FIELD PROBLEM CASE STUDY
Title : Solution for Field Problem : A Case Study
Industry : Rayon
Application : Pulper
Problem :
This case study is an eye-opener, telling what happens due to not giving adequate time for checking electricalconnections before switching ON the power.
In a Rayon manufacturing plant there was failure of 100 HP VFD of X company. The VFD was working on Pulperapplication. Immediately make VFD was shifted to replace the failed VFD. service engineerAmtech Amtechwas called to the site in the midnight to start the VFD. When he checked up the cable coming from the motor, hedid not get proper impedance on the millimeter. He told the authorities of the customer present at the site, that hewill like to check up input output connections of the drive thoroughly before switching it ON. The authorities toldthe engineer, that there is starter between the VFD and motor, that is why the motor winding impedance was notshown on the millimeter and there is no time for any further check up as they wanted to start the stopped processto avoid any further production loss.
They drove back the engineer to Guest house, saying that they will call him back once they are ready. Theengineer told them that let the output of VFD be disconnected till they are ready to start the VFD.
Unfortunately when the customer switched ON the power, there was heavy blast and the main incomer tripped. On investigation, it was found that the power supply cable was not going to VFD but it was lying on the metallicplate, meant for grounding, with its terminals in open condition! The VFD input cable was different. Hence whenthe power was switched ON all the three phases were shorted together to ground, creating heavy blast and thetotal plant was in dark.
There was equal chance that input power cable could have been connected to the output of VFD,Amtechdamaging it totally. To restore the plant it took two hours, while the checking of cables, as per engineer,Amtechcould have taken only few minutes and could have avoided the blast.
Morale:
Creating unnecessary pressure to start the process and not giving the required small time for due check ups canlead to disaster. One can be in a hurry, but one should not be in a haste.

Title : Energy saving in Mill Vent Fan DOC.NO. : CS-244
Industry : Cement
Application : Mill Vent Fan
Motor rating : AC Induction Motor, 3-Phase
75kW :
415Volt :
1480RPM :
50Hz :
123Amp :
Previous system : Motor was running on Star Delta Starter.
Problem observed : 1. High maintenance cost.
2. Energy losses due to flow control by damper.
Present system : Amtech 90 kW,AXPERT-EAZY VFD used in place of Star Delta Starter.
kW (Consumption) Damper Position
Previous system (Without drive) : 64 kW 78 % Open
Present system (With drive) : 41 kW 100 % Open
System block diagram :
Merits of new system : 1. Easy & smooth operation.
2. Energy saving due to flow control by VFD.
Economical analysis :
Energy consumption without VFD - P1 = 64 kW
Energy consumption with VFD - P2 = 41 kW
Energy saving per day ((P1-P2)*24) = 552 Units.
Saving per day @ Rs. 4/- Unit = Rs. 2208/-
Saving per year (Approx. 300 Days) = Rs. 6,62,400/-

PRODUCT OVERVIEW
The new generation of control system, developed by Amtech Electronics (India) Ltd, integrated the operation ofKiln application in cement Industries with using variable frequency drive and controlling.
For the kiln application, DC motor and drive are used due to their excellent torque speed characteristics, but themaintenance of DC motor is a big issue. Customer replaced DC motor and drive with 220 kW, 415 V AC Motorand VFD to run the kiln. Still, they could not increase the speed of kiln.
Amtech installed additional 110 kW auxiliary motor and VFD. Additional controller used for load sharing.
Feature:
Smooth speed control of kiln through two VFDs and motor of different ratings and specs.
No need for additional cost or investment.
Latest series variable frequency drive with state-of-the-art engineered panel with protection from
dusty environment, ensures trouble free operation of the kiln.
Built in PLC function of Axpert-Eazy VFD used to provide required interlock to the system.
Variable frequency drive control eliminates the problems of motor, mechanical losses.
Benefits:
Assistance from concept to commissioning from Amtech
Speed of kiln increased to 4 RPM, resulting in higher production
 New system with existing components
Higher reliability - Less Mechanical wear / tear – more uptime
 Full motor protection
 Smooth kiln operation
 Energy saving
 Easy troubleshooting
 Quick and safe commissioning
 Qualified after-sales service from Amtech
Challenges:
High torque to increase kiln speed – up to 4 RPM.
Kiln bending due to single point torque.
Start up and interlocking of both VFDs, front andback part of process
Solution:
Additional 110 kW auxiliary motor installed.
Axpert controller used to match the RPM andtorque of both motors for proper load sharing.
Built-in PLC function of Axpert-Eazy VFD used toprovide required interlock to the system.
Limitations of previous system:
The speed of kiln was not possible to increase beyond 3 RPM
No possibility of increasing motor capacity due to limitation of torque as kiln may bend.
Availability of motor / gearbox was a major issue.
Kiln Drive-Twin Drive ControlWhy to use DC Drives for kiln application ??
What is the advantage of “S-curve” feature in variable frequency drive?
Answer:
Whenever an AC motor accelerates or decelerates it generates a jerk which gets applied to the load connectedto motor. In case of applications such as a conveyer belt carrying delicate glass bottles or a lift carrying humanbeings who are sensitive to jerks, S-curve type of acceleration or deceleration characteristic is used to reducethe jerk to an extent that the load does not feel it. The variable frequency drive is provided with this feature whichis preferred in lift and bottling plant applications.
