As cliché it may sound, but innovation is the way forward. In fact, it has become a quintessential factor to meet the fast evolving needs of the customer

today. Some of these include demand for lower cost, better quality, greater precision and faster delivery products. Amid the shrinking lifecycle of products, as the race to launch a new product in the market gains strategic significance, manufacturers not only face the challenge of having reduced time-to-market but also of knowing the right time to market.

That said, have you ever wondered whether simulating an entire production unit can be done for real and thereby one can zero in on the most optimum architecture of this new unit well before actual construction begins? Welcome to the world of digital manufacturing! Advanced engineering information technology solutions such as CAD, CAM, PLM, PDM, etc hold ample promise to better leverage the manufacturing practices and aid manufacturers to adopt best practices and emerge more efficient. IMTMA organises seminar on die & mould manufacturingIndian Machine Tools Manufacturers’ Association (IMTMA), the apex body for the machine tool industry in India, has been organising various training programmes spanning a wide variety of topics for the benefit of machine tool manufacturers and users in India. One of the most sought-after subjects in recent times has been die and mould manufacturing. In order to address various aspects of die and mould manufacturing, a two-day seminar on ‘Die & Mould Manufacturing’ was recently organised by IMTMA at SKF College campus in Pune.

The seminar was addressed by a team of industry consultants including M Gibson, Vageesh S Muthya and industry experts in the die & mould field from various organisations such as Assab Sripad Steels, Renishaw

Metrology System, Autodesk India, Oerlikon Balzers Coating India, Delcam Software (India), Makino India and MMC Hardmetal India.

Amid changing customer expectations and rapid model changes, it has become imperative

to have an equally fast response in the manufacture of dies and moulds. This seminar emphasised on the ability of the present production demands to react to frequent product

changes, shorter production runs, lower inventory levels and higher productivity.

To meet the above challenges, a host of new technologies has evolved over the years. Apart from the conventional technologies, such

as die sinking and wire EDMs, the new generation manufacturing extensively uses hard machining and complex profiling on multi-axis machining centres to completely finish the die and mould with little need for manual finishing and correction. Supporting these machining methods are new developments in design analysis, inspection techniques and complex

programming systems. These were the other key takeaways from this highly interactive seminar, which witnessed an attendance of 31 delegates from 20 engineering organisations.

StarragHeckert breaks ground for new factory at Devanahalli and hosts technology showThe groundbreaking ceremony for its new manufacturing facility was held in the Devanahalli Aeropark, Bengaluru. With a total capital investment of Rs 65 crore, the new facility aims to meet

the growing demands of the Indian and Asian markets. Occupying 8 acres of land, the facility will initially manufacture 60 units a year and the manufacturing programme will be scaled up to 120 units a year during the second phase. The company will manufacture horizontal machining centres-WMW CWK with 400 mm to 800 mm pallet sizes in the new facility. It also has plans to produce 5-axis machining centres

in the future. “We will target 40 per cent localised inputs in value terms for the WMW 4-axis horizontal machining centres. Soon we may be contributing to the production of fixtures for the global market from here,” said N Chandramouli, Managing Director, StarragHeckert Machine Tools Pvt Ltd.

The company also organised an open house and technology show at its Bengaluru-based facility last month. The forum focussed on new challenges in milling and complete technology solutions provided by the company. “We at StarragHeckert do not sell just a machine, but the entire process. With the knowledge of machines and process that we possess, we are able to transfer the same to our customers,” said Andrew Kemp, Sales Manager - Engineering Services, Staragheckert AG.

Toyota to expand capacity with an investment of ` 275 croreThe company will be investing to expand the capacity of its second plant that manufactures Etios sedan and Etios Liva hatchback. At the launch of Etios Liva, Sailesh Shetty, Vice President – Sales, Toyota Kirloskar Motor, said, “We will expand the capacity of our second plant on the outskirts of Bengaluru from the present 70,000 units to 120,000 units at an investment of ` 275 crore. The expansion will be complete by second quarter of 2012.” The company’s first plant, which is also located on the outskirts of Bengaluru, has a total capacity of 90,000 units.

The company expects the combined sales of the two cars to be around 60,000 for the current year. Till date, the company has already sold 21,000 units of the Etios sedan which was launched in December last year.

Ford starts manufacturing of the 2011 Fiesta Ford India has started production of the new Fiesta passenger car at its manufacturing facility in Maraimalai Nagar, near Chennai. The plant is the sixth Ford facility in the world to produce Fiesta. The other facilities are located in Nanjing, China; Cologne, Germany; Valencia, Spain; Cuautitlán, Mexico; and Rayong, Thailand. The

new Fiesta, which will be available in showrooms later this year, is the first of eight new vehicles that the company is planning to introduce in India by 2015. The company recently made an additional investment of $ 72 million to expand its powertrain facility at the Maraimalai Nagar plant to further support its sales and export growth plans in the country.

The expansion programme is slated to complete in mid-2012, with powertrain production capacity increasing from 250,000 to 330,000 units per year. The engine plant will produce the 1.5 L Ti-VCT petrol and Duratorq TDCi diesel engines for the Fiesta.

Tamil Nadu Government allots land to Eicher Motor The company has been allotted 50-acres of land at Oragadam SIPCOT Industrial Park, near Chennai by the State Government for its proposed expansion plans. Chief Minister Jayalalithaa presented a letter in this regard to the company’s Managing Director Siddharth Lal.

Eicher Motor decided to set up its operations in the state, considering the ‘infrastructure facilities and its business friendly atmosphere,’ an official release by the company stated. The company had proposed to expand operations at a cost

of ` 350 crore and increase annual production from 50,000 units to 1.5 lakh units per year and was looking for suitable land to set up the unit. The company was also considering on starting operations in a neighbouring state before coming to Tamil Nadu. The latest venture will ensure 900 direct and indirect employment opportunities for local people.

Meiban Engineering inaugurates its first tech centre in Bengaluru Strengthening its presence in India, Japan-based Murata Machinery Ltd, inaugurated a new technology centre for its associate company Meiban Engineering Technologies. The company offers better cost performance solutions in turn key projects for manufacturing automobile and sheetmetal components.

Spread across an area of 9, 000 sq ft, the new technology centre will act as a demo centre for the Murata products and will help Meiban in providing better quality sales support to Indian customers. Yosuke Murata,

Executive Vice President, Murata Machinery Ltd, while inaugurating the event, said, “India has always been a key strategic market for us. We see a great potential for our products in India. We would like to grow four

times in sheetmetal machines and three times in metal cutting machines in the next five years. We strive to achieve these targets by working closely with Meiban Engineering.”

The Bengaluru unit in a major way will deal with the after-sales services and trainings for its customers. A V Srinivasan, CEO, Meiban Engineering Technologies Pvt Ltd, said, “We are glad to be a part of Murata and with the addition of tech centre, we hope to achieve better heights. This initiative will help all our customers and make it easy to buy the product, as the customers can get first hand experience of the machines, besides training and service maintenance.”

Suzlon bags order from Orient Green Power CompanyThe wind turbine manufacturer recently bagged an order from Chennai-based Orient Green Power Company to supply turbines for projects with a cumulative capacity of over 100 MW. Valued at ` 650 crore, the order involves the supply of 48 Suzlon wind turbine units. The first project in Gujarat will have a capacity of 50.4 MW and will be commissioned by May 2012; while the second 50.4

MW project in Karnataka is scheduled for implementation by June 2012.

“We are very pleased to partner with Orient Green Power Company and look forward to delivering a complete

project and services package,” said Tulsi R Tanti, Chairman and Managing Director, Suzlon Group.

JLR to increase assembly operation in IndiaTata Group’s British firm Jaguar Land Rover (JLR), is looking at increasing its assembly operations in India,

besides planning to start assembling in China. In May this year, JLR opened its first assembly plant in Pune to assemble sports utility vehicle Land Rover Freelander 2 from Completely Knocked Down (CKD) kits shipped from the Halewood manufacturing unit in Liverpool, UK. Both Tata Motors and JLR were coming up with a joint engine development programme

with an aim to set up manufacturing facilities both in the UK and India.

NTPC to setup 200 MW wind power project in KeralaThe power generation major, and the Kerla State Government have entered into a pact for setting up windmills in Kerala to generate an estimated 200 MW power. An MoU to this effect has been signed by Inderjit Kapoor, Director - Commercial, NTPC; and S Subbiah, Secretary-Power, Kerala State Government.

NTPC can commission the proposed windmill projects as early as within one year of the State Government handing over the required land at the identified locations.

Machines (P) Ltd, one of the biggest CNC turning centre manufacturers in Northern India, organised an open house in its factory to showcase the latest product range, superior technology and workmanship. In this two-day open house, more than 250 dignitaries from around 120 organisations visited the Marshall facility at Ludhiana. CNC buyers from various industrial regions like Delhi/NCR, Haridwar, Rudrapur, Bhiwadi, Manesar, Baddi, Jaipur, Pune, Chennai, Hyderabad, Bengaluru, in addition to local visitors from Ludhiana, Jalandhar, Hoshiyarpur and Chandigarh, registered their presence at the event.

Showcasing global excellenceThe event was inaugurated by Surinder Singh, Managing Director, G S Auto; & Vimal Jain, Managing Director, Atam Valves. Speaking on the occasion, Gaurav Sarup, Director, Marshall Machines (P) Ltd, stated, “We are not a part of the rat race and believe in manufacturing unique products.” After the opening ceremony, the delegates were taken on a factory tour which commenced from the standard room where Marshall displayed its stringent quality checks of in-house manufactured high precision components on Coordinate Measuring Machine (CMM). In addition, top-end machine tool components were on display which the company procures from leading global machine tool components suppliers. Visitors also got

a chance to tour the CNC machine shop, which is equipped with high quality CNC machining centre, 6-axis turn mill and heavy duty vertical machining centre. Umesh Munjal, Managing Director, Highway Industries, who inaugurated this modern machine shop, said, “Highway Industries has an old association with Marshall Machines, we are glad to see their progress. Induction of such top quality European machines in Marshall’s machine shop will definitely yield good results for them in the future.”

In the assembly shed, which consists of three huge finish assembly bays, Marshall demonstrated variety of CNC turning centres with metal cutting and testing abilities. Out of these, the main attractions were laser calibration of CNC lathe, extra heavy duty CNC lathe, MICRONTURN DS - a finish machining with high precision gear. In addition to this, the company displayed India’s first Indo-German turn-mill centre MARSHALL-SPINNER TC-400 MC. In

addition to the above, Marshall also invited various machine tool accessories & component suppliers to put up stalls to display their products. Among the various companies, Siemens 828D CNC control system stole the show. Along with Siemens other brands like PMI ball screws and linear motions, RIVERO servo stabilisers, FAG Bearings, etc, had also participated.

