the unit

1.1 Outline of the unit

1.1.1 Explanation of the unit

This unit is a Heat Roller Unit to be connected to full color card printer

and to print the heat transfer ribbon (hologram ribbon, reinforced protec-

tive overcoat ribbon) on the printed surface of plastic card. Printing

system is heat transfer printing by halogen lamp energized heat roller.

1.2 Function of the mechanism

The unit consists of change path block,card transport block, heat roller

block, ribbon block,and card ejection block.

① path change block

To change the card path direction to transport a card to heat roller block.

② Card transport block

To transport the card to heat roller block with making the card position

straight.

③ Heat roller block

This block is used to heat transfer printing of heat transfer ribbon (hol-

ogram and protective overlay). Positioning (up and down) of the heat

roller is controlled by cams. For printing of thin ribbon (such as normal

hologram) it is controlled to two positions, printing and retraction.

Printing is done on the platen roller where the ribbon is nipped between

the heat roller and card.

④ Ribbon block

Ribbon cartridge consists of supply spool and take up spool. Both spools

are driven via torque limitters for constant tension and transportation

making the stable printing possible.

⑤ Card ejection block

A transparent stacking box is attached to the card ejection exit to stack

the printed cards (up to 100 standard cards). The cards are easily taken

out from the opening located at the back side of the box.

1.3 Explanation of electrical function

1.3.1 Constitution of the electrical part

Heat roller is controlled and driven by the following parts.

◇ Control board (PBA-CONT) Controls the heat roller unit by the commands received from the printer.

Communication is made via RS-422 compatible interface.

◇ Power source DC+5V and DC+24V are supplied from the printer.

AC100/120V is supplied to the heat roller independently.

◇ Heat roller The heat roller supplies thermal energy to print the protective overcoat

film on the card.

◇ Input/output part This part consists of the motors and sensors to transport the card and

print the coating film.

1.3.2 Control circuit board ( PBA-CONT)

This circuit is to control card feeding, card transportation, stop, eject-

ion and printing the coating film on the card, and consists of the input

circuit to receive signals from sensors, switches and control signals from

the printer, output circuit to drive various motors and CPU and its perip-

herals.

(Input circuit)

This is the circuit to input the information form the sensors into CPU

(IC1).

The following is the explanation of each input circuit.

◇ SN1 ( Card feed sensor )

The card feed sensor is a pass-through type sensor with connector,

consisting of an LED and a phototransistor facing each other across the

card path. The card is sensed by blocking the light entering to the

phototransistor from the LED.

Input signals to the CPU are, H for no card and L for card existence.

◇ SN2( Card path change and eject sensor )

Card path change sensor is a pass-through type sensor with connector,

consisting of an LED and a phototransistor facing each other across the

card path. The card is sensed by blocking the light entering to the

phototransistor from the LED.

Input signals to the CPU are, H for no card and L for card existence.

◇ SN3,4( Card path change block position sensor )

This sensor is a pass-through type sensor with connector, consisting of

an LED and a phototransistor facing each other.

A disk with some slit will rotate according with card path change block

rotated. Block position will be detected by Conbination of the level of SN3

and SN4.

◇ SN5 (Heat roller position up sensor)

Heat roller position sensor is a small photo interrupter with connector

using an LED and a phototransistor.

◇ SN6 (Ribbon Supply sensor)

Ribbon empty sensor is a small photo interrupter with connector using an

LED and a phototransistor. A clock disc (disc with slots) rotates as the

ribbon take up motor rotates and the light from the LED is chopped. Exist-

ence of the ribbon is sensed by the chopping signal because the disc will

stops when the ribbon becomes empty.

◇ SN7 (Card detection sensor)

Card detection sensor is a small photo interrupter with connector using an

LED and a phototransistor.

This sensor detects the leading edge of a card.

H:No Card, L:Card is detected.

◇ SN8 ( Ribbon position sensor )

Ribbon position sensor is a pass-through type sensor, consisting of an LED

a the phototransistor facing each other across the ribbon path. When the

light from the LED is blocked by the mark on the ribbon, light amount ente

-ring the phototransistor decreases and the ribbon is recognized. This

circuit has automatic adjustment function as following:

Light amount of the LED is controlled by adjusting the amount of current

by the DA output of the CPU (IC1). The phototransistor is set at a

specified voltage level, when there is no ribbon, by adjusting the light

amount emitted from the LED. When the ribbon mark comes to the position,

the light is blocked and the voltage level changes beyond the threshold of

the comparator and the ribbon is recognized. Signals to the CPU are, H for

no mark and L for a mark detected.

