06 | prefabrication - modular construction

BUILDABILITYExpress will focus upon reducing process on site, by usingvalue added products like Rollmat, Prefabrication and theutilisation of stock lengths. This is done by working withconsultancies and construction companies and looking at thedesign, construction program, safe working practice and siterequirements. Identifying areas of work that suit a modularsystem.

The result is to take reinforcement from the critical path, accelerate the construction process and enabling site tomobilise later and demobilise sooner.

DESIGN INTENTExpress will use the design intent for the reinforcement andconcrete drawings, to create a modular system

DETAILINGExpress will produce electronic schedules and drawings forprefabrication and Rollmat. Any associated loose reinforcementthat completes a modular system will also be detailed.

3D MODELLING3D models of the concrete and reinforcement are created. These 3D models are then brought together to create a SingleModel Environment (SME). The (SME) shows the interactionbetween the concrete outline, the prefabricated cages, Rollmatand loose reinforcement.

A (SME) identifies areas of clash between reinforcementtherefore reducing technical queries on site. The (SME) can beused by consultancies to accelerate the checking process andis a powerful visual aid during the construction process.

GENERAL ARRANGEMENTSGeneral Arrangements are used to show the layout andorientation of the prefabricated cages and Rollmat. The set-outfor the prefabrication and Rollmat is then dimensioned fromgridlines. Alternatively coordinates can be used to identify theirlocation within the (SME).

DELIVERYConstruction sequences and delivery schedules are provided tooptimise transportation and suit site requirements and pourlayouts. This enables site to receive ‘just in time’ deliveries, accelerates the unloading and placement of reinforcement. This will result in reduced double handling and optimise thesite craneage.

TENDER STAGEWorking with Express Reinforcements Ltd. at tender stage canoptimise the design and construction solution.

RRoollllmmaatt ‘carpet’ reinforcement, as the name suggests, is a one directional mat of prefabricated reinforcement supplied tosite as a roll, ready to be installed in position just as you woulda carpet.

Each roll consists of the reinforcement required for a particularlayer, either B1, B2, T1 or T2. The reinforcement is welded, atthe required centres, to thin metal straps and rolled aroundmetal formers and rebar collars which provide a solid core tothe RRoollllmmaatt,, and eliminates any fear of collapse or crushing.

The RRoollllmmaatt, once manufactured, is supplied with a uniquepositioning system and two suitable lifting strops which areplaced on the roll for a totally balanced lift. These lifting stropscan be used to lift the RRoollllmmaattss from the delivery vehicle to astorage area and then directly into position on the slab.

Due to the robust method of manufacture, there is no need forany other form of lifting beam.

For Health & Safety reasons, the lifting strops are a single life, throw away item.

air hosesGenerally, the weights of the RRoollllmmaattss can be designed to suitjust two or three men to lay and roll it out into position, butwhen needed, the rolls can be produced up to 5 tons in weight. For this, Express Reinforcements have developed a system of‘self rolling’.

Air hoses are introduced to theroll during manufacture, andonce the RRoollllmmaatt has beenpositioned on site, these hosescan be connected to an aircompressor, and with theminimum amount of pressure, the hoses inflate and roll thereinforcement out.

health & safetyFrom a Health & Safety point of view, Rollmat can reduce thetotal amount of bar required as well as eliminating the piles ofloose bar on site, which could cause injury to steel-fixers tryingto sift through them to find the appropriate bar Mks. Also, byrolling out up to 5 tonnes of bar in one go rather than fixingindividual bars, the risk of ‘repetitive strain injury’ to steel-fixers could be reduced.

chairbeamsAny height or length of heavy duty rebar and machine made chairbeams can be manufactured and supplied to suitslab depths.