Knowledge transfer With this open house, Marshall is riding high, as its products are rapidly being adopted by many manufacturers - mainly Tier 1 and Tier 2 suppliers and auto giants like Hero Honda, Maruti Suzuki, Bajaj Auto, Tata, TVS, etc. In addition to this, its extra heavy duty range of CNC lathes are much preferred by tractor part manufacturers all over the country, who need robust machines with high rate of metal removal for machining axles, bull gears, spindles, etc. Also, the company is currently engaged in a technology exchange programme with SPINNER, Germany, for finishing assembling close to 6 turn-mill centres every month, with future growth prospect of 10-12 such machines.

EuroBLECH 2012: Sustainable success in a global market One of the premium fairs on sheetmetal industry EuroBLECH 2012 will be held from October 23-27, 2012 in Hannover, Germany. The exhibition will occupy eight halls at the Hannover Exhibition Grounds. The last edition of the event witnessed 1,455 exhibitors from 43 countries and 61,500 visitors from 98 countries.

‘Sustainable success in a global market’ is the theme at EuroBLECH 2012. “Since the previous EuroBLECH, economic situation within the sheetmetal working industry has clearly stabilised. EMO extends invitation to one of Europe’s most sophisticated machinery parks One of Europe’s most sophisticated machinery parks can be found at the plant in Varel, Germany, where

ultra-complex components made of aluminium, steel and titanium are produced for all models of Airbus family, the A400M military transporter and the Eurofighter. Reason enough

for VDW (German Machine Tool Builders’ Association), to invite journalists to the former plant of Airbus Germany for the International EMO Press Forum.

It manufactures about 1.7 million components a year, with 23,000 different drawing numbers. Approximately 14,000 tonne of aluminium is consumed every year. The degree of cutting averages around 50 per cent, and for the large part can be as much as 97 per cent. This high diversity of parts, with concomitantly small batch sizes, demands a very high level of flexibility. According to Dr-Ing Matthias Lange, Head Technology and Tooling, Premium Aerotec, Varel, “Our plant is accordingly cycled quite differently from a factory in the automotive industry.”

The experts from Varel will also be getting plenty of relevant ideas at the EMO Hannover 2011. “For me as a metal-cutting technician, the EMO is the most important trade fair around, one where in a single day I can manage to meet many of our company’s partners,” commented Dr Lange.

President Obama’s advanced manufacturing partnership supported by SMLCThe Smart Manufacturing Leadership Coalition (SMCL) has set ten priorities for a new public-private partnership programme. A new report- ‘Implementing 21st Century

Smart Manufacturing,’ developed by SMLC establishes a roadmap and sets the top ten priorities for modernising 20th century factories with 21st century digital information and automation technology to change the way manufacturing is done and capture the economic efficiency and competitiveness benefits. “Advanced manufacturing technology is rapidly transforming the global competitive landscape,” said Sujeet Chand, Chief Technology Officer, Rockwell Automation, and also one of the SMLC leaders.

According to the report, while the US industry is making incremental progress in using smart manufacturing, the infrastructure needed to deliver the full potential of this knowledge-based manufacturing environment is yet to be developed. This infrastructure will enable customers to tell flexible factories of the future what products they want made, reduce time-t o - m a r k e t , drive greater exports due to lower p r o d u c t i o n costs, minimise energy use and materials, while maximising environmental sustainability and create opportunities for increasingly skilled workers. The SMLC and the National Center for Manufacturing Sciences (NCMS) have formed a working partnership to build a National Smart Manufacturing Ecosystem. It is an iPhone-like ‘App Store’ for industrial modelling and simulation applications. NCMS is also providing its Predictive Innovation Center (PIC) strategy to link nationally to other centres that involve modelling and simulation applications in manufacturing and their national capacity for outreach to small and medium enterprises.

Combined expertise solves complex problemsMidland Aerospace - part of the Calder Group, a £ 150 million pan-European engineering group with eight operating subsidiaries in five countries - is a specialist speed-shop manufacturer of small to medium sized complex structural parts for aerospace customers worldwide. The company was working on a high-end structural component for a leading aerospace organisation, but needed to increase efficiency as Eamon Lyons, Managing Director, Midland Aerospace,

explained, “The run time we previously had in creating the component was not acceptable and we needed to reduce it significantly.”

After meeting Heller Machine Tools at the Farnborough Airshow, the company learned of their FT4000 five-axis machine based at Dormer’s productivity centre in Sheffield, England. The facility is a unique workshop with the capacity to meet a variety of machining needs. In combination with solid carbide tooling supplied by Dormer and the latest software from Open Mind, run time was reduced from 40 to less than 20 hours.

“This is a perfect example of how the collaboration of expertise we have developed in the productivity centre can create a cost-effective return for businesses,” explained Matt Johnson, Applications Engineer, Dormer.

Airbus and Rolls-Royce to enhance A350-1000 capabilityThe two companies will jointly develop

the aircraft with more powerful Trent XWB engines. In doing so, Airbus has responded to the market’s call to offer more payload and range. The enhanced version of the Trent XWB engine will be fully optimised for the largest member of the A350 XWB family and will deliver upto 97,000 lbs of thrust on takeoff, making it the most powerful engine ever developed for an Airbus aircraft. The entry into service is set for mid 2017.

Fabrice Brégier, Chief Operating Officer, Airbus, said, “We will develop and produce an enhanced A350-1000 aircraft with outstanding payload and long range, the best economics, and 25 per cent lower fuel burn and CO2 emissions than its nearest competitor.” The extra thrust together with an increased aircraft takeoff

weight capability of 308 tonne will enable airlines to fly the new aircraft approximately 400 nm further with a full load of 350 passengers, or carry around 4.5 extra tonne of payload at a given range. This range will perfectly support the development of long haul-routes for emerging markets such as Shanghai-Boston or Paris-Santiago, as well as more traditional ones like Manchester-Los Angeles or Dubai-Melbourne.

Suzuki builds motorbike plant in PhilippinesThe Japanese motorcycle maker recently unveiled its manufacturing plant at the Carmelray Industrial Park in Canlubang, Laguna to accommodate rapidly rising sales demand. “We reached the decision to build a new plant that can accommodate all our plans, and ensure that our products remain value-packed yet innovative and original,” said Satoshi Uchida, President, Suzuki Philippines. The current plant in Pasig City had reached

the maximum capacity of 8,000 units per month, prompting the company to create a new plant.

With an investment of $ 26 million the Laguna facility is expected to produce 200,000 units annually and will become operational by July 2012, in accordance with the company’s goal of ‘Double Up in 2011.’ Conceived in 2009, Suzuki pushed to increase sales volume by double at the end of the year 2011 for both the motorcycle and automobile sector. The investment will more than double its production capacity in the Southeast Asian nation.

Haas opens its first North African facilityBelgium-based Haas Automation Europe (HAE), has opened the first Haas Factory Outlet (HFO) in North Africa. The new HFO in Casablanca, Morocco, is owned and m a n a g e d by the well-e s t a b l i s h e d HFO France - Performer CNC. It is working in partnership with Technique Acier, a Casablanca-based organisation with many years of experience in the precision engineering sector.

The company believes it may well be the first CNC machine tool company to open a dedicated, sales and service facility in Morocco. Katja Mader, Marketing Director, HAE, said, “Given the amount of investment taking place in the country – in the transport infrastructure, business and industry, etc, Morocco is the best place in the Maghreb countries for us to begin local sales. But, when we find the right partners, we also aim to establish HFOs as soon as possible in Algeria and Tunisia.”

Mazda to build plant in MexicoThe company will build engine and vehicle assembly plant to make small cars. It will be located in Salamanca city, Guanajuato state, north of Mexico City, and will be built in an alliance with trading company Sumitomo Corp. They will manufacture the Mazda2 subcompact and Mazda3 compact, primarily for Central and South America.

The factory complex is aimed at increasing Mazda’s presence in Brazil, which has become the world’s fourth-largest auto market after China, the US and Japan. The company stated that its sales have

improved in Mexico since entering the market in October of 2005. The $ 500 million factory complex in Mexico is scheduled to open sometime after April 2013 and have an annual production capacity of 140,000 vehicles. It will employ about 3,000 people at full capacity. Plans are also in the pipeline to start a Brazilian sales company sometime between April of next year and March of 2013, selling vehicles produced in Japan until the Mexican plant starts operating. Mazda will own 70 per cent of the factory complex and the Brazilian sales company, while Sumitomo will own 30 per cent.

GM investing $ 65 million in engine plantsThe company will invest the said amount in existing engine plants in New York and Tennessee. The company is spending $ 33 million at a plant in Tonawanda near Buffalo, New York, and will retain or create

100 jobs. The automaker will also put $ 32 million into a plant in Spring Hill, Tennessee, about 30 miles south of Nashville, and add or create 63 jobs.

The investments are part of the $ 2 billion effort announced in May that the company would keep or add 4,000 jobs in 17 plants in eight US states. The newly announced New York investment of $ 33 million follows $ 825 million investment in that plant in 2010. The plants will make fuel-efficient 2.4 litre Ecote four-cylinder engines for Chevrolet cars and crossover SUVs, including the Chevrolet Malibu sedan, Equinox crossover and GMC Terrain crossover.

The market place for CAD/CAM has witnessed significant advances in technology year on year. During the past two decade, the industry has

simplified software user interfaces to enable engineers to design products more quickly and efficiently. In today’s fast paced world, the CAD/CAM systems have become an essential element in manufacturing companies. Technology and communication are changing rapidly, driving business methods for organisations and requiring capitalisation in order to maintain competitiveness. Prior knowledge before investing in a system is crucial in order to maximise the benefits received from them.

India’s ‘manufacturing’ hub tag has induced most of the manufacturing giants to set up base here, which in turn has created huge demand for automated systems. Monitoring the vast Indian market, local companies have responded well to fulfill the demand. Technological evaluation In the current competitive world, it is difficult to match the rate at which the market is growing, without implementing new technologies. For tool engineering, CAD/CAM/PLM has become an essential part to keep pace with changing technology. This

has prompted demand for low cost, better quality, precision and faster delivery products. In this scenario many technologies are available, which provide engineers flexibility to look out for latest software systems for cutting-edge tools to help improve their manufacturing productivity. With the latest CAD/CAM packages, manufacturing operations can add new features including better simulation capabilities and support for complex machining on multi-tasking machine tools. Praveen Koti, Country Manager, CGTech India Software Solutions Pvt Ltd, states, “More and more multi-axes milling machining centres are being used for machining processes, which were previously done using simple 3-axis milling machines. For example, the latest revolutionary machining technology boasts of up to 70 per cent reduction in machining time as a new technology feature. This is a boon to the manufacturing industry that is facing a severe margin crisis.”

