Momentive, a world leader in specialty chemicals and materials, has developed and refined a scheduling template over the past 10 years using the Aspen Plant Scheduling software. The Global Supply Chain Scheduler (GSCS) template has been rolled out to over 50 Momentive plants worldwide. A broad range of products are produced at Momentive including resins, epoxy resins, silicones, sealants, adhesives, quartz and ceramics. The GSCS contains options which give it the flexibility to schedule both the simple and complex chemical production processes required to produce these materials. The GSCS is used to drive inventories to lower levels while still meeting orders on-time and in-full.

Presentation Title: Process Modeling Applied to Development of LP Model for a new Hydrcarbons Complex

Saudi Aramco intends to construct a new Naphtha and Aromatics Complex at the RasTanura Refinery as part of the Clean Fuels Project. The new complex along with the existing reformate from a continuous catalytic reformer unit will produce gasoline meeting Clean Fuels specification and also Benzene, Toluene and Paraxylene. The new units that will be built are NHT, Aromizer, combined Reformate Splitter, Benzene-Toluene Extraction unit, Light Isomerization and the Paraxylene Extraction Unit. For the economic development of the RTR Clean Fuels and Aromatic Project, it was required to develop an integrated LP model consisting of the existing RTR Refinery model with the new units added. We will share some of the experiences derived from developing and validating the simulation model for the complete naphtha and aromatics complex and whilegenerating the shift vectors that needed to be used in the LP model. We will also discuss the value the LP model provided at the conceptual stage of this project. The simulation model was later also used to validate blending strategies for different naphthas and reformates derived to minimize off spec product.

Dharmendra currently is the Jt. General Manager in the Oil Accounting & MIS (Technical Services) department at Essar Oil. During his 14 years in the refining industry, he has assumed a wide variety of different roles in various departments at the company - operations, process, economics, planning & scheduling. He started his career at Essar Oil as a Graduate Engineer Trainee and was actively involved right from the project start through the commissioning and expansion phases at the Vadinar Refinery. Dharmendra has a degree in Chemical Engineering from Bangalore University.

Presentation Title: Using Manipulated Variable Overshoot as a Tuning Metric

This presentation covers a method to characterize tuning aggression according to manipulated variable overshoot. A search algorithm is used to find move suppression values that will provide the desired level of overshoot to provide starting tuning values. These values should still be refined during controller commissioning. Two case studies are presented to show the results: a flash dryer and a bank of parallel filters.

Presentation Title: SABIC use of an Aspen Plus optimization model together with PIMS for plant planning

This paper presents SABIC UK's experience in using PIMS for planning on an Olefins plant alongside an Aspen Plus whole plant optimizer. SABIC have had WPO for a long time but their PIMS implementation is recent. The optimizer covers the cracker (products separated as far as hydrogen, ethylene, propylene, mixed C4s, gasoline (inc C5s), fuel oil). The PIMS model includes the butadiene plant, the gasoline treatment unit and the aromatics separation. One of the key factors in getting the optimizer to work nicely with PIMS is for both programs to use the same constraints - but the problem is that several of the PIMS constraints are in the units not modelled in the optimizer - so these additional constraints need to be added to it somehow. There are (at least) two issues here; 1) Do we need to significantly increase the scope of the rigorous optimizer model to follow the flows as far downstream as necessary to get to the constraint? 2) What kind of constraint do we need to use? PIMS generally

uses declared flow capabilities as limits - and we could put these into the optimizer....but would rather not as we want to use actual limits to avoid limiting artificially. The solution we have used avoids having to extend the optimizer a long way downstream and does allow us to use real limits. This is because we know the plant measurements (pressure drops/ valve positions) that show a downstream unit is at its limit, and we can work out which optimizer variable most directly affects this downstream situation - and so can limit that.

