In 1997 we approached the company now known as Beechcraft with our brand new super cool! clamping product that we called an Invert-A-Bolt™ fastener. What timing! It just so happened that they were looking for a more efficient way to hold their parts than the vices and clamps that they were using. So, What made them take notice of this product? Well… that’s easy! Our fasteners are flush-mounted, captive fastener that allows the user to machine without bolts and clamps. Beechcraft machines a lot of different parts which means they need a solution that is both robust and flexible. Fortunately the Invert-A-Bolt™ fastener fit the bill with high quality stainless steel construction in a modular design that allows them to change the size being used without creating a new hole and the ability to use pneumatic tools to engage and dis-engage the center stud. One of the companies that resulted from our strong following in Wichita is Spirit Aerosystems, formally Boeing Wichita. This is the company where the 41 section, or nose section, of the 737 is made. A couple of years ago, as they were gearing up on the 787 program, Spirit was looking for a way to standardize their manufacturing processes on some titanium structural parts that they were machining. They chose the Invert-A-Bolt™ solution! They purchased a Makino Mag3 with a 10’ x 6’ (3000mm x 1500mm) part envelope and decided to tool it with an Invert-A-Bolt™ universal modular fixture. (We’re going to talk about the Universal Common Modular Fixture in more detail in some following slides.) In using this modular fixture they were able to machine one ship sets of parts in one operation! In fact what they did was to nest a number of different parts, I believe it was 11, in a plate that started out at 5700 lbs (2600kg)! Their claim to fame is that they were able to save significantly on the cost of titanium by using this method. Not only did they save money on the material costs, but by holding their parts the same way every time on a modular fixture they eliminated dedicated fixtures and provided a super stable setup for their high speed machine. A number of manufacturers are now using Invert-A-Bolt™ fasteners and precision locators for rapidly moving tooling on/off their machines. Known as “quick change”, this process, to be effective, must be highly repeatable from a tolerance perspective, and allow for very fast change overs. Ideally, it also doesn’t cost an arm and a leg to do it! Our quick change solution can repeat somewhere between +/-.0005” to +/-.001”, depending upon the method used, takes less than 60 seconds to change out (4) locations, and the hardware cost is somewhere between 1/2 to 1/3 of the cost of competing solutions. Even more when compared to a “zero point” system with cost well over $1000 per locator. Our system is $100 per locator!

UNIVERSAL COMMON MODULAR FIXTURE

Bombardier Learjet decided to save tens of millions of dollars by replacing 17 CNC machines with 3 High Speed Horizontal Makinos. To maximize their investment they standardized absolutely every aspect of the cell all the way down to using only 3 hex wrenches. Ultimately they replaced over 5000 dedicated fixtures with a number of vise setups (available on our website) and the Invert-A-Bolt™ UCMF shown in the picture. Approximately 70% of the parts are machined on the IVB UCMFs where the parts were hogged out using the picture frame process, and a “foil” tabbing system. The savings can be measured in a number of ways: they eliminated the machines; they eliminated the dedicated fixtures; they eliminated the excess employees; reduced their cycle times; and standardized the machining by using common tooling and common methods. Ultimately the savings in setup times was estimated at over 90% by reducing the times from hours to minutes! We all know that in the manufacturing world, we are only making money if the machines are running (making parts). Since then they have been loyal to our tooling ever since, and still use our fasteners extensively in their shops. UNIVERSAL COMMON MODULAR FIXTURE