Advantages of PLMUsing a PLM system to manage product data, integrate and automate business processes generally results in efficiency improvements, which consequently enable companies to develop more new products, shorten time-to-market, reduce costs, increase productivity and improve the quality of products and procedures. “Three application areas of PLM have evolved – traditional design mechanical automation (CAD/CAM/CAE), digital life cycle management (putting framework collaboration like team centre, data sharing and data management) and

digital manufacturing solution (this is all about simulation and manipulating processes, before putting it). In an ideal solution, with the use of digital manufacturing, a company should be able to simulate entire plant/factory it plans to set up and arrive at the most optimum architecture of the new plant/factory,” says Vivek Marwaha, Director - Marketing, Siemens PLM India. Apart from the big enterprises and MNCs, SMEs and MSMEs are also seeing value in the adoption of PLM solutions. Observing huge opportunity

Factors contributing to the rise More than ever before, the Indian industries are facing increasing competition from global players and to stay competitive it is imperative to manufacture quality goods economically and efficiently. Companies are working towards achieving better productivity from their existing resources. Evolving machining requirements like nanotechnology are changing the demand patterns in the industry. This has given rise to the need for upgrading the installed capacity to more technically advanced ones, thereby propelling the demand for complex machines that require CAD/CAM to program and simulate them. Affirms Koti, “Machine tool consumption rates are very good. And even more promising is the number of complex multi-axis and mill/turn type machines being purchased by manufacturers in India – specifically those in the aerospace industry. Accurate NC verification and simulation becomes essential to protect and maximise the value of these large expenditures.”

The manufacturing industry has also witnessed a shift from using small individual components to single monolithic structures, thereby driving demands for NC programming. Says Marwaha, “Globalisation has resulted in reduction in the supplier’s bargaining power in the equation of ‘Porter’s five forces.’ What does this mean for the Indian manufacturing fraternity? A number of component manufacturers are suppliers to large global OEMs. The rise in availability of suppliers means that OEMs now have a greater choice to source some of the raw material or components from several suppliers based in any corner

Thus suppliers need to be more competitive both in terms of differentiating their products, faster delivery time and synchronising the supplier product development with that of the OEMs. Siemens PLM Software’s Velocity series is a modular yet integrated set of PLM software solutions, which can be acquired and utilised at lower costs. This helps the Indian suppliers to adapt to the PLM technologies at an early stage, thus becoming competitive in terms of delivery & in terms of synchronising the supplier’s product development processes with that of the OEM.”

Another important factor contributing to the increase in demand for CAD/CAM is the impressive growth registered in the aerospace industry, with major contribution coming from the civil aviation segment. Increase in air traffic together with considerable increase in military budget has worked as a catalyst. The emergence of India as a potential marketplace for aerospace machining in near future has opened a plethora of opportunities for the Indian machine tool industry. Feels Somekh, “5-axis machining has been used for many years in areas such as aerospace and turbine blade manufacturing. This is occurring because with 5-axis machining, more complex geometries can be machined, reducing the number of setups and tool changes, shorter cutting tools can be used to reduce vibration and

tool breakage, manual positioning can be eliminated, EDM can be avoided, which in turn eliminates the need for electrodes, and in-process inventory can be reduced.”

Rising global competitionFaced with the challenge of improving product design and development processes, majority of the solution providers are aggressively investing in R&D to invent lucrative products and attract maximum customers. Since automation has become the key factor to manufacture quality goods in almost every sector, it also forces companies to enhance their market presence. Marwaha avers, “The changing requirements are leading to changes in the solution. Today, one of the challenges that companies are facing is the need to innovate. With increasing competition, the market has become extremely demanding. Companies are looking for solutions that further reduce lifecycle of a product, so that they can build and introduce product in the market at the right time.”

Competition in the CAD/CAM market is at both the high and low end of the market. The lower end of the market consists of dedicated NC programming systems, which have limited or no modelling capability, while the high-end of the market consists of integrated CAD/CAM systems, mill/turn and multi-tasking

machining software. Kotru says, “Indian companies need to diversify their business portfolio to compete globally and need to achieve much greater productivity levels from their processes and assets. Capital intensive manufacturing will continue to face challenges of highly cyclic demand and fluctuations in raw material prices, but they still need to strive for profitability by increasing efficiencies.”

Forging aheadWith increased globalisation, creating product for a global market or establishing a network of supply chain, which is spread across continents, or collaborating with global players is a challenge. Companies are looking for ways to operate for addressing the needs of diverse markets.

The next evolution will happen towards integrating the virtual world of product development like digital lifecycle and digital management, with the real world of product manufacturing. Somekh states, “The future of the Indian CAM industry is looking bright in comparison to the downfall in 2009. India has steadily increased its machine tool consumption percentage and it is set to reach levels next to Japan after China in the APAC market. This means that more manufacturing and software systems will be needed to drive this increased volume of machines. The end user market size for CAM in India is estimated at $ 15 million and is growing at a very fast pace.”

In this growth phase, manufacturing organisations are aiming towards CAD/CAM/PLM wherever possible. The current scenario and demand for the sector clearly indicates that need of automation is ever increasing and it will continue to grow till manufacturing activities exist. Unlike other short span activities CAD/CAM is heading towards consistent growth in terms of business opportunities & application areas like product design and development, reverse engineering etc.

Companies are looking for solutions that further reduce lifecycle of a product, so that they can build and introduce product in the market at the right time.

What are the major sectors and new avenues for growth with the PLM market growing rapidly in India?The traditional core sectors for PTC India include the automotive, which has Tier 1 and Tier 2 suppliers, followed by the industrial automation including Special Purpose Machine (SPM) companies. The other sector that is now rapidly growing is the Aerospace and Defence (A&D), as Indian government is allocating major part of its GDP towards it. The young and educated Indian population, who are bagging well-paid jobs are getting brand conscious; hence Retail, Footwear and Apparel (RFA) industry is something to look out for. Elaborate on the latest product developments at PTC for the fast evolving industry.The company’s flagship product is Creo; a new family of Mechanical CAD (MCAD) solution that helps companies address their most pressing product development challenges and enable them to rapidly innovate & compete more effectively in the marketplace. Pro/ENGINEER, our earlier MCAD product is now part of a much larger portfolio-Creo series. There is a huge market for MCAD in India and in fact, 80 per cent of our business in the country is still generated from MCAD solutions.

Our second fastest selling and growing product is Windchill® PLM. It is fast, secure, and Web-based, business collaboration software that enables companies to streamline product development processes and deliver superior physical goods and information products. PTC spent around $ 100 million and almost 27 months in the development of latest Windchill® 10.0. It is one of the most significant releases in PTC’s history. It is not just a number change from 9 to 10; it is a major strategic augmentation of the entire Windchill® product. It focusses on three themes ie, ‘do more’ from your Windchill® PLM with better enhanced structured product and service information management, ‘know more’ through comprehensive product analytics and quality and ‘get more’ from enhanced, faster usability, maintainability and upgradeability. have also integrated all our recently acquired enterprise solutions under one Windchill® brand. It is a huge strategic overhaul of our PLM product. These two are the company’s core products; under these two products there are multiple brands. For example under Windchill® there is ‘Arbortext’, enterprise-wide dynamic information delivery software. Then there is Quality Solution to manage product performance, reliability, and safety with the ‘Relax’ product. What is PTC India’s contribution to the company’s global strategy? Elaborate about the Pune R&D centre, the only major centre outside the US. As part of Computer Vision (CV) acquisition in 1998, CV then had a small development staff of around 200 engineers at its Pune operations. But over the years, due to high quality and productive engineers available in India, currently, fifty per cent of PTC’s entire global R&D resources (around 1100 developers) are located at the two Pune centres. Some of the products like CADDS5 which is primarily used by the ship building industry is completely developed and maintained from our Pune Centre. Subsequently the entire development of our latest Creo series and Windchill® 10 was undertaken in India, in tandem with our Needham, Boston headquarter Development

Centre. As it is said: ‘Follow the process, quality will follow’. The Indian development centres follow strict software development processes.

The R&D centre at Pune also boasts of global technical support centre. It has sophisticated systems and tools, that customers just need to provide their customer id or sales order number and all their product details will be available for further technical assistance or bug fixing.

Today there are other but smaller development centres located in China, South Korea, Israel and Romania.

Brief us about the recent contract with Hyundai Kia Motors.The relation with Hyundai is unique. It is one of the fastest growing automotive OEM companies and is not afraid of taking bold decisions. The company was earlier using different product development software for different functions, like Catia for body design and Pro/ENGINEER for engine design. Due to tremendous growth, Hyundai wanted to churn out more number of car designs and improve quality in shorter times, while leveraging its existing software investments. Following an extensive two-year benchmark testing and selection process, Hyundai Motor and Kia Motors selected PTC’s Windchill® as its enterprise PLM solution to consolidate multiple existing systems into a single platform for managing critical product data and related processes for vehicle development. They are adopting the Windchill® PLM system in the core R&D groups and intend to extend use of the solution through internal and external value chain. Similarly, Cummins, which was using Matrix PLM from a competing company for the last ten years, replaced it with Windchill® PLM; so is the case with a lot of other multinationals.

The decision to invest in PLM is of strategic importance for any company. Once invested into PLM software most of the automotive OEMs will not look

at change for the next 8 to 10 years. If companies are considering change, it is because they are either not happy with their current PLM or there are compelling reasons because of the quality in other products to make the shift. This global trend is continuing in India and we are in advanced stages of replacing traditional PLM software in a couple of automotive companies and one of them has already finalised to move to Windchill®.

What are the recent trends in global product development?One of the recent trends in manufacturing is; ‘Design anywhere, Build anywhere’. For example, a product like Hyundai car can be designed in Korea or India where best engineers are available and may be manufactured in countries like China or USA, as it is closer to its core target market or cost of manufacturing is less or time to market is faster. For effectively carrying out these operations the PLM software has to be well connected and possess the necessary collaboration features. Design changes made should be quick and instant across the globe. PLM solutions that provide companies a chance to consolidate 2D & 3D software, analysis software, manufacturing software and do project management and quality lifecycle management of its products, are gaining popularity.

Is there any technology gap in India compared to that in the West?In Europe and America, as soon as a company is set up, they invest in some form of PLM solution irrespective of their size because its value is proven. In India, apart from the large companies, there is a large chunk of small to medium companies that lag in the adoption of PLM. The demand for PLM solution is increasing in India with growing awareness that companies need to do value addition and be globally competitive to grow the business. PLM adoption in India is now at the threshold of what Enterprise Resource Planning (ERP) solutions was 5 years back. So there is no technology gap but a different pattern of adoption in India.

India is fast gaining a reputation as the ‘manufacturing hub’ of Asia. However, in terms of technology, and adopting complete automated solutions the country lags behind. What are the reasons behind this and which factors can bring about a change in this scenario?India is an increasingly important player in worldwide manufacturing. In fact, UNIDO (UN Industrial Development Organization) ranks India as one of the world’s top ten countries in industrial production. According to the organisation, India now surpasses Canada, Brazil and Mexico. Additionally, the growth that elevated India to tenth place is accelerating. The Index of Industrial Production (IIP) shows nearly 20 per cent increase in the Indian manufacturing sector from April 2009 to April 2010. And this growth is not coming with any sacrifice on quality. The country has the largest number of companies, outside Japan, that have been recognised for excellence in quality.

Clearly, India is excelling in manufacturing, and now it has an opportunity to enhance its manufacturing productivity, as well. Although, these are early days, a mix of factors from price, training, skilled workforce, knowledge, etc will play a crucial role.

