ForewordIn order to ship Kawasaki vehicles as effi-

ciently as possible, they are partially disassem-bled before crating. Since some of the mostcommonly removed parts have a direct bear-ing on a vehicle’s reliability and safety, consci-entious pre-sale assembly and preparation be-comes extremely important. Good setup pro-cedures can prevent needless warranty claimsand give customers a greater sense of confi-dence in Kawasaki and their Kawasaki Dealers.This Assembly and Preparation Manual ex-

plains step by step procedures of the follow-ing items for all Kawasaki ZZR1400 ABS, NinjaZX-14R and Ninja ZX-14R ABS.

UncratingOpening Crate

WARNINGCrates have sharp edges and may havenails or screws that can cause cuts andinjury. Always wear protective gloves,boots and eye protection when uncrat-ing to prevent injury.

WARNINGThe steel crate panel plates and fasten-ers have sharp edges. Always wear pro-tective gloves, boots and eye protectionwhen uncrating to prevent injury.

•Clear a space about 6 m (20 ft) square to giveyourself plenty of space to work.• Place the crate upright on its base.•Remove the cardboard cover.•Remove the parts box.

NOTICEWhen removing the crate bracket fromthe motorcycle, be careful not to dropany parts or the bracket onto the fueltank and other components, and not toscratch the fuel tank or other compo-nents with the crate bracket.

•First, remove the lower bolt (D = 22, L = 10)at the steering stem and discard it.• Remove the upper bolts (D = 8, L = 14) to takeoff the crate bracket and discard them.

•Take out all the bolts and screws and removethe top and sides of the crate.• Lift the vehicle upward about 10 cm (4 in.) andremove the two lower support brackets. Rollthe vehicle off the crate base.

Parts Check•Open the parts box, and check the parts against the illustrations. There may be minor differencesbetween these illustrations and the actual vehicle parts. In the following charts under Remarks, D= diameter in millimeters, and L = length in millimeters.

AssemblySteering Stem Head Nut•Remove the steering stem head dummy nutand discard it. Do not remove the flat washer(D = 25.5) under the dummy nut.

• Install the steering stem head nut (D = 25) onthe flat washer with the chamfered side facingupwards and tighten the nut to the specifiedtorque.Torque : 78 N·m (8.0 kgf·m, 58 ft·lb)

Handlebar Weights• Install both handlebar weights on the left andright end of the handlebar with the screws (D= 8, L = 30) with a non-permanent lockingagent and tighten them.

Windshield•Fit the six wellnuts (D = 5) into the holes in theedge of the windshield from the outside withtheir flanges out.

•Fit the windshield into the upper fairing so thatthe tab of the upper fairing fits into the frontgroove of the windshield, and align the boltholes.

• Install the six plastic washers (D = 5.3) andthe socket bolts (D = 5, L = 16) on the upperfairing.

Rear Fairing•Fit the four wellnuts (D = 6) into the mountingholes in the left and right side of the rear fair-ing bracket.

• Install the rear fairing with the four socketbolts (D = 6, L = 23) and the plastic washers(D = 6.5), and tighten the bolts.

SeatSeat Removal• Insert the ignition key into the seat lock, andturn the key clockwise.• Remove the seat by pulling up and rearward.

Seat Installation• Insert each front slot of the seat onto theholder bracket on each left and right side ofthe fuel tank.

•Pull up the rear end of the seat to make sureit is securely locked.

French Label (For CanadianModels)

NOTE○Remove the front left side cover. See the“Coolant Filling” item in “Coolant” section onpage 12 in the Preparation chapter.○Stick the French label onto the English labelon the left side of the frame only when re-quired.

•Wipe off any oil or grease from the Englishlabel. Refer to the following photograph in thelabel location.• Peel the French label off the backing sheetand apply it over the English label.

Brake Disc Cleaning•Clean the front and rear brake discs usingoilless solvent.

WARNINGAn anticorrosive treatment applied tothe brake discs will increase brakingdistance and can cause an accidentresulting in serious injury or death. Re-move the anticorrosive treatment usingan oilless solvent.

PreparationBattery ServiceThe battery used in this motorcycle is a sealed

type and never needs to be refilled. Follow theprocedure for activating a new battery to ensurethe best possible battery performance.Battery Removal•Remove the bolts.• Pulling out the right fairing cover out slowly toclear the projections.•Clear the right inner rubber cover from theright fairing cover, and remove the right fairingcover backward.

•Remove the battery compartment cover byremoving the bolt (D = 6, L = 14).