Kelamayi Petrochemical Company is a branch company of PetroChina. At present, it has 38 sets of main units and its crude oil processing capacity reaches up to 6 million tons per year. To improve its competitiveness among refining enterprises, Kelamayi attempts to establish an online energy management and monitoring system to monitor, analyze and optimize its energy consumption online and guide its production so as to reduce its plant energy consumption directly and continuously by optimized management and operation. Using an Aspen Utilities model as a core, the Public Engineering Energy Management System of Karamay Petrochemical Company (EMS) focuses on management optimization of a series of operation processes such as public engineering business, public engineering equipment operation and public engineering consumption. The public engineering model (Aspen Utilities model) of Public Engineering Energy Management System (EMS) simulates a system involving steam, fuel, electricity, hydrogen, water and nitrogen. The service team of AspenTech has implemented this project and currently the Aspen Utilities model has been formally put online for operation to achieve the above two functions: One is offline plan analysis and working conditions study to determine the optimum operation scheme under changes or working conditions adjustment which may occur in the future; the other is online open-loop optimization based on utilities conditions. The online optimization solution will provide the operator with online suggestions so as to achieve optimum configurations and operations under the current demand and price conditions in order to minimize the operation cost of the system while monitoring the energy key performance indicator and the operation performances of key equipment such as boilers, heating furnaces, generators, driving turbines, catalytic medium-pressure steam furnace parameters and distillation unit heat exchange and finaltemperatures. Benefit This EMS has been on trial since June 2012, wherein two operation optimization schemes were established for the public engineering system, 1546.23 yuan per hour was shown as the differential between the public engineering operation costs of the system before and after the implementation of the two schemes, and 16.3701 million yuan per year was gained as an economic benefit. The goal of the system optimization suggestions is to enable the public engineering system to generate more power so that more power can be sold. The optimization suggestions mainly include: to adjust the operation of the equipment in a thermal power plant to enable the thermal power plant to generate more power at the premise that all-level demands for steam are satisfied; to adjust the fuel of a boiler and a lubrication oil high-pressure hydrogenation device through the operation optimization of a fuel gas pipeline network so as to increase the coal supply of the boiler and decrease theconsumption of fuel gas and therefore indirectly decrease the consumption of natural gas.

Presentation Title: Preventative Planning and Scheduling of Heat Exchanger Maintenance in Refinery Operations

An advisory software tool has been developed to plan and schedule the cleaning sequence of the heat exchangers in the CDU/VDU unitof the Riyadh refinery in Saudi Arabia. The tool uses process data from the plant instrumentation system and feeds an Aspen HYSYS® based process model. The tool reconciles plant data and solves for heat transfer coefficients and heat exchanger performance calculation using an equation-based HYSYS process simulation model. The Aspen HYSYS® model contains enhanced heat exchangers correlations coming from Aspen EDR® for pressure drop and fouling estimation. The tool establishes a fouling trend per exchanger for one year using historical data which is then used by the tool to predict the future performance for different cleaning schedules and their impact on the entire CDU/VDU unit. This tool minimizes energy use in the plant over a period of time, and also would be used to alleviate any process constraints that get more pronounced as the plant progresses in the operation cycle.

This project sought to address Purge gases containing 20 to 30% valuable hydrocarbons are currently being flared. A novel membrane process has been proposed to recover the valuable hydrocarbons from the downstream recovery area of PE Plants. During the initial feasibility stage, there were different options to separate hydrocarbon from extracted membrane output. Aspen Plus based simulations were employed to develop concept suitable for FEED study. It was decided to take the hydrocarbon from the membrane unit and do a separation of hydrocarbon by two columns instead of using the current recovery sections of polyolefin’s plants. Aspen Process Economic Analyzer (APEA) was used for comparative costing of design alternatives.

operator training system. This project involved a Repsol- operated Margarita Field, for which Tecnicas Reunidas Chile built the new Central Processing Facilities and Inprocess developed an Operator Training System. A plant dynamic model with HYSYS Dynamics was built and integrated with emulated Delta-V control system from Emerson. The DeltaV-HYSYS integrated system was used for the DCS checkout and for Operator Training, verifying the PCS and SIS systems, identifying potential issues in the DCS database before commissioning (controllers setting, alarms, interlocks, etc). The result shows that a DCS checkout with dynamic model can eliminate between 70 to 80 % of the error in control system design before plant commissioning. The Operator Training System has been implemented successfully.

Optimization and Productivity improvement of chemical processes is necessary to sustain cost effective production and manage capacity in an ever changing marketplace. The steady state flow sheeting of the entire plant consisting of various sections like Oxychlorination, High Temperature Chlorination, Low Temperature Chlorination, Purification section was done in Aspen Plus environment. The integrated model was validated with design data and then fine tuned with operating data. The model was used for Debottlenecking studies of entire plant Based on the outcome of the study done in house, various alternatives were implemented in operating plant and the same plant is being operated with 125 % of design without any major capital investment .The model is also being used for validating various optimization flow schemes, Pinch Studies, Process Hazard Analysis requiring adequacy check of Process Safety Valves. Various Energy saving schemes have been implemented based on the Simulation studies for energy Intensive Distillation Columns and energy contribution gained is INR 60 lakhs per annum.

From 2011, the sudden rise of 1,3-butadiene price has made the opportunity to make more profit by increasing the capacity of butadiene production. Also, we had to revamp the plant to solve the short supply of butadiene to our downstreams. At the same time, we wanted to lower the energy consumption to strengthen our competitiveness. But, our plant has already been revamped twice. And, the investment cost could be higher than the economic range when we replace the major equipments. So, through the revamp and energy study with Aspen, we had to determine a suitable target revamp capacity without major equipment upgrades or replacements. And we identified energy saving opportunities and defined the process and equipment modifications to achieve those. This presentation will cover the sustained value features of Aspen Plus, equipment rating and process analysis to improve capacity and energy performance. As a result, we have achieved more than 10% capacity increase and energy cost reduction.