Although CAD/CAM is popular in India, there are just a handful of vendors in the country that have focussed on PLM, although almost all the vendors in this space are convinced about its huge growth potential. Elaborate.At Autodesk, we think about our manufacturing customers’ needs in a broad context. It is not just about PLM, it is about the processes and tools used for the design, manufacture and marketing of products. More companies place trust in Autodesk software for product development

than any other provider, and IT-enabled manufacturing technologies are key to lead a manufacturing transformation that can drive efficiency, high productivity, competitiveness and sustainability.

The Indian engineering industry is already facing challenges from established global players, be it in the auto industry, machine tools, or in heavy engineering. In addition, global players are increasingly operating in the Indian market, be it as subsidiaries, joint ventures or for sourcing supplies from India. How does the competition look like in this field?Indian manufacturers are quite receptive to new technologies & products and are early adopters. How do you foresee the growth of PLM in India?As mentioned earlier, the company believes that tools in our industry

should focus on all elements involved in the design, manufacture and marketing of products. Autodesk’s leadership in the manufacturing industry, as a whole, is well illustrated by recent market research from CIMData, a leading independent worldwide firm that provides strategic consulting to maximise an enterprise’s ability to design and deliver innovative products and services through the application of PLM solutions. According to CIMData, the company was ranked number 3 in PLM market revenues in 2009 and number 1 in design-focused MCAD market share. Our position is also a result of the breadth of tools made available. In addition to design and engineering tools focussed on product development, the company boasts some of the most widely used tools for digital design documentation, electrical & mechanical design, manufacturing & production layout, facilities design and process plant design. Engineering has grown with the evolution of technology. New disciplines and usages have emerged, demanding better methods and tools that help engineers and businesses to keep up. Electrical Computer-Aided Engineering (E-CAE) software has been shown to enhance controls hardware engineering in many traditional and new industries, as well as educational institutions.

An E-CAE example is the EPLAN Electric P8 electrical design software that fosters inter-disciplinary collaboration

by incorporating electrical, fluid power, and process control engineering tools in one solution.

What sets E-CAE software apart from traditional Computer-Aided Drafting (CAD) tools is the integration of a powerful central database. When a database is incorporated in a CAE system, it has the ability to support more than one discipline. Such a system internalises complete

design and reporting tools required by multiple disciplines like electrical, fluid power, and process control engineering. The results are improved design quality and turnaround times in product development and order fulfillment with significant cost savings. � The creation of a digital work environment for automation, controls, and mechatronic design

� Providing engineers with the ability to merge data with 3D modelling software to create virtual prototypes. This allows for designs to be validated before manufacturing begins.

Efficient engineeringCompanies using database-driven E-CAE software often opt to change how their workflows are structured for more streamlined engineering. From start to finish, projects are able to progress faster and with increased accuracy. The database standardises information and enables data sharing among different departments and processes, making it possible for all disciplines to work together and create an integrated build package. Using a company’s existing Product Lifecycle Management (PLM), Product Data Management (PDM), Enterprise Resource Planning (ERP), or other enterprise systems, CAE databases can be connected to multiple departments within the company

such as sales, purchasing, accounting, manufacturing, and service. Since the same data is used across departments and disciplines, changes become transparent, providing contributors with a clear understanding of the project status. Collaborators separated by only a few feet or thousands of miles can share the same data in real time.

Pre-design stageDuring pre-design, the CAE database permits necessary design and build data to be easily imported from a specified source or accessed from an archive of standardised design elements and modular product options. The archive is able to store data on frequently used parts or complex macros of entire product assemblies and sub-assemblies. These elements and options are already pre-validated, ensuring they are error free. After incorporating the data, users simply insert graphical representation of the macros in the schematic page and then select the necessary data set from the predefined value table. The system then automatically re-sizes all variable elements and then propagates the changes in the data throughout all schematics and lists. E-CAE software cuts time spent on non-value-added tasks such as cross-referencing, wire numbering, device tagging, and creating project reports like bill of materials and wire lists by automatically performing them.

However, they do more, ensuring if a specific piece of data is changed that same piece of data will be updated everywhere else it appears in the project. For example, if a process engineer adds a solenoid valve, the fluid engineer needs to add it to the project design, and then the electrical engineer has to control it. With a traditional system, each engineer works separately, even possibly using different software tools. With a multi-disciplinary CAE system, each engineer would be able to work collaboratively at the same time, ensuring the final

product is completed with greater speed and accuracy.

Building and maintenance stageOnce a design is complete, CAE users automatically generate and send all project documentation and data to the necessary departments for production and further processing. These can include the cable list, terminal diagram, wire list, BOM and connection diagram, I/O, device, terminal and wire tags, and NC machining and wire processing data. Using a CAE system with a comprehensive database, manufacturers can share project documentation with customers, vendors, and subcontractors by simply exporting it in several common file formats. For companies doing business internationally, the ability of a CAE system to automatically convert the project documentation into different languages or accepted standards of a region or industry can prove to be very valuable and open up new business opportunities.

Also, maintenance with a CAE system is simpler. The data is typically available in multiple electronic forms, meaning it can be pulled up instantly and can be consistently updated. This means faster troubleshooting, keeping machinery and systems from being down and losing valuable time. This is miles away from traditional forms of maintenance where plans are printed and kept by the equipment in less than favorable condition and probably years out of date.

Considering a CAE systemWhen thinking about switching to a CAE system, organisations need to take certain factors into account. It is worth noting not all CAE systems are created equal, and it is important to research the level of technology and support that is offered:

� How robust is the system’s data structure? Does it have the ability to prevent redundancy and maintain consistency? Can it store

necessary project templates, complex and scalable macros?

� What tools are offered? Can the system translate documents into other languages? Does it have the ability to automatically generate all the necessary documentation for production? Can it interact with other enterprise systems such as ERP, PLM, PDM, programmable logic controller programming and mechanical design software?

� Does the system depend on third-party software to function? This is a critical piece of information to know. If a CAE system relies on outside software to perform certain functions, it is likely both products will need to be maintained. This introduces the risk of eventual incompatibility causing product development and work disruption issues. To avoid this, look for a comprehensive and native CAE system, one that houses all the necessary tools to perform core functions independently of any other software.

� Is the CAE provider capable of offering support beyond the initial setup? Do they offer continuous training opportunities for users? Do they provide custom solutions if you have a unique problem? There is a difference between a vendor who just sells a box of software and a business ally who will guide a company every step of the way. The key to getting the most out of a CAE system is to partner with a provider that offers a complete solution, which combines modern technology with an array of proven services. This will ensure all phases of implementation are successful from the start to future expansion.

Opportunity cost of inactionAs technology continues to grow, engineering and business practices must keep up to remain competitive. With the introduction of CAE software, companies are able to build better and faster design, build, and maintain electrical controls systems when working with transparent, consistent data. A professionally planned and executed E-CAE system implementation positively affects overall engineering experience and the bottom line. Past electrical design practices, while once effective, are no longer the most efficient options. Organisations that are not benefiting from the newer technology and methodology of modern CAE solutions risk losing out to competitors who have already made the switch.

Sheetmetal processing has inherently been a two-dimensional process so far. Even oxyfuel, laser, plasma, waterjet, turret punch press machine tools are largely 2.5-axis CNC machines. Right from creating parts in CAD systems to applying specific processing technology and generating NC code in CAM systems, all the data are essentially represented in 2D.

For quite long, it seemed sufficient to represent sheetmetal part geometry, sheet data, tools data and process data along with its attributes only in 2D. Most

sheetmetal CAM systems import 2D geometry using standard formats like DXF, DWG, etc. However, sometimes imported geometry needs healing and only CAM is not sufficient for taking corrective action. For example, an entity might get missed out while importing the geometry, resulting in an open contour. Such contour needs to be closed properly. The CAM system, thus, rightly incorporates some functionalities of a CAD system.

Due to complexities in processing

technology, machine tool manufacturers have built in a lot of know-how for simplifying the end user operations. For example, in case of lasers, the time duration as well as laser power to be applied for piercing, and cut quality needed for cutting sequences, depends on a lot of factors such as material, thickness, etc. Additionally, feed rates and laser power values, corner processing options and techniques to be applied, depend upon the surface quality of cut required. Machine tool manufacturers have done the required research and arrived at mathematical and heuristic formula. This know-how forms the integral part of CAM systems and is sold along with their

machines. As a result, sheetmetal CAM systems and their post processors have become much more complicated.

Third party software vendors also try to incorporate this intelligence in their CAM systems, but face challenges in acquiring such proprietary data from the machine tool manufacturers. The manufacturers constantly keep upgrading their technology and sub-systems to automate sheetmetal manufacturing processes. For example, manufacturers develop and supply sheet and part handling sub-systems such as sheet loaders, palletising for part removal and stacking, robotic arms for part removals, labelling and inscription mechanisms for part identification in large assembly plants, etc. This in turn necessitates them to constantly upgrade their CAM systems for supporting these automation equipment. Therefore, in order to use the machine tools in the most efficient manner, end users largely rely on CAM systems provided by the manufacturers. Historically, machine tool manufacturers have provided CAM systems, but they are not sufficiently well-equipped to develop good CAD systems and instead tend to rely on generic 2D-CAD applications and drafting systems for CAD modelling. This results in end users using different CAD/CAM systems at the manufacturing facility.

Current challengesRegular technology upgrade by Machine Tool Builders (MTBs) results in improving the efficiencies of machine tools and simplifies workflows on the shop-floor. For example, while welding the plates together, bevel cutting is used on thick plates to allow weld deposit grooves. This application was commonly used on oxyfuel machines to cut thick plates for ship building and pressure vessel industries. But it is now incorporated in laser and waterjet machine tools as well, since these machine tools can process thicker plates due to advances in high-powered yet safe lasers and increased waterjet

pressures, respectively. Similarly, turret punch presses have improved their technology to perform complex forming operations like louvers, dimples, simple bends, curved bends and many more. Machines combining laser and punch technologies help reduce the number of setups required to manufacture the components. Also, rotary head mounted on laser and plasma machine facilitates tube cutting on these machines.

These advancements in sheetmetal processing technologies are pushing the envelope for CAD/CAM systems, but are also exposing its limitations. For example, in a 2D-CAM system, bevel cut on a particular edge of a part is represented by applying attributes such as bevel angle, depth, whether it is primary or secondary bevel, etc. This representation is not intuitive. A part comprising of formed features like embossing, louver, etc cannot be accurately represented in 2D without limitations. This is because the representation is through attributes and not through the actual geometry of feature. Similarly, laser or punch processing applied to parts with forming features cannot guarantee collision-free movements on actual machining cycles. Thus, 2D geometry representation and lack of integrated or unified CAD/CAM clearly pose challenges for sheetmetal processing and limit the efficiencies that can otherwise be achieved.

Leveraging developments in 3D CAD Leading sheetmetal machine tool manufacturers as well as vendors have been working to address the above challenges. The most important drive is adopting true 3D capabilities in the software systems. Although any sheetmetal processing is a 2D operation (except operations like bending on a press brake), the components produced are actually three dimensional. Thus, 3D representation is not only easy to understand, but is also endowed with features and provides opportunity

to develop an integrated CAD/CAM system that can deliver in higher processing efficiencies. Also, the new generation of engineers is clearly more comfortable working with 3D systems.