◇ SN9 (Heat roller surface temperature sensor 1)

Heat roller surface temperature sensor 1 is a bead type thermister for

sensing and controlling the temperature of the heat roller. As the temp-

erature of the heat roller increases, the resistance of the sensor decrea-

ses. As the result, the voltage of the proportional resistance on the cir-

cuit board is increased. This voltage is amplified by ope-amp and input

to the input.

◇ SW1,2,3 (Cover open sensor)

A small high capacity door switch is used to automatically shut off the AC

power supply when the covers are opened and also used as a cover open

sensors. Supply of +24V for the drive circuit will also be shut off by the

above switches. There is a surge protection circuit for the input circuit

and the signal is input through a transistor.

H:Open, L:Close

Output circuit

This is the circuit to drive motors and fans etc. by the signal from CPU

(IC1).

Following is the explanation of each output circuits.

◇ PM1 (Card transport motor)

A hybrid stepping motor is used to transport the card. Card is transport-

ed from the entrance to the exit.

The motor is controlled by the unipolar constant current chopper type 4

phase stepping motor driver circuit.

◇ PM2 (Heat Roll Up/Down, Ribbon winding motor)

A hi-brid stepping motor is used for Heat roll Up/Down and also used for

Winding ribbon.

The function for Heat roll Up/Down or winding ribbon will be changed by

direction of rotation.

◇ PM3 (Path change motor)

A PM type stepping motor is used for changing card path.

This motor drives the whole card path change block.

Other

Other than mechanical control.

◇ EEPROM (IC5)

This is the memory to store the adjustment data such as level of the pass-

through sensors and card position, and the count data such as the number

of the cards passed the sensor etc. Communication with the CPU is done

through 3 wire serial interface. Stored data is kept even after the power

is turned off.

◇ EPROM (IC4)

This is the memory containing the firmware of the CPU (IC1). It is excha-

ngeable as it is mounted on the IC socket(R38, IC9, 11).

◇ WDT (IC2)

This is the circuit to create the reset signal of the CPU (IC1), consisti-

ng of IC2 and its peripheral circuits.

In the IC2, most of the reset function is compiled such as power-on reset,

abnormal low voltage of the +5V source, and has a watchdog timer function.

1.3.3 Input/output mechanisms

Mechanical part of the Heat roller unit is composed of sensors and motors.

Section 2 Installation

2.1 Installation

2.1.1 Caution for installation

Dusty room must be avoided for installing this unit because dust will affect the

print quality due to its printing system. A place where magnetic field emitting

equipment is installed must be avoided for the printing the cards with magnetic

stripe.

General caution for installing OA equipment shall be paid for selecting the

place of installation. Refer to the operation manual for the details.

2.1.2 Space for installation

Secure enough space around the printer and this unit for smooth operation as

shown in the following fig. At least 50cm of space above the unit must be

secured.

The table to install the unit shall meet the following conditions:

◆ The table must be able to bear the weight of the printer and this unit

(approx.26Kg)

◆ The table with a flat top. ( all 8 legs of the printer and this unit must

contact the table top.)

◆ Table top must be kept horizontal ( within 1°of incline).

Section 3 Maintenance

3.1 Maintenance list

To keep optimum performance of this unit, Periodical maintenance work will be

required.

In this section, the items which may be performed considering the actual condition

of the customers usage are described including the maintenance by the customer.

3.2 Maintenance method

Actual method of maintenance is described in this section.

3.2.1 Cleaning of rubber roller

To maintain its performance, this unit uses rubber rollers with high

transportation capability which can easily be cleaned periodically by users with a

certain level of experience. However, it may be heavily

stained and may cause a transportation error if cards with heavy stain or with

special coating are printed. In such case, clean the rollers in the following

method.

(1) Transport roller in the card Path change block

Open the top cover and rotate the card path change block to make rubber rollers

coming up side.

Put a cotton swab with alcohol on the surface of rubber roller then rotate the

Ccard transfer rollers by using grren knob which located at front access block.

(2) Transport roller in the card transport block

Rmove the right side cover, put a cotton swab with alcohol on the surface of

rubber roller then rotate the card transfer rollers by using grren knob which

located at front access block.

Section 4 Exchange of parts and adjustment

4.1 Exchange of Control circuit board (PBA-control)

Step 1. Remove R-cover. ( 6 screws )

Step 2. Loosen 2 screws at bottom and take two screws of at top of main board

bracket.

Lie down the bracket toward back side.

Step 3. Disconnect the connectors of harness of the control circuit board.

(CN1-CN9)

Step 4. Remove control circuit board. ( 6 screws )

Step 5. Pull out EPROM (IC4) on the board with ROM remover and plug into

the new control board. Fix the new control circuit board.

( 6 screws )

Step 6. Connect the connectors to the harness of the new control circuit board.