Rollmat CapabilitiesRollmat can be designed and manufactured to the followingspecification:

 8mm to 40mm diameter rebar

12m long roll (15m to special order)

Possible over 30m roll width – dependantupon bar diameters and centres

Varying length and staggered bars possible on a single roll

Varying bar diameters possible on a single roll

Varying bar centres possible on asingle roll

 Maximum 0.750m diameter roll

Maximum weight per roll of 5 ton

Rollmat bars may be threaded to coupler with adjacent Rollmat or loose bars

Air hose system for heavier rolls

Pre-stropped for safe handling on site

 CARES approved material and manufacture

headed anchor couplers‘Ancon’ headed couplers help to reduce congestion and simplifythe placement of Rollmat or rebar by removing the need forhooked ends on pile or column bars into a slab.

accessoriesExpress Reinforcements can provide all necessary standardconstruction accessories to complete a project, along withsome specials to aid in the laying of Rollmat.

shearform laddersExpress can provide a system of prefabricated shear links to bemanufactured to the Engineers design and laid in conjunctionwith Rollmat to further speed up the slab construction.

technical supportExpress Reinforcements are able to convert a standard mesh orrebar design into a cost and time effective RRoollllmmaatt design.

Working in conjunction with the structural engineer, on behalfof the client or contractor, a scheme can be designed anddrawn to maximise working practices for all parties concerned.

Fully detailed scheme and layout plans will be provided, alongwith onsite help and support throughout the term of theproject.

A representative can also attend site for the initial laying of thefirst RRoollllmmaattss to advise and support on best practice. Withcontractors now increasingly being required to detail their ownprojects, Express Reinforcements are happy to be involved inthe project at the earliest possible stage to assist with thedesign and detail, and avoid any unnecessary re-detailing time.

LiteSpeedLiteSpeed is a revolutionary prefabricated system which utilisesHDPE structured wall pipe (Weholite) in the formation ofbespoke Combined Sewer Overflow (CSO) chambers, to give asolution that is expected to reduce the on-site constructioncosts of CSO chambers.

The straight-forward bespoke design of the LiteSpeed chambermeans it can be manufactured to any size. Combined with therelatively lightweight properties of the Weholite pipe, theoverall weight is reduced dramatically. LiteSpeed hassubstantial benefits using the developed plastic structure incomparison to traditional concrete or other modular products.

LiteSpeed was initially used for storage provision and developed to include screen chambers for remotesites with poor access or soft ground. Manufacturingchallenges of large slots in the pipe for access have beenovercome and all components of a CSO, including flow controldevices, are fitted inside the pipe.

WEHOLITEWEHOLITE structured wall pipes were developed in the 1980’s,and have continuously captured markets worldwide.

Speed and economy of installation together with productquality and durability, has been recognised in both the public

With higher traffic flows - often at higher speeds - service yards and access roads are among the most dangerous areas of anindustrial or commercial site. The Berry Spring Steel Buffa range of products has been independently tested for vehicles ranging from 1.5 tonnes to 40 tonnes impacting at up to 10mph (4.5 m/sec). As a basic rule, any barrier dealing with Heavy Goods Vehiclesshould be at least 760mm high from ground level (900mm if dealing with reversing trucks) and with post centres no more than1600mm apart.

Single Height Barriers

Exterior Rigid Berry Barrier The exterior version of the Rigid Berry barrier is 760mm highand is designed to absorb less severe impact on a regularbasis. On impact, the loading is transferred to the footings. The posts are available in bolt down or cast-in versions.

Exterior Spring Steel Buffa Ideal for absorbing impacts from cars and light commercialvehicles at speeds up to 10mph. The barrier will deflectbetween 300mm and 400mm reducing damage to both thebarrier and the vehicle. Sufficient space must be allowedbehind the barrier for this deflection.

Flexi-Post Berry Barrier The Flexi-Post Berry Barrier system is uniquely engineered tobe able to withstand regular heavy impact of up to 10 tonnes. This is done through the rubber shock absorbers positionedwithin the post socket. This offers a perfect solution to preventdamage when using conventional barrier rail and is suitable toprotect all areas of a service yard including storage tanks, buildings and substations. Handrails can be added as required.

Heavy Duty Buffa The Heavy Duty Buffa can absorb the impact of a 40 tonnevehicle travelling at 10mph (glancing blow impact). It is idealfor all service yards and access roads used by HGVs.

Double Height BarriersAll the above systems are available in double height options totake account of differing bumper heights.