Consider another example - a bevel cut on the part is actually seen and represented as a chamfered edge in 3D. Therefore, bevel angle and depth are no longer the only attributes left to a particular interpretation, but can now be actually measured. The actual height of embossing or louver feature on a part can actually be utilised to move the laser head up by a certain amount to avoid collisions. Also, the features on components and tooling on turret punch presses can be actually mapped to create machining sequence for corresponding features on components. On a laser and punch combination machine, outer contours of a component can be processed with laser and inner contours with punching operation. These inner contours are same in size and shape, matching standard tools mounted on turret. While this increases the complexity of processing algorithms, the resultant CAM system becomes highly intuitive and easy to program for the end users; one such example is CAMWorks®, which is a highly intelligent CAM tool.

The drive towards moving to 3D is also augmented by availability of economical and robust 3D CAD modelling technologies. In the past decade, many CAD kernel vendors and CAD modelling application vendors have introduced feature-rich and stable functionalities that have

seen widespread use in various applications, visualisation, real time simulation, etc. The sheetmetal industry is now ready to leverage these proven technologies for their own benefits. In essence, the need to move to 3D and the availability of such technology has helped each to make the change. Market leaders in sheetmetal machine tools with good R&D budgets are leading these new development efforts. Third party CAM vendors are also strengthening their product portfolio by porting their 2D systems to 3D systems with complete re-writing of CAD functions on 3D CAD kernels or developing add-on applications on existing 3D CAD modelling platforms. An integrated 3D CAD/CAM system further ensures that all key feature information is retained across the processing steps.

All these efforts are helping the end users to move towards simpler and easy-to-use software applications with visualisation and run time simulation, which is as close to actual manufacturing process as possible. Another significant benefit of moving to 3D for sheetmetal CAM systems is simulation of bending processes on press brake and early detection of collisions between the tool and component and between different portions of the same component. Although 3D simulation will not entirely eliminate proofing of NC code at controller console before actually running it, it will certainly reduce the guess work while deciding the bend sequences, either automatically or manually from the offline CAM systems. Furthermore, 3D geometry representation has enabled sheetmetal machine tool manufacturers to program complex cutting sequences easily. For example, a component of constant thickness whose wall angles vary along the length can be processed for cutting on a laser or waterjet machine with a tilting head. A 3D CAM system makes it easy to program such sequences as the underlying 3D geometry of variable angle walls can be used to assist the creation of processing sequence. Thus, laser and waterjet tube cutting applications can be easily modelled and simulated using 3D geometry representations.

Sheetmetal machine tool manufacturers are recognising the advantages of utilising 3D kernels, 3D CAD modelling platforms and integrated CAD/CAM systems. These include seamless data flow between various stages of workflow for the entire sheetmetal processing cycles, true representations of 3D components, 3D abstract modelling of machine tools used for offline simulation of machining processes and many more. These factors are compelling the sheetmetal machine tool manufacturers to develop newer applications to differentiate their machine tool systems from their competitors.

The CNC machines are the ‘white elephants’ of our age. While, an adult elephant costs ` 3000 a day for its food and medical expenses, a typical medium size CNC lathe costs the same amount for space, power, tooling, manpower and the occasional medicine.

In ages gone by, if the King of Siam (now Thailand) did not like someone, he would award him a white elephant, as it was considered sacred, and the owner was not allowed to make

it work, unlike a regular grey elephant. Therefore, the person had to pay for the upkeep of the elephant but could not make money from it, which ultimately lead to his financial ruin. Most CNC machines in India are used like ‘white elephants,’ as majority of the owners are obsessed about production and not productivity. The mind-set of programmers is that if the part is dimensionally okay, then their job is done.

The process of programming should ideally consist of multiple iterations of the following steps: selecting optimal tools and cutting parameters, ensuring that the tool path is optimal and that the spindle power is used to the maximum, calculating cycle time accurately and analysing cycle time operation-wise. Based on operation-wise cycle times, the operations must be put through an ABC analysis, and

operations consuming the maximum time must be redone. The above steps must be repeated for 2 or 3 iterations. This is never done because the programmer has no time, no knowledge of some of the steps, or because it is impossible to do some of the steps manually. Improper cutting parameters are one of the biggest causes of poor productivity on shop-floors. This is the area of machining that the average CNC programmer is most ignorant about. Most programmers do not understand concepts like grade, chip breaker, positive & negative inserts and constant surface speed.

most CNC shops never exceeds 50 per cent. If one is only using 50 per cent of the power, the cycle time is 200 per cent higher than what it can be. The machine spindle is like an elephant’s trunk – the part that the elephant does all its work with. If one under-utilises the machine spindle, one has a white-elephant situation. However, the average programmer has no clue about concepts like the motor’s half hour and continuous ratings, and thinks that using the full spindle power will ‘reduce the machine’s life’.

To fully utilise the spindle the machine’s speed-power-torque graph must be known, and the parameters in each operation fine tuned to use the available power. Care must of course be taken to see that the spindle motor is not over-used; this is a fine balancing act.

Typical spindle power usage Cycle time calculation is typically done by dividing the tool travel distances by the speed and summing up all times. This can lead to huge inaccuracies particularly in small parts, and the resultant cycle times may be useless. To calculate cycle time accurately one needs to consider the tool travel distances, effect of Constant Surface Speed (CSS), axes and spindle acceleration/deceleration, time for miscellaneous functions, etc. It is impossible to do this manually, so it is not done.

Operation-wise machining times enable the user to perform an ABC analysis on the cycle times for each operation, so that he can tackle the most inefficient ones for time reduction by fine tuning the cutting parameters. This needs a break-up report of operation-wise cutting parameters and machining times. It is not viable to get this manually, so the analysis is not done. In reality, a useless post-mortem is actually done. One needs to do the above things cyclically, repeatedly, and arrive at the optimal cycle time. One typically does not have tools to do them, and getting a working CNC program out is in itself a big headache. So one

can only check the cycle time, spindle power, etc. after starting machining. Till then, it is too late to bother about productivity.

Benefits of using the right softwareThe CAM software has traditionally been used to only generate the NC program, and even today one will find that the older generation of software is only good at doing this. Some of the new generation of software can however enable one to do the iteration as described above.

Cutting parameters are selected automatically based on the job material, operation and application. The parameters are picked up from a user-configurable, making cycle times system dependent. With these parameters cycle times remain consistent even though the person doing the programming may change. Each operation has a unique tool path that results in the shortest possible tool travel distance, reducing the cutting time. The software will also determine the shortest and safest paths for rapid motions when approaching and departing from operations, thus reducing the ‘air cut time’.

A spindle power requirement graph shows operation-wise requirement of spindle power vs the machine’s available power. This enables the

user to tweak the cutting parameters to make maximum use of spindle power, and also ensure that it does not exceed the motor capacity. Cycle time is actually calculated, and not just estimated. It takes into account execution times of specific machines – axes and spindle acceleration/deceleration, chuck open/close, tool change, etc. The error as a result is less than 1 per cent. Before machining, in a few minutes the user can check the cycle time for multiple combinations of cutting parameters, tools and operation sequences, and decide on the process with the least cycle time. A detailed process and cycle time sheet is automatically generated in seconds, with operation-wise break-up of cutting times, air cut times, cycle time, etc, enabling the user to perform an ABC analysis on the cycle times for each operation, and attack the most inefficient ones.

The graphical tool path simulation enables one to do all dry running off the machine, instead of wasting machine time on this. The NC program generated is suited perfectly for each machine, and is able to run ‘untouched by human hand’, without any editing. The software finally automatically generates a set of shop documents that can be printed out – process sheet, tools list, graphical tool layout sheet, etc.

The mantras for maximum profits should be: to get best return on your investment, use it to the maximum capacity; be obsessed about the cycle time, not about the program; the part program should be the last thing to consider; and last, money is in engineering the part and not programming the part.

These can transform one’s ‘white elephants’ into money earning grey elephants and a good CAM software can help achieve this.

HiCut Tools produces custom-made cutting tool-holders and inserts for general engineering companies. The main issue facing the company was to avoid increasing competition in standard tool market where, profit margins are marginal and to enter high-end tool market where custom products, advanced technology and collaborative feedback are required. The company gained a competitive advantage by establishing in-house product development capability based on NX™and Solid Edge®.

HiCut Tools designs and manufactures custom-made indexable cutting tool-holders and inserts for automotive

companies, automotive suppliers, oil & gas companies, valve makers and general engineering companies. The company had focussed on standard offerings, but competition for this market was increasing while the margins associated with delivering these products were steadily being eroded.

Faced with these realities, HiCut Tools decided to enter the high-end tool market. However, serious challenges had to be overcome first. For starters, the company traditionally had subcontracted the CAD and CAM aspects of its product development process to an outside vendor. Unfortunately, designing customised high-end tools requires a highly iterative process where constant feedback and rapid response are needed to swiftly respond to modifications requested by the end customer.

Just as importantly, the high-end nature of this market required HiCut to machine geometries having advanced features. For example, the company needed to machine geometries having 5-axis features on 4-axis machines. Since the actual machining requires simultaneous motion on only three axes with the fourth being indexing and the fifth being an axis setting, HiCut Tools needed a solution that accommodated this.

The company realised that its traditional process of outsourcing its CAD/CAM activity was no longer viable. Specifically, its vendor was not able to deliver models and tool paths as fast as the new high-end tooling customers required. In fact, even just editing already developed CAD/CAM models was too slow for the new market.

As a result, HiCut decided it needed to develop its own in-house product development capability by adopting 3D CAD and 4-axis CAM technology. HiCut evaluated several systems, and since it already had the machine and infrastructure expertise needed for the high-end tool market, it decided to look for a software supplier that could provide powerful CAD visualisation capabilities that were linked with advanced CAM machining. The manufacturer was especially interested in software that enabled the CAM machining to be automatically updated when the CAD model was edited.

After careful evaluation, HiCut Tools chose Solid Edge® software and NX™ software from Siemens PLM Software to deliver this functionality. The company uses NX™ for CAD & CAM and Solid Edge® for making models.

Real-world results validate decisionSiemens PLM Software worked closely with HiCut Tools’ design staff both during and after the software training period to help familiarise the company’s personnel with their new in-house tools. This close working relationship was particularly important on the CAM side of HiCut Tools’ operations. For example, one of its customers wanted to develop a complex spherical cutter with radial and

axial rakes. Several design modifications were expected to be necessary before final development.

As a result, this project required software that facilitated very fast modelling and easy editing. Each pocket had to be set up differently since the axial rake was different. HiCut had a 4-axis machine and needed CAM software that allows easy transfer between setups, supports a wide range of competent machining strategies and automatically links with a related CAD system. Solid Edge® and NX™ are ideal for these requirements as they readily accommodate frequent and rapid design change.