Step 7. Attach R-cover and fix. ( 6 screws )

Step 8. Turn the power on and set the inside setting of the heat roller unit.

◇ Adjust the sensor level.

◇ Adjust the printing position.

◇ Adjust the heat roller temperature and card transportation speed.

Caution: Turn off the printer (PR5300) and all units connected to it including

PC when performing the above exchange work. Also, plug off the cord

of the heat roller unit. ( It may cause electric shock/trouble.)

4.2 Adjustment to be performed when control circuit board is exchanged

4.2.1 Sensor level adjustment

Levels of all sensors of the heat roller unit are adjusted at factory

before shipment. However, they must be re-adjusted in the following cases.

◇ Control circuit board (PBA-control) is exchanged.

◇ Sensor is exchanged. ( Light emitter, receiver )

◇ Mechanical change is done affecting the light path of sensor.

◇ Card jam occurs frequently.

◇ Ribbon related error occurs frequently.

If the output voltage level of sensors can not reach the specified value

in spite of adjusting the them as the following instruction, refer to item 3) and

repair the defective part.

Note: Adjust the sensors at the place where outer light will not affect.

Use the voltage tester with the resolving power of 0.1V or higher if

a tester is used to measure the output voltage of the sensors.

1) Steps to adjust automatic adjustment of the sensor

Step 1. Check that there is no card inside the unit with the power off.

Step 2. Turn the power on. ( continue to further steps even if an error

occurs.)

Step 3. Remove ribbon from the unit.

Step 4. Set the ribbon type to "NO RIBBON TYPE".

Step 5. Select the "H.Roller Check" in Service Mode after initialization.

See the PR5300 Service Manual for operation of sevice mode.

Step 6. Reset the ribbon type to previous type.

The above will complete the automatic adjustment of the sensors.

2) Checking the output of the sensors

The following is the set value and checking point on the control circuit board

for checking the output voltage of the sensors with tester.

◇ SN8 ( detection of the mark on the ribbon )

Checking position: TP38 (SN8AD)

Clear: 1.2V or lower ( at no mark position )

Blocked: 3.8V or higher ( at mark position) Note: The above voltages are against TP4 ( SGND ) on the control circuit board.

3) Measures for the case where the normal output voltage is not obtained.

If the sensor output voltage as shown in 2) is not obtained, find the defective

part and repair.

Possible defect Check and repair

Defective connection of harness

connecting sensor to the PCB.

Check all connectors connecting the

light emitter and receiver to the

control circuit board.

Use circuit tester and check

connection of all harnesses referring

the circuit diagram. If broken wire

is found, exchange the harness.

Defective mounting of sensor.

Check the mounting condition of both

light emitter and receiver. If loose

screw or incorrect setting is found,

correct it.

Sensor itself is defective.

Exchange the light emitter and

receiver with the normal ones and

check the operation.

Defective control circuit board

Exchange the control circuit board

( PBA-control) with normal one and

check the operation.

4.2.2 Adjusting the print position

Adjust the print position in the following steps after replacing the

control printed circuit board( In case of Hard Coat type ribbon).

Step 1. Turn on the power switch of the printer (PR5300).

Step 2. Get the menu as shown below in the service mode

" H. Roller Check"

Press EXE, The display will be changed as shown below

"Position Adj. "

EXE:Test Print

Press EXE to print test patern.

Check the print position of the overcoat.

A+direction

If there is a shear of print position, adjust it as following:

Step 3. Set the operation panel display to

" Position Adj"

Change the setting values ** by EXE key and CLEAR key.

EXE key : increase value

CLEAR Key: decrease value

The distance A as shown in the following fig. becomes larger by

increasing the value and smaller by decreasing.

The amount of shifting of the overcoat position is :

0.0846mm ( approximately 0.1mm) per one step of change of the

value.

Step 4. Finish the "HeatRoller Check" mode.

Note) Regarding the operation of the operation panel, refer to the

Section 3, " Operating the Operation Panel" of the Service Manual of

the Card Printer (PR5300).

4.2.3. Adjustment of the print condition

Print conditions (card transport speed, heater temperature etc.) are

adjustable with this unit according to the type of the heat transfer

ribbon. The conditions must be re-adjusted when the control board is

replaced.

Step 1. Turn on the power of this unit while connected to the printer

(PR5300).

Step 2. Set the operation panel display of the printer (PR5300) to:

"H.Roller Ribbon"

***********Type "HARD COAT TYPE" OR "SOFT COAT TYPE"

Set each value for "HARD COAT TYPE" "SOFT COAT TYPE" again.

Step 3. While either one of the above is displayed, press CLEAR key

holding the EXE key pressed. This will set the mode to adjust the

print condition for the corresponding ribbon type.

