Faster There are significant programme savings to be achieved using offsite modular construction. With project start to completion times cut by up to 50%, disruption to clients and the local community is minimised, a particular benefit in the case of a school or hospital, for example. Work in the factory can be scheduled to start at the same time as preparing the site, so the two processes can take place in parallel, resulting in an accelerated build programme. And because a high proportion of the build and fit-out is completed in the factory, from internal and external walls and staircases to fully fitted en-suites, on-site time required for final finishing is reduced.
Cost-effective
Modular buildings, offering the cost and time saving benefits of offsite construction, deliver fast, accurate and value for money space solutions across the industry spectrum. Faster build programmes and less time spent on site brings sizable savings in labour costs and prelims. Completing a building in a shorter time scale also means a faster return on your investment and reduced payback periods.
Sustainable
Offsite construction provides a highly sustainable method of building and completed projects can achieve high standards of energy efficiency. For its part, Caledonian Modular is committed to reducing waste as part of the design process and to recycling up to 96% of waste from our factories and construction sites. Modular building projects also involve fewer traffic movements. In one project, a 2,000 bed development provided a 1,290 tonne reduction in CO2 – that’s the equivalent of planting 5,000 trees.
Flexible
Not simply rectangular boxes, modules can be custom-designed to meet a wide variety of building sizes and shapes. Faceted modules allow for curved buildings; awkward shapes around cores can be accommodated with cutbacks or wedge shaped modules. The module’s welded, hot rolled steel frame can be adapted to suit individual project specifications, including heights in excess of 20 storeys, a range of cladding and glazing solutions, and support for structures such as balconies and walkways.

Plan Involving our experienced design teams from the outset of a project will ensure maximum value is achieved as it allows the construction process to be integrated into the building design. This reduces risk and optimises potential savings at each stage of the design and build.
Design
Modules are designed to maximise factory input and minimise deliveries to site. Designs can range from one module incorporating five bedrooms to smaller bespoke modules for plant/ancillary areas. Architectural features are incorporated into the design, including building shape, fenestration and curtain walling as well as any bolt on features such as balconies and walkways
Manufacture offsite
Module frames are erected in the factory in a similar fashion to how they would be set out on site. The modules are then fitted out with partitioning and M&E services, decorated, staircases and lift shafts constructed, windows and doors fitted, all ready for sheeting up before delivery to site.
Transport
Buildings are designed to meet site requirements as well as reducing transport. A recent study by WRAP identified an 83% reduction in transport for a modular project compared to a similar traditional build.
Build on-site
Once a stock of completed modules is ready at the factory deliveries can commence. Around 400m² of accommodation can be craned in each day, so a four-classroom school extension could be delivered in a day or a 100-bed hotel in less than two weeks.
Commission
Around 70% to 80% of modular buildings are completed in the factory, many already with their cladding and roofing, leaving just M&E services to be connected and partitioning and module joints to be finished. Larger buildings will be clad on site with brick/block/render or more contemporary claddings, as well as secondary roofs if required.

Locations Caledonian Modular operates out of two sites, one in Newark in Nottinghamshire and the other in Driffield in East Yorkshire. Between them these amount to around 600,000 square foot of manufacturing space, in fifty acres of overall site space, providing one of the largest modular manufacturing capacities in Europe.
Capacity
The factories operate on highly process driven principles whilst still being highly flexible and allowing a large variety of module shapes and sizes to be manufactured under the strictly controlled factory conditions. We have the capacity to manufacture up to 50 modules per week, an equivalent building area of 2000m2.
Process
The factory has in place full independent accreditation for both ISO9001 (Quality Assurance) and ISO14001 (Environmental Management) as well as full Health and Safety Management,. We also undertake a high degree of waste management within the facilities, achieving 96% waste to recycle levels within both sites.
Skills
The size of the main factory units allows buildings to be laid out as they will be on site. This allows the maximum content, including large proportions of the Mechanical and Electric services to be factory fitted whilst guaranteeing that the systems will align and operate seamlessly on site. This significantly increases quality and reduces site time.
Bathroom Pods
In addition to our main modular offsite business our subsidiary comma Caledonian Bathroom Pods also offers a bespoke pod service to the construction industry. Utilising high strength steel frames they offer industry leading quality and capability to the very highest standards (5 star plus) for all sectors.
Steelwork
Our in house steel fabrications business, Trent Fabrications, not only produces steel frames for both the bathroom pod and modular manufacturing lines but also fabricates non modular structure, portal frames and other steel fabrications.

Working in conjunction with LinpaveBuilding, the University’s PrincipalContractor, were supplied 80 factoryfinished modules for this four storey officefacility. The building was designed as two wings ofmodules arranged at 90 degrees to eachother, with 12 modules linking the two wingsover the four floors. Offering over 2400 m2 of offices, meetingrooms and including a full 12 personpassenger lift and feature staircase theproject was ready for occupation only 19weeks after possession of the site.

Working on an operational airport presented
a number of challenges in delivering 880 m2
of highly bespoke modular building.
The client wanted the maximum ceiling
height possible, whilst also retaining the
ability to add a second floor to the building in
the future.
Following detailed design Caledonian
Modular produced 20 modules of varying
sizes up to 4m wide and 14m long, including
three modules with angled ends.
These were delivered to site in line with the
program and then the final interior fit out
completed. Finishes used include marble
floors, specialist internal glass walls and dry
lined wall finishes along with high end M&E

Upon testing the finalstructure achieved both the targeted SBEMcalculations and significantly exceeded thetargeted air leakage performance.