Overall, the results from using HiCut Tools’ new in-house product development technology have been impressive. “Tools based on entirely new concepts can now be quickly designed and developed,” says Lata M Kerkar, Managing Director, HiCut Tools. “This enables us to capitalise on our expertise and experience to bring superior customised products to market. More than 80 per cent of our top- and bottom-line growth has come from new, high-margin tools developed using Siemens PLM Software’s NX™ and Solid Edge® systems,” she further adds.

More specifically, according to Ketan M Kerkar, CEO, HiCut Tools, “The new in-house CAD/CAM capabilities have delivered numerous benefits. With Siemens’ PLM, rework and rejections due to improper design and CAM issues have been reduced by 75 per cent. New product development turnaround has been reduced from one week to just one day.”

Amit Pimprikar, Senior Design Engineer at HiCut Tools, adds, “We can design a pocket for a new insert within a day. Previously, using an outside vendor, it would take a week to perfect this. Just as importantly, when a delivered program needed editing, our machine used to stand idle for a couple of hours until our requirement was communicated to the vendor and an updated program could be provided. Now, our machine rarely sits idle and if it does, not for more than 15 minutes.” Ketan M Kerkar confirms, “With NX™ and Solid Edge®, we were able to quickly bring operations in-house and compete immediately, winning valuable new business from the start. Although, drilling forms a small part in the entire process of producing components, this industry is striving to achieve high rate of precision that would change the dynamics of the entire manufacturing process. Also, high-end drilling machines are making way for faster, precise products in the market.

Accuracy, perfection and speed are some of the key words that go with drilling. This sector faces more challenges than ever

as new types of harder to machine materials are making their way into the market bringing in a paradigm shift in the machine tools sector. Drilling accounts for just a mere 30 to 40 per cent of the entire gamut of manufacturing operation. However, a lot of emphasis is being given on new drilling techniques, which give better and faster results.

With the magnitude of growth in other sectors of manufacturing, drilling too has towed its way to higher level of performance. “The market is growing. We have seen 20 to 30 per cent growth since the downturn, although we cannot claim that we are back on the track. With new policy changes, the Index of Industrial Production (IPP) report has shown a slight dip in the last few months. The sentiments are a little pessimistic. Drilling to the core Although considered as a small part of the entire chain of production, drilling as a process forms an important link. While it encounters its own set of challenges, manufacturers are trying to bring down the cycle time of the process.

“Rather than drilling, we should think about it as a hole making process, which also constitutes reaming and tapping. In the entire manufacturing activity, especially in automotive sector, more than 50 per cent of the material removing process is taken up by hole making. So there is a lot to be done in this sphere,” says, Mukund Bharadwaj, Deputy CEO, Guhring India Pvt Ltd.

“Hole making,” he further adds, “is trickier than other processes like milling.” One of the main challenges lies in extracting the chips from where it is cut and flush it outside the component. Also, drilling in difficult to approach sections and making cross holes in the component are some of the areas that require higher level of expertise. “Drilling itself becomes important because it takes up quite a lot of time. So high speed drilling, generating high feeds in drilling is becoming very important in terms of lowering the cutting time and increasing productivity,” avers V S Ravishankar, Director, Sesha Tools Pvt Ltd.

TrendsettersAs automobile sector is evolving rapidly, the drilling sector too is chasing its horizons to make the process faster and accurate. The changes have become more visible in the last couple of years. Drilling has made a shift from High Speed Steel (HSS) to carbide tools. “Zero defect, high productivity - that is what people want now and that is what the industry is striving towards. Tools made from

HSS are low performance tools with low cutting parameters and speed. Carbide has come up as a better option, which provides higher speed and higher cutting parameters. But carbide has its own shortfalls. The industry is trying for newer options like HSS tools with carbide tip,” explains Ravishankar.

While precision and accuracy forms an imperative part of the entire process, equal importance is being given to surface finish on the drills and rounding of certain sharp edges on the drills. “Both these things lead to increasing tool life by almost around 25 to 30 per cent. It helps in faster chip evacuation, removing the sharp corners of the drill and also strengthening the cutting edge, which eventually leads to higher performance of the drill. A lot of work has happened in Europe and Japan and Indian manufactures are catching up on that,” reveals Bharadwaj.

The use of Solid Carbide (SC) drills, modular drills, indexable drills is also witnessing a steep growth as they operate at speeds and feeds, which not only help boost productivity but also help in improving quality, consistency, and reducing machine downtime. “Drills that can operate on Minimum Quality Lubrication (MQL) are gaining popularity as they are environment-friendly. SC drills which can operate on high L/Ds upto 30 are now available as standards. These operations were earlier carried out by HSS or gundrills at lower parameters,” says Anilkumar Murthy, Head of Product Management, Kennametal India Ltd.

placed together. “In aerospace a new trend in material usage is catching up - to use lighter yet powerful materials. There is something called the sandwich material, which is coming up in a big way in this sector where different materials like titanium, steel etc are layered together. We have to come up with new techniques and geometries to give similar precision and accuracy while drilling through different materials. With the drastic changes entering various industries, we, in the drilling industry have to keep ourselves updated to meet these challenges,” states Bharadwaj.

Saving tools High speed drilling also leads to tool wear out. Drill manufacturers are continuously looking out for ways in which the wear and tear of the tool can be minimised. While better and new types of coating are coming up to provide super hard layers, tool sharpening is also gaining importance.

“Drilling is approximately a ` 300 to 400 crore sector and the service provided after drilling is also something that is gaining importance. Carbide prices have gone high. People cannot afford to throw away tools

because the tip has worn out as there is lot more value left in the tool. The best option is to re-sharpen it and use it again. This is gaining popularity in India, as it provides value to the customer and it brings down cost on tooling,” points out Ravishankar.

Carbide tools rule the roost in the drilling industry. However, keeping pace with the market needs, the industry is coming up with various grades of carbide to have better life and create tougher tools. Various types of coating are being experimented to reduce the coefficient of friction that in the process have better chip evacuation

and also increase feed rates at the same time.

With latest techniques like deep hole drilling replacing the traditional drilling methods, saving the tool becomes even more important. “As drilling is going deeper, efficient chip removal techniques is a necessity to save the tool. Clogging of chips at the cutting point will ultimately lead to tool breakage. New geometries, use of different types of coolants are things which are being worked on to save the tool from breaking. Usually there are two coolant holes. We have come up with tools with four coolant holes which will help in higher delivery of coolant and better chip evacuation,” reflects Gopinath.

While super long drills have given a boost to the way drilling operations are performed, it has also created obstacles in keeping the tool steady throughout the process, to keep it from breaking. Different types of tool-holders are now being used to combat the issue.

Beating the odds Traditional drilling has changed. The use of exotic materials in sectors like automobile, aerospace, defence, and medical equipment industry is making way for fresh geometries and cutting parameters. With high end accuracy, and cutting edge geometry, chip removal from deep hole drilling is also one of the prime focusses. Of late, the increased use of high speed diesel injection systems in automobile industry is also bringing in changes in the drilling pattern. High speed diesel injection systems require holes with tight tolerances as the pressures at which the components operate are extremely high and need to generate intricate contours in drilling at high precision with very good surface finish.

cannot generate sufficient amount of power. We envisage that these companies would migrate to higher grade of caste iron called Compacted Graphite Iron (CGI) and Austempered Ductile Iron (ADI) etc. These materials are presently used by European companies as they generate higher power within same capacity. Once the Indian industry migrates, these materials will pose a challenge to the drilling industry or the machining industry as a whole. These materials are difficult to machine and the chips are sticky in nature. The tooling manufacturers have to come up with innovative solutions to machine these materials,” says Bharadwaj.

All these challenges are bringing in a significant shift in the way the

industry functions. But the industry is optimistic about its growth. “India with its young and qualified manpower, along with being one of the low cost manufacturing destinations will see more and more companies setting shop for manufacturing not only to cater to domestic needs but also to supply to other countries. Indian companies today can claim to produce products that meet global quality standards and this has been demonstrated by auto and aerospace component manufacturers,” states Murthy.

Even as the industry is growing, and is trying to be at par with the global drilling trends, this sector complains of lack of trained manpower, which comes as a huge blow to the growth

of the industry and the level of research and development that the industry should carry out. “Most of the young talent streams towards the IT sector which leaves the machine tool industry in a lurch. We need people who understand the industry. Instead, the best talents move to other sector and we are left to select people who are left out. Although the industry is doing well, one has to admit that this industry does not pay well. The industry collectively needs to look into the packages offered so that we can retain good talents,” reasons Gopinath.

Future outlook The drilling industry in a major way depends on aerospace, automobile and energy sector. Changes in manufacturing of components in these sectors automatically change the drilling pattern as well.

“The aerospace industry is coming up in a major way bringing in a lot of work for us. India and China are undoubtedly the two largest manufacturing bases. More and more companies around the world are looking at India and the trends seem to be very positive. The country is definitely going to be a big manufacturing unit in the future and the drilling industry will pave its way through it,” reflects Gopinath. Affirms Anil Kumar, Vice President-Marketing & Technical Services, CERATIZIT India Pvt Ltd, ”Indian industries are growing and heading in right direction. The country will emerge as one among the best choices in terms of investment and global market in the next five years.”

Every manufacturer today is trying to boost production by striving to achieve faster and deeper hole making techniques, which can provide greater rigidity, higher accuracy, and faster spindle speeds. From traditional hole making formats to gun drills to deep hole drilling - the process itself is undergoing a transition. Among all the new processes, deep hole drilling is carving its own niche, as one of the most sought after techniques in the market. But is the Indian industry ready to shell out that extra moolah to undertake this transition?

Does the cost justify the end result?

DEEP HOLE DRILLING

When it comes to deep hole drilling very few people know about it, sometimes even experienced engineers are oblivious to this technology. Of course, the main reason for this is that the process of deep hole drilling is not commonly used in the industry compared to conventional machining processes like turning, milling, conventional drilling, etc. Even many deep hole drilling solution providers do not involve themselves into researching this field. Subsequently, it is being used in industries like oil exploration, automotive, nuclear, power generation, etc.

For implementing this process the first thing required is an investment for the right equipment. However, many companies instead convert their conventional lathe machines into drilling deep holes and end up losing money with breakage of expensive tools and compromise on quality of the component being drilled as well. Also, the coolant required in this process is a special cutting oil with Extreme Pressure (EP) additives. The

expertise in this technology is very limited and hence troubleshooting becomes a challenge. People need to understand that they have to bear cost of the initial investment. However, the cost is not high given the value addition of the technology. Once people understand this technology, they will realise that they need to adopt this technique as there is no other process that can replace deep hole drilling.

Having more than two decades of experience Precihole is the first company in India to promote the standard models in deep hole drilling machines. This modular concept reduces the overall cost of the machine as well as the lead time. The basic machine for gun drilling starts as low as ` 25 lakhs, whereas BTA machine starts from ` 50 lakhs. For very deep hole drilling, gun drilling exist in India from quite sometime. Different kind of drilling solutions/tools are available with

different manufacturers but these tools can be used to its full potential only if good machines are used. Many people still use old generation machines and they are not able to take full advantage of the latest technology. In deep hole drilling, one needs to have right machine and also the expertise in using the technology to produce a good product. Now you get drills for L/D ratio of even 10 or more in solid carbides.