•Slightly pull out the battery tray.• Remove the battery cover.

NOTICEBe careful not to drop the battery fromthe motorcycle when pulling out it.Do not give the battery tray a strong pull,or the cables may be damaged.

Battery ActivationElectrolyte Filling•Make sure that the model name of the elec-trolyte container matches the model name ofthe battery. These names must be the same.

A. Model Name of the ElectrolyteB. Model Name of the Battery

NOTICEEach battery comeswith its own specificelectrolyte container; using the wrongcontainer may overfill the battery withincorrect electrolyte, which can shortenbattery life and deteriorate battery per-formance. Be sure to use the electrolytecontainer with the same model name asthe battery since the electrolyte volumeand specific gravity vary with the batterytype.

NOTICEDo not remove the aluminum sealingsheet from the filler ports until just priorto use. Be sure to use the dedicatedelectrolyte container for correct elec-trolyte volume.

DANGERSulfuric acid in battery electrolyte cancause severe burns. To prevent burns,wear protective clothing and safetyglasses when handling electrolyte. Ifthe electrolyte comes in contact withyour skin or eyes, wash the area withliberal amounts of water and seek medi-cal attention for more severe burns.

•Place the battery on a level surface.•Check to see that the sealing sheet has nopeeling, tears, or holes in it.• Remove the sealing sheet.

NOTE○The battery is vacuum sealed. If the sealingsheet has leaked air into the battery, it mayrequire a longer initial charge.

•Remove the electrolyte container from thevinyl bag.•Detach the strip of caps from the containerand set aside, these will be used later to sealthe battery.

NOTE○Do not pierce or otherwise open the sealedcells of the electrolyte container. Do not at-tempt to separate individual cells.

•Place the electrolyte container upside downwith the six sealed cells into the filler portsof the battery. Hold the container level, pushdown to break the seals of all six cells. Youwill see air bubbles rising into each cell as theports fill.

NOTE○Do not tilt the electrolyte container.

•Check the electrolyte flow.• If no air bubbles are coming up from the fillerports, or if the container cells have not emp-tied completely, tap the container a few times.

NOTE○Be careful not to have the battery fall down.

•Keep the container in place. Don’t removethe container from the battery, the battery re-quires all the electrolyte from the container forproper operation.

NOTICERemoval of the container before it iscompletely empty can shorten the ser-vice life of the battery. Do not remove thecontainer until it is completely empty.

•After filling, let the battery sit for 20 ∼ 60minutes with the electrolyte container kept inplace, which is required for the electrolyte tofully permeate into the plates.•Make sure that the container cells have emp-tied completely, and remove the containerfrom the battery.

• Place the strip of caps loosely over the fillerports, press down firmly with both hands toseat the strip of caps into the battery (don’tpound or hammer). When properly installed,the strip of caps will be level with the top ofthe battery.

NOTICEOnce the strip of caps is installed ontothe battery, never remove the caps, noradd water or electrolyte to the battery.

NOTE○Charging the battery immediately after fillingcan shorten service life.

Initial Charge•Newly activated sealed batteries require aninitial charge.Standard Charge: 1.4 A × 5 ∼ 10 hours

• If using a recommended battery charger, fol-low the charger’s instructions for newly acti-vated sealed battery.

• If the above chargers are not available, useequivalent one.• Let battery sit 30 minutes after initial charge,then check voltage using a voltmeter. (Volt-age immediately after charging becomes tem-porarily high. For accurate measuring, let thebattery sit for given time.)

NOTE○Charging rates will vary depending on howlong the battery has been stored, tempera-ture, and the type of charger used. If voltageis not at least 12.6 volts, repeat charging cy-cle.○To ensure maximum battery life and customersatisfaction, it is recommended the battery beload tested at three times its amp-hour ratingfor 15 seconds.Re-check voltage and if less than 12.6 voltsrepeat the charging cycle and load test. If stillbelow 12.6 volts the battery is defective.

Battery InstallationMake sure that the lead or cable does not

pinch with any parts.

NOTICEInstalling the (–) cable to the (+) termi-nal of the battery or the (+) cable to the(–) terminal of the battery can seriouslydamage the electrical system.

• Install the battery (–) cable to the battery.

• Install the battery (+) cable to the battery, andthen install the battery cover on the battery,and hook the band.• Insert the projections on the battery tray intothe holes of the battery compartment.