Presentation Title: Glycol dehydration facility modelling and optimization –challenges and opportunities

In the last 30 years, HYSYS has been widely used in the design and rating of natural gas glycol dehydration (TEG) and refrigeration (EG) facilities. In recent years, the ability of HYSYS (and other simulators) to accurately predict air emissions in glycol facilities has become increasingly relevant due to more stringent environmental regulations calling for reduced emissions. In gas production and processing, glycol facilities are a significant contributor to emissions; according to the USEPA, “dehydrators and pumps” comprise 12% of all methane emissions. As government regulations continue to evolve and operating companies are expected to look for ways to further reduce emissions, it is more important than ever to accurately simulate these facilities. In this work, we review various issues associated with the process modeling of glycolfacilities: • Prediction of BTEX (benzene, toluene, ethylbenzene, xylenes) emissions in TEG and EG facilities • Prediction of VOC (volatile organiccompounds) and GHG (greenhouse gas) emissions from TEG and EG facilities • Relationship of air emissions to glycol circulation rate and stripping gas use and effects on lean glycol concentration and sales gas water content • Prediction of emissions reductions due to tanks and engineered condensers installed as emissions control methods downstream of the still overhead. This presentation reviews the performance of HYSYS relative to these key issues, and also demonstrates how HYSYS can be used to optimize glycol facilities.

OMV Power International is using InfoPlus.21 extensively for monitoring fleet performance based on automated KPIs and passing that information to the company’s ERP and trading systems to be used for business transactions in near real-time. The system has “full loop” connectivity: KPIs are passed from the satellite systems to the central system and then to the corporate trading system. Corporate traders then use this information to buy and sell power in the international market. Information from the traders is fed back down to the satellite systems where this feedback is used in conjunction with various other inputs as inputs to the KPIs for the next round of calculations. A similar “full loop” exists for the ERP systems. The system is a multi-national, multi-year project connecting three satellite sites - two combined cycle power plants and one wind-park, to a central system.

Presentation Title: Reliability of Dynamic Simulation to reproduce plant dynamics: Applied case study for control analysis of double propylene-propane splitter.

The double column heat-integrated propylene-propane splitter of the Repsol Tarragona Cracker is a challenging unit to control with DMCplus. It is characterized with long settling times, heat interaction, external disturbances and intrinsic non-linearity. A rigorous HYSYS Dynamic model was developed and validated. The validation process used a novelty method, running the dynamic simulation in synchrony against historical plant data input. This validation method proved the fidelity of the dynamic model versus real plant responses, and allowed the control engineers to be confident with it. Once validated, the simulation has been used by the control department for different matters (change the basic control layout, understand interactions, generate a HYSYS-based DMC model, etc). Some challenges have been found during this use and they will be exposed. Additionally the HYSYS model was upgraded to a Process Trainer to provide regular training to operators.

Presentation Title: Safety Analysis for Adsorber Towers using HYSYS Dynamics

This presentation reviews how Aspen HYSYS Dynamics was used to validate the cause of an overpressure release from an adsorber tower, to identify other hidden initiating events and to evaluate potential solutions. A temperature interlock had tripped on a downstream heater allowing a stream that joins the effluent of the tower to back into the adsorber resulting in an over pressure situation. The model is a pressure driven simulation with a supercritical component and reversible flow which includes an extensive piping network. The simulation was originally modeled in Aspen Plus Dynamics but issues with the software did not allow reverse flow with a super critical component and forced us to rebuild the model in Aspen HYSYS Dynamics. The HYSYS model was not only able to handle the supercritical reverse flow but also the extensive piping networks.

Two common challenges that companies face in managing the automation infrastructure are the need for high availability of critical systems along with providing a cost-effective environment (hardware and systems). A related challenge is minimizing the concentration of too many applications on one server. This presentation will discuss how Braskem virtualized InfoPlus.21, AtOMS and AORA servers at 7 of its different plants and in the process highly improved the environment’s availability, confidence, capacity and flexibility. Virtualization was implemented to minimize the management complexity of managing several physical servers, the hardware life cycle refreshment and how to improve the availability of critical systems. The environment was created such that the physical servers are redundant, and the virtual PIMS and MES servers can be switched to another physical server with zero outage.

The in house modeling not only saved around 0.5 million US$ in terms of study cost but also accelerate the revamp pace by 4 months that would potentially be translated into additional revenue. This is a very cost effective and efficient way of conducting conceptual studies by exploiting the full potential of ASPEN suite which justifies its costs as well even for manufacturing plants. Results show huge potential savings with in a payback period of less than a year with considerable energy savings and EII improvement.