Deep hole drilling requires less process time and provides higher productivity. These are the two most important things about this process and the reason behind its popularity.

Deep hole drilling is not new in India. We have been manufacturing deep hole drilling machines under Widma brand for more than two decades and we are also one of the first to manufacture and supply gun drills for deep hole drilling applications. The trend today is to use Solid Carbide (SC) drills as against other deep hole drills as these can be used on CNC machines and do not require Special Purpose Machines (SPMs). When the economy is growing at a pace like it is today, more and more industries will invest in new machines and invariably the preference is for CNC machining centres rather than conventional machines. Among all the metal working tools, maximum growth is expected in hole making tools. On a typical machining centre, 60 to 70 per cent of the tools used are for hole making. This new technology provides flexibility and reduces the cycle time. Productivity and consistency in quality and tool life is where deep hole drilling will creat a niche in the future.

Deep hole drilling has an edge over other drilling technologies in terms of advancement

in substrate, coating and geometry to facilitate drilling in variety of component materials at higher speeds and feeds with closer tolerance and accuracy in the hole making operation. The advancement in tool-holding devices like hydrogrip chucks, shrinkfit adaptors will continue to play an important role in popularising and growing the usage of SC drills in hole making. The cost involved in deep hole drilling technique is definitely higher than the regular processes. But in today’s scenario, most of the customers do not consider it from a cost per component perspective but instead they consider the value involved in the process. Currently, majority of the big players in the industry are incorporating this new trend on their shop-floors. Also, the Tier 2 manufacturers, who supply to the big players are taking up this new technology. However, looking at the current trend, in the next five years, this technology will definitely become an important part of the production process for most manufacturers.

The latest technological trend is using inserted type gun drill and BTA heads, instead of brazed type. This enables usage of proper grade and geometry of insert for specific materials. Advancements in coolant technology are now being introduced to increase the tool life as well as finish of the hole. On the machine side, tool monitoring is being introduced to safeguard the costly tool.

Apart from this, in the filtration systems automatic back filtration systems are being developed.

Looking at the huge growth in power, export, nuclear, oil & gas, renewable energy and automotive sectors, there is a spurt in requirement for deep hole drilling in the Indian manufacturing industry. It is a big challenge for the industry to learn and adapt to this specialised technology.

This technology has been in the industry for more than two decades. In the last five years we have seen tremendous technology driven products being offered in automotive and commercial vehicles sector. The West is easily two decades ahead in terms of technological advancements. However, in the machine tool sector, India is in a position to produce capable machines with adequate technological interface.

Essentially any technological implementation is driven by market requirement. This need is being generated in India and more thrust is being given to core sectors like steel, oil & gas, and power & aerospace. When the demand is in excess, supply position needs to consolidate because importing technology will drive the costs up. There is certainly a willingness on part of the customers to incorporate deep hole drilling technology but it just does not depend on the product features but also on how affordable it is? Presently, it is mostly the big players who are investing heavily in incorporating this technology. But, for a uniform growth in the manufacturing sector, technology must be available and affordable to most of

the Small Scale Industires (SSI) and Micro, Small and Medium Enterprises (MSME) today, as they form the feeder line to the large manufacturing sector. As manufacturers, it is our responsibility to understand the problems involved and offer solutions, which are affordable for the Tier 1 and Tier 2 players, who have constraints on floor space, limited expansion & funding options, higher interest rates and inflation.

We have been trying to address this cost issue and other challenges which deprives the smaller players from adopting this high-end technology. However, with quick set up time, conversion of an existing asset with minimum investment and skill, one can come with machining solution for a particular range of deep hole drilling requirement. We have come up with a product called Drill Mate, which addresses the cost issue that handicaps this new technology from penetrating in the market.

Today, world is looking at BRIC namely Brazil, India, Russia and China for investment and growth. In the next couple of years, deep hole drilling technology will affirmatively make its way into the Indian manufacturing sector in a big way.

What action plan has the company chalked out for the post recovery phase? After the crash, we had to cut down on our human resources. By the beginning of 2010, we had to reduce almost 10 per cent of our staff. From 5,000 people, we came down to 4,500 people in our company. Annually, we make capital investments worth € 60 to 70 million. But between 2009-10 we had to reduce it to half. However, beating the odds, we retained our designers and launched some 30 new machine tools during the recession phase.

In the year 2007, our sales were at its peak at 200 billion Japanese Yen, and we generated an operating margin of 15 per cent. At that time, our break even point was 145 billion Japanese Yen. But after recession we dropped down to less than 70 billion Japanese Yen, which is almost one-third of what it was earlier. To take counter measure we decided to change our break even point from 145 billion Japanese Yen to 115 billion Japanese Yen. With this change, last year, our sales came back to 120 billion Japanese Yen and we registered one per cent profit as well. Lowering the break even point was the key for us to make a come back.

With the growing demand and changing technology, how do you envisage the future of the machining industry and in what direction will it grow? Customer expectations are becoming very high. They want machines, which are accurate, robust and with very long product life span. It is the same in every industry. Today, good quality is becoming the norm. Customers will never buy our products if we do not meet their expectations.

The baby boomers in advanced countries are starting to retire. So all the good know-how of machine tool industry is in emerging countries like

India and China, where new fresh talents are coming in. Same is the case in matured countries like the Unites States or Germany. But the youngsters coming in today should inculcate similar passion in them to understand machines and tools as the earlier generation did.

Also, the price competition is getting tougher day by day. Customers need more productivity from the products. For this, the spare parts availability, easy access to service engineers etc are things which are going to be more important. Just making cheap machines is not enough.

With technological advancements, which are the new products in the pipeline? Also, which product innovations will gain momentum in the near future?Together with DMG, we are very strong and have come up with some very popular products and technologies like our combination of mill turn technology and the turning machines. Even our horizontal machining centre is popular for its high accuracy. It reduces the need for special focus machines. Customers can perform various different processes in the same machine instead of using different special focus machines for different processes.

In the next three years, machine tools with precise control will become possible. So, 0.5 to 0.1 micron positioning accuracy and dynamic moving accuracy will also be achievable. The integration of measuring technology inside the machine in the machining process is also in the pipeline.

Tell us about the R&D efforts taken up by the company. We have about 500 people dedicated for mechanical, software and electrical designs. We invest about € 50 million annually in our R&D efforts. In addition

to that we have 200 application engineers. At the technology centres, customers can approch us with challenges that they face and we work together with them to find better solutions for shortest cutting time and best productivity.

What role does India play in the growth of the organisation? India is a very important country. With its unique culture, people here want to grow. The education system here is one of the best in the world and we feel we should utilise the skills and talent of the Indians to develop something new.

Also, the Indian automotive industry is booming and is trying to expand. We have tie ups with almost all major automotive companies in Japan & Europe and are open to working with the Indian automotive market as well. However, our competition is more with our German and Japanese counterparts.

In India, the products are different. You can find simple low-cost machines here. So there is no point getting similar products. We cater to the price slot of average and above, giving technology, quality and robustness in the machines.

Also, India is an agricultural country and we are also into supplying agricultural equipment. There are other sectors like energy, oil and gas etc, where we can expand our services in the country.

DMG/ MORI do not have a manufacturing unit in India yet. What are the challenges that you face? Are there plans of setting up a manufacturing unit in India in the near future? We have to import all machines from Germany and Japan, which leads to issues of delay in delivery, high shipping charges, low quality of transportation within India, expensive import taxes etc. But in the near

future, between 2013 and 2015, we are planning to have a manufacturing unit here in India as well. We are also bringing in the most popular spare parts to India so that our customers can get immediate service. Apart from that, aggressive agreements between the Indian government and that of Japan and Germany will certainly help our trade.

Is there any other expansion plan in the pipeline? We have started a technical centre in Bengaluru and after assessing the performance results here, we plan to have similar technological

centres in Delhi and Pune as well. One technical centre is not enough for a big country like India. We will also be expanding our capabilities for application solutions and in establishing schools for operators to teach them about CNCs and tool selection know-how.

Today the automotive industry is at the epitome of innovation. Is India ready to manufacture products to meet global competition in this sector? Yes, of course. And to enter the global market, Indian manufacturers only

need to increase the level of quality they provide. For this, they should focus on proper quality education provided to the factory personnel and in next five years India can make it big in the global market.

What are the key challenges in this sector and what are the measures taken to overcome these? The machine tool sector is cyclical in nature. You have continuous ups and downs in the industry. Customers are becoming very global as well. In a cyclical industry, the only way to survive is to keep the size of the industry smaller. However, that is not a solution, as a small sized company will not be able to sell products globally.

Second, in India, the financing system for the customers is not yet matured. If the Indian banking system can have better tie ups with Japan and Germany, it will boost some aggressive finance.

A fruitful journey EMUGE India Pvt Ltd was incorporated in December 1998. It commenced its building construction activity in January 2000 and inaugurated its production facility in August the same year. The Indian facility at Kondhanpur, near Pune is the only manufacturing unit of EMUGE outside Germany. The company is a joint venture enterprise between EMUGE Werk Richard Glimpel GmbH & Co KG, Germany and Precomp Tools Pvt Ltd, Pune. EMUGE Germany is a leading global player in the field of cutting tools, tool-holding and workpiece clamping systems. Talking about the history of the company Baljekar reveals, “We were present in the Indian market since 1995 through Precomp Tools Pvt Ltd, until we decided to convert this agency line into a joint venture manufacturing facility. Precomp Tools has been recognised as a leading external thread forming tool manufacturer in India and hence this venture brought two well established names together.”

Swirling innovationEven though EMUGE India produces a variety of cutting tools, its approach to manufacturing has largely been a mix of mass manufacturing and process related with a blend of tool room activity. Process parameters and inspection norms are strictly adhered in order to achieve near nil rate of rejections. The company has its own standards, which are closer and more rigid than the globally accepted standards applied for cutting tools in manufacturing.

The Indian subsidiary also has the liberty, well exercised, to conduct its own efficiency improvement tests. There have been several instances where the local company has adapted certain manufacturing processes, which has substantially improved not only its output but also quality. By being innovative in product design and quality, the company is bridging the technology

gap between its parent company and the Indian manufacturing activity by introducing latest geometries on a constant basis. “We have added several new types of geometries to meet customers’ demanding expectations. This is a constant exercise. We constantly exchange and upgrade information across the country, not only with our field personnel but also with our Channel Partners (CP) to ensure that all our

customers are getting the latest geometries for their applications. This has been done with the help of creation of a pool of information at our Technical Services Centre,” avers Baljekar.

Prudent practices EMUGE India’s business strategy focusses on significant investments in infrastructure and meeting customer requirement. It is evident that the company is very optimistic about the Indian market since it has manufacturing plant only in India apart from Germany. The company has always believed in upgrading technology, and has state-of-the-art manufacturing facilities. K N Heblekar, Vice President -

Technical, EMUGE India Pvt Ltd, says, “Our CNC machines are directly connected with parent company. In case if there is any error or changes need to be made they can be directly rectified. They even provide us with most recent technical development at their German plant, which helps us to ensure that our Indian customers are getting latest German technology in India.”