• Install the battery holder bracket.• Install the bolts (D = 6, L = 16).• Install the cables and lead so that they are po-sitioned over the frame, in order of the frameground cable, battery (–) cable and (–) termi-nal lead from the bottom.• Install the bolt (D = 6, L = 16).•Run the battery (+) cable and (–) terminal leadunder the band.

• Insert the projections on the battery compart-ment cover into the holes of the frame.• Install the bolt (D = 6, L = 14).

• Insert the right fairing cover halfway, and fitthe right inner rubber cover to the right fairingcover.

• Insert the front part of the right fairing coversecurely.• Insert the tabs on the right fairing cover underthe fuel tank cover first, and then fit the pro-jections to the holes.• Install the bolts and washers.

CoolantCoolant Level Inspection•Situate the motorcycle so that it is perpendic-ular to the ground.• Check the coolant level through the coolantlevel gauge on the reserve tank located in theinside of the right fairing. The coolant levelshould be between the F (Full) and L (Low)level lines.

NOTE○Check the level when the engine is cold (roomor atmospheric temperature).

• If the amount of coolant is insufficient, andadd coolant into the reserve tank.Coolant filling•Remove the bolts (D = 6, D = 5) and washerson the left fairing cover.• Pulling out the left fairing cover out slowly toclear the projections.• Clear the left inner rubber cover from the leftfairing cover, and remove the left fairing coverbackward.

•Remove the cap from the reserve tank andadd coolant through the filler opening to the F(Full) level line.

A. Reserve Tank Cap

• Install the cap.NOTE

○A permanent type of antifreeze is installed inthe cooling system when shipped. It is col-ored green and contains ethylene glycol. It ismixed at 50% and has the freezing point of–35 °C (–31 °F).

Front BrakeFront Brake Fluid Level Inspection•With the front brake fluid reservoir held hor-izontal, check that the fluid level is betweenthe upper and lower level lines.

• If the fluid level in the reservoir is lower thanthe lower level line, check for fluid leaks in thefront brake lines and fill the reservoir.• Loosen the reservoir cap stopper screw to re-move the front brake fluid reservoir cap anddiaphragm.• Fill the reservoir to the upper level line withDOT4 brake fluid, reinstall the diaphragm andreservoir cap.

WARNINGWhen working with the disc brake, ob-serve the precautions listed below.1. Never reuse old brake fluid.2. Do not use fluid from a container thathas been left unsealed or that hasbeen open for a long time.

3. Do not mix two types and brands offluid for use in the brake. This low-ers the brake fluid boiling point andcould cause the brake to be ineffec-tive. It may also cause the rubberbrake parts to deteriorate.

4. Don’t leave the reservoir cap off forany length of time to avoid moisturecontamination of the fluid.

5. Don’t change the fluid in the rain orwhen a strong wind is blowing.

6. Brake fluid quickly ruins painted sur-faces; any spilled fluid should becompletely wiped up immediately.

7. If any of the brake line fittings or thebleed valve is opened at any time,the AIR MUST BE BLED FROM THEBRAKE LINE.

NOTE○First, tighten the front brake fluid reservoir capclockwise by hand until slight resistance is feltindicating that the cap is seated on the reser-voir body, then tighten the cap an additional1/6 turn while holding the brake fluid reservoirbody.

•Operate the brake lever several times.• If it feels spongy, there might be air in thebrake line.• If necessary, bleed the air in the front brakeline.• Also check for fluid leakage around the fit-tings.Brake Line Air Bleeding• Loosen the cap stopper screw to remove thefront brake fluid reservoir cap and diaphragm,and check that there is plenty of fluid in thereservoir.

NOTE○The fluid level must be checked several times,during the bleeding operation and replenishedas necessary. If the fluid in the reservoir runscompletely out any time during bleeding, thebleeding operation must be repeated from thebeginning since air will have entered the line.

•Attach a clear plastic hose to the bleed valveon the front master cylinder and run the otherend of the hose into a container.•With the reservoir cap off, slowly pump thebrake lever several times until no air bubblescan be seen rising up through the fluid fromthe holes at the bottom of the reservoir. Thisbleeds the air from the brake master cylinderend of the line.

• Pump the brake lever a few times until itbecomes hard and then, holding the leversqueezed, quickly open (turn counterclock-wise) and close the bleed valve. Then releasethe lever. Repeat this operation until no moreair can be seen coming out into the plastichose.

A. Hold the brake lever applied.B. Quickly open and close the bleed valve

on the front master cylinder.C. Release the brake lever.