With a site that sloped more than 5m overthe length of the building the design for thisDay Case unit was complex and required acouple of innovative engineering solutions.The finished building was arranged in 27modules on a single floor over a gantry withone module acting as a bridge over the fireaccess road leading to a 2.5 storey bed liftand staircase arrangement. Internally the building includes minoroperations theatre, wards, recovery roomswith full medical gas provision, bed headservices and ventilation. A Chapel andassociated administrative areas were alsoadded within the original contractprogramme.

The contract was all encompassing,
including piled foundations, utilities
supply/connection and construction of an in-
situ steel framework forming the main in-situ
reception/restaurant area.
Modules formed the meeting rooms at
ground floor level, bedrooms and circulation
areas above and plant rooms at roof level.
Externally the building was finished with a
combination of glazed curtain walling,
composite cladding panels, built-up render
system and cedar weather-boarding.
Details included a raised parapet to conceal
the roof-mounted services and external
plant with the roof formed to fall towards the
central valley gutter.

At 13 stories overall, the lower four stories
contain car parking, offices, retail and front
of house with modules providing the
bedroom accommodation from level five to
level 12 and roof modules providing plant
rooms and the head of the staircase.
The modules were designed around the
need to provide open plan meeting rooms,
double rooms, family rooms and fully
accessible rooms. Due to the building
configuration a concrete staircase core was
used to allow for the lateral loads on the
building.

Key featuresinclude a 3.4m structural ceiling height toprovide the appropriate space for theteaching areas and a high load capacityfloor for fork lift use in the stores area. Externally the building is clad in acombination of Trespa, timber and brick andis fully compliant with the MOD CounterTerrorism Measures specification.

This project is the tallest self supporting
modular structure in Europe and comprised
more than 1000 modules to deliver a range
of accommodation across five buildings.
Ranging from four to 17 storeys the project
provided 839 en-suite student rooms and
communal kitchens, 114 en-suite key worker
studio rooms, 44 one bedroom key worker
apartments, 63 two bedroom key worker
apartments.
Caledonian constructed bespoke modular
units for the building structure, tied to
concrete stair and lift cores providing lateral
restraint. Scope of supply included all
modular areas, all internal finishes and
internal furniture.

Caledonian Modular Surrey Street

The mixed scheme development,
providing private sale, shared ownership
and housing association units, occupies
an L-shaped site in between the main
market street in Croydon and an NCP car
park.
Due to the tight nature of the site a 500
tonne crane was used to lift the modules
into place with deliveries taking place at
night.
One of the unusual aspects of this project
was that stair and lift shaft modules were
extended through the concrete plinth to
level -1, which meant that with an in-situ
staircase, instant access was provided to
the modular structure above modular
construction.

This large student development near the
centre of town needed to deliver 1,200 study
bedrooms with communal kitchens, studios
& family apartments to a very tight program.
To meet this and minimise costs wider
modules were used, in some cases over 5
metres, allowing five bedrooms with en-
suites to be built in to one unit.
A range of shaped modules containing
staircases and lift cores were designed,
including wedges, to alter the orientation of
longer runs, following site boundaries and
adding interest to the development. As a
way of maximising the offsite build, fully
fitted plant rooms were constructed in the
factory within the modules.

As part of the Local Area RegenerationScheme, this residential developmentproject consisted of 23 dwellings dividedbetween Social Housing and SharedOwnership arranged in a six storeyresidential development using fullyvolumetric construction. The scheme incorporated two bedroomapartments and five bedroom, three storey,townhouses, which also included the keyrequirements of two fully accessibleapartments. Internal works involvedcomplete bathroom and kitchen installationand all M & E works and the buildingachieved NHBC Accreditation.

For their prestigious Kew Riversidedevelopment alongside the Thames StJames Homes wanted an iconic marketingsuite to emulate the Modernist design ofMies Van Der Rohe.Working closely with the architect and themodular consultant MTech CaledonianModular were able to take the style of theFarnsworth House, built in the 1920’s, andoffer a modular solution. The finished product offered a highly flexiblesales environment for the client,configurable in both single and two storeyformats, whilst also proving that modularstructures do not have to be boring boxes.

One of the key benefits of offsiteconstruction is the reduced site program,which in a retail environment translates tominimal lost revenue when rebuilding anexisting trading site.Over a period of 5 years the companyproduced over 80 petrol station forecourtshops for a wide range of clients includingShell, Tesco, Conoco, Jet and Sainsbury’s.Varying in size, dependent upon the sitefootprint and the trading requirements of thesite, the buildings were designed as factorycomplete modules, including cladding, paydesks, glazed shop fronts and final roofstructures, with only with jointing and finaltrims and connections being carried out afterinstallation on site.

As part of the £4.6million refurbishment ofNorwich Market the City Council required108 new permanent market stalls. Workingwith LSI Architects, Caledonian Modulardeveloped a fully modular solution whichretained the character of a ‘traditional’market with the brightly painted striped roofsproviding a colourful canopy.The steel-framed modules are fitted withremotely operated steel shutters, ventilationgrilles in the eaves, service ducts andexternal brackets to which the retractablePerspex weather canopies will be affixed.The market site has varying degrees ofsloping across three elevations, meaningthat the steel supporting legs of the modulesall have to be of different lengths tocompensate for the differing ground levels.

The architects, Foster andPartners, required a very high tech look andthis was achieved by the use of a steelframed unit with proprietary stainless steelcladding panels For Virgin Atlantic First Class check inmodular construction offered the onlypractical way to achieve this installation asthe works were required to be conducted atnight to minimise disruption to the carparking facilities at the airport.