GKNs story is similar to the others. When they came to us they were trying to standardize their machining process for the UCAV program, and importantly, keep the Operators making parts instead of allowing the machine to sit idle while they did setups, ground bolts to size, etc. They liked the idea that our fasteners were always there, in the fixture, always the same length, never requiring the operator to stop the machine for clamp changes or for grinding of bolts. They didn’t want the operators to have any excuse not to be running the machine. By incorporating our close tolerance modular fixtures they were able to machine without dialing in their setups and keep their machines running more continuously. In GKNs situation we created a very dense hybrid pattern (we’ll talk about that later) which reduced their stock size to the bare necessity, which was important considering they were cutting Titanium. In fact, their return on investment (ROI) on these fixtures was only 3 months, due in part to material savings. These fixtures allowed them the flexibility to make almost any of the parts they were running without new setup times for every part. As an example of their versatility and lean thinking, they were able to make 346 parts on the same fixture! What they told us was that by eliminating their dedicated fixturing on this project they were able to ship back the Boeing fixtures that they had been provided with, saving the cost of rental. Not only that, as they promoted the idea of “fixtureless” machining – i.e. there was no non-recurring costs -- they garnered over $100M in additional business by eliminating non-recurring costs from their quotes. Here we show another tombstone used by Bombardier. We can think of it as a “all in one” tombstone, where it is designed to accommodate different part configurations and sizes. As you can see there are a number of components on the tombstone: the universal stock prep fixture – works like a vise, except due to the t-slot construction, the part size is limited only to the size of the fixture; 4.6” (117mm) vise sets used on 2 sides of the tombstone to accommodate smaller parts; and on the other 2 sides Invert-A-Bolt™ UCMFs for stage 2 (& on) machining. Now lets go back and take a look at the Universal common modular Fixture system: The 1st thing we have to understand is the basis for our system. It is primarily targeted at hog-out parts with high mix, low volume production. A typical order of operations goes like this: 1) prep for fasteners and locators 2) rough machine side one 3) rough/finish machine side two 4) return to side one and machine everything except the flange tops. Last operation: machine the flange tops, leaving tabs. Additionally, Castings, forgings etc. are handled by utilizing the additional flexibility built into the fixture. We’ve been talking a lot about Invert-A-Bolt™ Modular fixtures (what we call a universal common modular fixture) but how are they constructed? Well, actually they are really quite simple. It involves 4 basic components. There’s the Invert-A-Bolt™ Fastener used for hold down, the multi-purpose hole used for locating and attaching other modular components (consisting of a ZipBushing™ Precision Threaded Locator Bushing –or regular bushing with in-line threaded insert - used with shoulder screws or dowel pins), precision locator holes that are used to attach the fixture to the tombstone or baseplate (consisting of bushed locating holes in conjunction with shoulder screws), and the row/column designators used to identify which locations are being used. UCMF PATTERNS

1 ½” Staggered 2” In-Line Hybrid 2” In-Line

There are many patterns that can be used for an IVB UCMF, some of which are shown here. Sometimes the goal is to minimize the material usage, other times it is to make the fixture more flexible. In the 1st example, a 1.5” x 1.5” staggered pattern is the densest pattern that can be used. The benefit of that type of pattern is that the material usage is minimized. The drawback is that it cannot be used with other off-the-shelf modular components since it does not employ a 2” standard pattern. In the 2nd example, a 2” in-line pattern is used (In-line referring to the fasteners and the multi-purpose holes) but this pattern is also very dense since it has fasteners and multi-purpose holes at every 1” one way or the other. This particular pattern would be the most efficient but also the most expensive, since it uses 2 different fasteners in an extremely dense pattern, hence the designation as a hybrid. In the 3rd example, the fasteners and bushings are in-line on 2” centers. In this instance, the customer wanted to use the 5/8” fastener, so smaller bushings had to be used and would not accommodate off-the-shelf modular components.

Any time you start machining with a horizontal machine it is important to get enough clearance to make the part WITHOUT overly long tools. That’s where the Elijah Tooling 5-axis Riser system comes in. We get the workpiece up, but with some added benefits. The whole setup is made to quick change. The base (the black part) is designed to quick change on/off. So is the Universal modular fixture (the red part). And of course, the part or tooling that connects to the UCMF can quick change on/off. This system has tremendous flexibility built into it, whereas it can be located/held by older, legacy methods (dowels, socket head cap screws) or IVB fasteners with retractable dowels can be used.

"... I don't know if you can remember but we bought and used some 5/8" invert-a-bolts from yourselves last year. We had great success using them. The part was unbelievably difficult to program but using this work holding allowed me to use one fixture to machine the lot. It took some thinking to work out where to leave the tabs but once done it was easy to machine.