•Tighten the bleed valve to the specifiedtorque.Torque: 7.8 N·m (0.80 kgf·m, 69 in·lb)

•Attach a clear plastic hose to the bleed valveon each front brake caliper and run the otherend of the hose into a container.•With the reservoir cap off, slowly pump thebrake lever several times until no air bubblescan be seen rising up through the fluid fromthe holes at the bottom of the reservoir. Thisbleeds the air from the brake master cylinderend of the line.• Pump the brake lever a few times until itbecomes hard and then, holding the leversqueezed, quickly open (turn counterclock-wise) and close the bleed valve. Then releasethe lever. Repeat this operation until no moreair can be seen coming out into the plastichose.

A. Hold the brake lever applied.B. Quickly open and close the bleed valveon the front brake caliper.

C. Release the brake lever.

•Repeat the previous step one more time forthe other front disc brake.•When air bleeding is finished, check that thefluid level is between the upper and lowerlevel lines.•Reinstall the diaphragm and reservoir cap.• Tighten the bleed valve(s) to the specifiedtorque.Torque: 7.8 N·m (0.80 kgf·m, 69 in·lb)

•Tighten the reservoir cap stopper screw.• Apply the brake forcefully for a few seconds,and check for fluid leakage around the fittings.

Rear BrakeRear Brake Fluid Level Inspection•Remove the seat.•With the rear brake fluid reservoir held hor-izontal, check that the fluid level is betweenthe upper and lower level lines.

• If the fluid level in the reservoir is lower thanthe lower level line, check for fluid leaks in thebrake line, and fill the reservoir.• Loosen the reservoir cap stopper screw to re-move the reservoir cap and diaphragm.• Fill the reservoir to the upper level line withDOT4 brake fluid, reinstall the diaphragm andreservoir cap.

NOTICEBrake fluid quickly ruins painted sur-faces. Wipe up any spilled fluid immedi-ately.

NOTE○First, tighten the rear brake fluid reservoir capclockwise by hand until slight resistance is feltindicating that the cap is seated on the reser-voir body, then tighten the cap an additional1/6 turn while holding the brake fluid reservoirbody.

•Attach a clear plastic hose to the bleed valveon the rear brake caliper and run the otherend of the hose into a container.•With the reservoir cap off, slowly pump thebrake pedal several times until no air bub-bles can be seen rising up through the fluidfrom the holes at the bottom of the reservoir.This bleeds the air from the rear brake mastercylinder end of the line.• Pump the brake pedal a few times until itbecomes hard and then, holding the pedalpushed down, quickly open (turn counter-clockwise) and close the bleed valve. Thenrelease the pedal. Repeat this operation untilno more air can be seen coming out into theplastic hose.

A.Hold the brake pedal applied.B.Quickly open and close the bleed valveon the rear brake caliper.

C.Release the brake pedal.

•When air bleeding is finished, check that thefluid level is between the upper and lowerlevel lines.• Tighten the bleed valve to the specifiedtorque.Torque: 7.8 N·m (0.80 kgf·m, 69 in·lb)

•Reinstall the diaphragm and reservoir cap.

NOTE○First, tighten the rear brake fluid reservoir capclockwise by hand until slight resistance is feltindicating that the cap is seated on the reser-voir body, then tighten the cap an additional1/6 turn while holding the brake fluid reservoirbody.

Fuel

WARNINGGasoline is extremely flammable andcan be explosive under certain condi-tions, creating the potential for seriousburns. Turn the ignition switch “OFF”.Do not smoke. Make sure the area iswell ventilated and free from any sourceof flame or sparks; this includes anyappliance with a pilot light. Never fill thetank completely to the top. If the tankis filled completely to the top, heat maycause the fuel to expand and overflowthrough the vents in the tank cap. Af-ter refueling, make sure the tank cap isclosed securely. If gasoline is spilled onthe fuel tank, wipe it off immediately.

•Open the fuel tank cap, and check for debrisin the fuel tank.• Fill the fuel tank with one gallon or four litersof unleaded gasoline. Use a gasoline with aminimum octane rating shown below.

Headlight AimThe headlight beam is adjustable both hori-

zontally and vertically. Headlight aim must becorrectly adjusted for safe riding as well as on-coming drivers. In most areas it is illegal to ridewith an improperly adjusted headlights.The left and right (high beam and low beam)

headlight aim can be adjusted individually. Thefollowing explains the procedure for adjustingthe left headlight aim, and the right headlightaim can be adjusted in the same manner.Horizontal Adjustment•Turn the horizontal adjuster in or out until thebeam points straight ahead.