34 | gabions

www.expressreinforcements.co.uk

gabion basketsGabions are rectangular boxes which are formed from panels of ‘triple twisted’ mesh which are framed by thicker selvedgewires. End panels and internal diaphragms at 1.0m centres arethen wired to the base of the gabion. The triple twist weaving of the wire prevents unraveling.

Mattresses are also rectangular boxes which are larger in area and thinner in depth than gabions. They are made with a smaller mesh size and a thinner wire to provide a higherdegree of flexibility. Like the gabions, the mesh is framed by athicker selvedge wire but due to the larger size of the mattressthe lid is made of a separate panel of mesh to the base.Additional end panels and internal diaphragms at 1.0m centresare then wired to the base of the mattress.

GABION BOXES AND MATTRESSES are constructed from wiremanufactured to comply with BS1052:1996 and self edged withthicker wire.

Wire is galvanised in accordance with BS 443:1990, withminimum thickness complying with the requirements of table 4 of BS 443.

PVC-U coating (minimum thickness 0.5mm) can be suppliedwhere specified after galvanising and before weaving.

life expectancyof PVC-U coated mesh in dry land retaining walls is consideredto be 120 years.

The GRIPTEC® mechanical splice system consists of threaded sleeves that are fixed onto the reinforcing bar ends. A combination of male and female sleeves creates the connection.

Female sleeves are generally used on first-phase bars, in orderto ease the closing of the formworks. Male sleeves aregenerally used on continuation bars.

The GRIPTEC® system conveniently uses the same sleeves foreach splice configuration : standard, transitions, and positions.

positional splices type CWhen neither bar can be rotated, or if the angular positionof the second bar matters, GRIPTEC® position splices type Care the answer. This is a variant of the position splice typeB that bears an additional lock-nut. They are also availablein sizes 12 through 56.

position-transition splicesGRIPTEC® Position-Transition splices is the solution for thesituation where bars of different sizes, that both cannot berotated, need to be spliced. It is a combination of GRIPTEC®

transition and position type C.

end anchoragesEnd anchorages, or headed bars, conveniently replacehooked bars as anchoring in congested areas. They can alsobe used as confinement where placing of stirrups isdifficult, or to reduce lapping length.

dimensionsGRIPTEC® end anchorages are produced in circular shape. Two sizes of circular heads are proposed. The large heads, with a net area ten times the cross-section area of thereinforcing bar, do not need any development length.

standard splicesStandard GRIPTEC® splices are accomplished by use ofa standard female coupler and a standard male couplerof the matching size. They are available in diameters 12through 56.

transition splicesWhen there is a need to splice bars of different sizes, theGRIPTEC system uses standard female couplers, simplyjoining them with a special two-stepped threaded stud. This conveniently avoids the difficult task of planning inadvance the location of transitions.

LENTON® Terminator LENTON TERMINATOR provides an alternative to hooked rebar or an anchor or stop nut for rebar passing through a pile plank orstructural steel element. The front face of the coupler is generously designed to carry the full tension load of the rebar when theanchor is bearing against concrete or structural steel.

LENTON Weldable Couplers LENTON weldable couplers provide a quick and easy solution for connecting reinforcing bar to structural steel sections or plates.Similar to the standard coupler, the weldable coupler is internally taper threaded on one end with the other end prepared for welding. These couplers are machined from weldable grades of materials such as A.I.S.I. 1018, 1030, 1035 or St 52.5, depending on rebar size. The couplers are usually arc welded to the structural steel in a fabricating shop. The design of the weld, the selection of electrode andother relevant choices depend on the chemical and physical properties of the structural steel to which the couplers are welded.

The Eazistrip Reinforcement Continuity System is a quick andeasy to install method of maintaining continuity ofreinforcement at construction joints in concrete. It consists of agalvanised steel casing with a dimpled surface toprovide aneffective concrete bond. Pre-bent bars are housed within thecasing and are enclosed by a protective cover. Each end of theunit is sealed with a polystyrene block in order to prevent theingress of concrete. The unit is nailed to the formwork and theconcrete is cast. After striking the formwork, the cover is removed and the barsstraightened, ready for lapping onto the main reinforcement.