Operation panel display:

"Heat Adjustment"

Push Menu Key

Step 4. Setting print speed

In the state of the Step 3 above, press MENU key and set to Print

Speed Set mode.

Operation panel display:

"Heat Speed "

EXE key : increase value

CLEAR key: decrease value

Following shows the interrelation of set value and the card

transport speed.

For HARD COAT TYPE : approx. 0.5mm/s per digit.

For SOFT COAT TYPE : approx. 3.0mm/s per digit.

Step 5. Setting the printing temperature

After competing to set the printing speed, switch to the Print

Temperature Setting mode by pressing the MENU key.

Operation panel display:

"Heat Temperature"

EXE key : increase value 2 degree C / digit

4.3 Exchange of EPROM assembly

Step 1. Remove R-cover. ( 6 screws )

Step 2. Loosen 2 screws at bottom and take two screws of at top of main board

bracket.

Lie down the bracket toward back side.

Step 3. Pull out EPROM (IC4) on the board with ROM remover and plug into

the new control board. Fix the new control circuit board.

( 6 screws )

Step 4. Attach R-cover and fix. ( 6 screws )

Note: Turn off the printer (PR5300) and all units connected to it including

PC when performing the above exchange work. Also, plug off the cord

of the heat roller unit. ( It may cause electric shock/trouble.)

4.4 Exchange of the Heat roller

If the following defects of the heat roller occurs, repair or exchange of

the heat roller in the following steps.

◇ Halogen lamp in the heat roller does not turn on.

◇ Halogen lamp in the heat roller turns on after turning the power switch of

the unit but turns off after about 30 second.

◇ Halogen lamp in the heat roller is turned on but warming up does not

complete after 5 minutes or longer

Possible defect Check and repair

Defective connection of the harness

which connects lamp and powercord,

thermister and control circuit

board board.

Referring the circuit diagram,

check whether each harnesses are

securely connected.

Referring the circuit diagram,

check with tester whether there

is broken harness wire.

Thermister or Lamp or Thermal huse

Caution: Turn off the printer (PR5300) and all units connected to it including

Section 5 Troubleshooting

In this section, causes and countermeasures for troubles in heat roller

unit are explained.

5.1 Troubleshooting for troubles displayed on LCD panel

If a trouble in the heat roller unit is detected, error LED on the

operation panel of

the printer turns on and the type of the error is displayed on the LCD

panel.

In this section, cause and the method of recovering from the error is

explained based on the display on the LCD.

◆ The user should do recovery operation following the messages shown on the

LCD panel as the most of the error can easily be cleared by users.

However, if it is not cleared by user in the normal method, or the same

error occurs repeatedly, service person will be called.

◆ When service person call is received, ask the contents of the error

message and detailed error code, and ask the user to explain the detailed

symptom of the trouble.

Error codes relating to the heat roller has H before the 4 digits hexadecimal

number. (ie. H10-01) In this section, detailed error codes are shown by wild

card (**) or two digits of hexadecimal figures.

5.1.1 Messages on LCD panel and method to recover

(1) Errors in the normal use

These are the errors which occur in the normal usage. These errors are

easily recovered by the users. However, they may be caused by some

troubles of sensors etc. in which case service person has to be called for

checking and repairing.

(2) Errors relating to card transportation

If the card is not correctly transported in the heat roller unit as the

sequence, it becomes Card Jam error. The following is the method of

recovering in such case. Card Jam error may also be caused by defective cards

such as out of specification ( size, thickness etc.), bend, surface conditions

( special treatment such as anti-static coating ). Check and confirm if there is

no problem on the card.

unit. Almost all of these errors must be checked and repaired by service person.

5.1.2 Method of checking and repairing the troubles

For troubles which users can not recover, service person should perform

the check and repair service in the following procedures.

Caution: Read carefully before troubleshooting.

The numbers used in the following explanation (No) accord with the numbers used in

the above table of error messages.

◆ When doing the following works, don't forget to turn off the power switch and

unplug the cord.

・Removing front or rear cover of the heat roller unit.

・Checking connection of the harnesses.

・Exchanging the parts such as printed circuit board, sensors, motors, etc.

・Connecting the cable to the printer.

・Exchanging the heat roller.

◆ Card jam errors are detected by the sensors placed on the card path.

The errors are classified by the block where a card jam has occurred.

◆ If error of sensors with level adjustment occurs frequently, it is

possible that the adjustment of the sensor is not correct. Remove card

and ribbon form the unit and re-adjust the sensors following the instruct-

ions in Section 4.2.1.

"Sensor level adjustment".

Note: Check and confirm that there is no card and ribbon in the unit without

fail.

◆ Follow the instruction of Section 3.2.1, "Cleaning of rubber roller" when

cleaning rubber rollers.