The unique feature of EMUGE India’s plant is that it combines some of the traditional machines used at its parent plant along with the modern CNC equipment, which are being added year on year. The range of machines makes the process flexible enough to undertake manufacturing of non-standard taps with demanding geometries at a short notice. Some of the critical machines are manufactured by parent company in-house, which makes manufacturing more flexible and faster. Besides, being the first manufacturing facility outside Germany, the parent company has ensured that the best machines for high quality products is made available at its Indian plant. “To penetrate the market, we not only deploy our own sales and application engineers, but also adopt a CP route. The CPs are qualified engineers with certain pre-requisite background in manufacturing and act as solution providers. This adds a personal touch and brings us closer to the customer. Besides, constant upgradation of our products and bridging the technology gap with the parent company ensures that customers in India are just a notch away from their overseas counter parts. parent company and this has been well reflected whenever the Indian company has been asked to ship out certain tools at short notice to its sister companies world over. It is now a recognised fact that EMUGE India’s manufacturing facility not only meets but surpasses, in certain sections, its parent company’s capabilities,” says Baljekar.

Skill development The company’s success lies in its skilled manpower, which is the result of extensive training facility provided by the company. At a time, when industry is facing lack of skilled engineers or machine operators, EMUGE India has its own way to get rid of this problem. Most of the CNC operators in the facility are local villagers, who are unskilled, but have acquired the practical training on the shop-floor and have been successfully delivering quality. Over the years, the company has focussed on employee development. Heblekar says, “We still have some manual machines, which we use for training purposes. All these farmers who are working on CNCs first get trained on the manual machines, so that when they go for CNC machines they will have

first-hand experience of machining. We frequently organise seminars and conduct technical training sessions to keep our employees updated with recent technology and market trends. We also send our engineers regularly to our parent company in Germany for advance training programmes.”

Environment-friendly effortSituated in the midst of farming land, the company also gives high consideration to being environment-friendly. As a part of its eco-friendly efforts, the company uses re-usable coolants in all its machines, which significantly reduces waste and helps in saving revenue. “The initiative started with selection of the factory location. We chose an agricultural land, which was not cultivated for years. A dry and semi arid land was chosen and now, years later we have a green cover, which was unimaginable years back. This green cover has brought with it a playground for a variety of birds, which is a delight. The design of the factory building itself ensured that all natural elements were at play and dependency on additional energy for light and air was minimised. Our own small efforts

in water harvesting have helped us conserve water for non manufacturing activities. In manufacturing side, we have adopted several measures for energy conservation and recycling that have become revenue sources for us,” elaborates Baljekar.

The road aheadA commitment towards cost-efficient solutions and upgrading technology has been the key to success at EMUGE India. After gaining considerable acceptance in the Indian market, the company is planning to expand its product portfolio. In the future, the company is planning to substantially increase its product range, capacity and infrastructure, which will eventually help strengthen its revenue streams. Talking about the expansion plan Baljekar says, “We are adding a range of tap holders and tapping chucks in our manufacturing programme, which will be manufactured at the Indian plant. The new range will be in the market before the end of this calendar year. This would not only support our existing product range but also provide enhanced value to our customers. Our basic tap manufacturing activity is also being enlarged for additional variety and greater range to cater to some of the import dependant industries. We always experiment with new geometries for different material applications with different mother materials. This range will also witness a change with newer additions. EMUGE Germany has been very supportive in our growth plans and has always encouraged us. We would like to encash this and are working on a long haul journey.”

The Indian plant produces a range of products without compromising on quality and consistency. Having experienced the growing demand, EMUGE India is already in an expansion mode for the current facility. The company is now leveraging its capability to tap emerging markets in the country and is planning to expand its capability. When one has a legacy that goes back a hundred years, it not just emphasises the experience and knowledge that have been accumulated, but reflects on the determination and dedication of the entity. Guhring has carved a similar niche in the global drilling industry. With every year contributing to its century old drilling accomplishments, the company successfully rolls out world-class expertise in this segment paving a path of its own.

They call themselves ‘pioneers’ of the industry. And they justify it as well. This family run company, which began way back in 1898, is now

into its fourth generation. Guhring has its operations in four main divisions namely-tooling, service, carbide and the machine tool division. Apart from the complete tooling solution on offer, the company has a huge service division offering reconditioning of tools and holders. It also provides tool

management services, which includes tool management activities at various levels. This special service provided by the company, is a modular programme customised as per customer demands. In the carbide division, the company manufactures its own carbides. The company has two plants in Germany for this purpose and is the second largest manufacturer of carbide in Europe.

trading activities. It subsequently broadened its sphere with tooling and servicing - later scaling up its operations to meet market demand. The Indian subsidiary started its own manufacturing unit in the year 2000 at its facility in Bengaluru, which also acts as the headquarter for all Indian activities. The company has additional service centres in Pune and Manesar.

Spread across an area of two acre, the Bengaluru facility manufactures custom-made tools from solid carbide and high speed steel. The unit also boasts of its in-house coating facility. The company will complete 15 years of its presence in India next year.

Products on offerNo two tools that come out of Guhring shop-floor are the same. These customised tools range in diameter from 0.5 millimetre to 30-40 millimetre. The drilling giant, in a major way depends on the automobile sector. Almost 60 per cent of the company’s turnover comes from the gambit of this sector. The rest, however, is constituted by heavy engineering, mining, precision components manufacturing and die & mould industry.

“Guhring started off as a drill manufacturer. Even today, people who have been in the manufacturing industry for long, still recognise us as drill manufacturers. Our 100 years of experience in this sector gives us the edge over others in manufacturing of drills and more so in giving solutions for drilling applications. And it makes us the pioneers in this industry,” says Recai Kipik, Managing Director, Guhring India Pvt Ltd.

The company is into manufacturing a range of drilling solutions, reamers, taps, endmills, countersinks, gun drills and many more. It also provides solution for drilling different types of components like caste iron, aluminium, steel, and materials used in aerospace like titanium alloys, Fibre Reinforced Plastic (FRP) material and other difficult to machine materials.

Out of the box approachThe company boasts of manufacturing path-breaking tools. It produces tools for reaming operations that perform at very high parameters. “We offer high speed reaming with feeds and speeds which has unimaginable parameters. We have drills from diameter 3 to 20 varying in steps of 0.1. That means we have almost 170 different sizes of one particular item. No other drill manufacturer in the world has that kind of standard in their portfolio. This acts as an advantage for us, as we can recommend the right type of drill that the customer can benefit from,” explains Mukund Bharadwaj, Deputy CEO, Guhring India Pvt Ltd.

The company offers tools to mining industry for drilling through exotic, difficult to machine materials. It is also gearing up for providing solutions to the new types of exotic materials, which are making their way into the industry.

Creating milestonesKeeping pace with the ever changing use of technology and drilling techniques, Guhring’s Indian subsidiary has recently started its Poly Crystalline Diamond (PCD) reconditioning facility. “Hitherto, we were only in the solid carbide and the steel tools sector but all the petrol and diesel run car engines are being made out of aluminium. The trend is moving towards PCD tooling as it gives better tool life and can cut faster. It also lasts longer than carbide tools. We were not into this area yet, but this being the future of the machine tool industry, we are preparing ourselves for it,” avers Kipik.

Taking a step ahead, the facility in the near future is looking towards manufacturing PCD tools in Bengaluru, which would act as a benchmark in the drilling industry.

making compromises. This is one of the shop-floor ethics that the company stringently banks on. The company has an independent quality assurance team, which directly reports to the management. The team is neutral and works independently on analysing the quality of the products with regard to the predefined quality guidelines for the procedure and processes.

“Those small compromises made in terms of quality of material, manpower, equipment, etc piles up into bigger difference in the overall quality of work. The quality parameters set by the quality assurance team has to be adhered by everyone right from the design team to the manufacturing team. Any product which deviates from the specifications, even in a minor way, does not leave the shop-floor although it might lead to incurring losses for us,” says Bharadwaj.

If quality is the benchmark for Guhring products, the key to quality

lies in the cleanliness adopted on the shop-floor. The company feels that cleanliness makes a difference in the whole mindset of the people, who work at the unit, which in turn has a direct impact on the quality of the product produced.

Availability of quality manpower has always been an ubiquitous problem in the machine tool industry. The company tries to curb the problem by giving holistic training to its employees. “We cannot find readymade workforce so we train our manufacturing team with multiple skills. We also induce them into job rotation so that they have a thorough knowledge in every sector of the manufacturing process. This way they are not into segmented understanding of the process and the rotation also curbs on job boredom. Since every tool and its manufacturing are completely different from each other, every tool acts as a learning experience for the operators,” replies Bharadwaj.

At Guhring, listening to its customers, quality manpower, adequate training and providing the right working environment sums up as the mantra for company’s growth.

Beating the oddsThe fast growing market, needs and demands of the customers pose the highest grade of challenge for manufacturers. “To meet requirements in a short period of time and to maintain our quality standards is a huge challenge. This is coupled with cost struggles due to local competitors, who can supply tools at cheaper rate. Quality, in such cases is always questionable. We, on our part, know that we cannot really manage to

beat them in the cost struggle at all, as their model of working is different,” explains Kipik.

Apart from this, the company is also gearing up to meet the obstacles posed by the global market, where the trend is towards the use of exotic materials. The use of such materials, which is also catching up in the Indian machine tool industry, poses a fresh set of hurdles in the entire hole making process. “The Indian aerospace and automobile industries are gearing up and the use of exotic materials is picking up as well. These materials with their advantages, are difficult to machine and require a completely different technique and tool material to carry out the drilling process. Since we see that as the future of the industry, we are preparing ourselves in providing solutions, so that we are ready when the trend picks up,” states Bharadwaj.

Expanding horizonsThe Bengaluru facility recently completed its capacity expansion. “We expanded our capacity by almost 70 per cent with almost ` 25 crore invested between December 2010 and April 2011. With the booming automotive industry, we are one of the most preferred subsidiaries of Guhring. We also enjoy a market share of almost 10 to 12 per centin the total cutting tool market in India,” reveals Bharadwaj.

Apart from the recent facility expansion, the company is looking forward to grow in the new sectors of the drilling industry in a bid to keep itself ahead in the race. A new research and development unit in the next two years is in the pipeline. The company will also strengthen its service activities in India by adding service centres in Chennai, Gujarat and Jamshedpur.

As the drilling industry is in a growing phase, there are more path-breaking drilling solutions that the company aims to offer in the years to come.

There are not many conglomerates left in the world that are as successful in so many disparate market segments as Mumbai-based Godrej. From humble beginnings in the late 19th century, this well-regarded company, with its ubiquitous tricolour logo, is probably one of the best-known brands on the Indian sub-continent. The company’s sprawling headquarters in Mumbai is a testimony to its dedication and commitment towards its employees and consumers.

Godrej employs most of its 10,000 employees at its expansive headquarters in Mumbai. The campus

is home for much of the company’s multifarious manufacturing activity and looks more like an immaculately maintained suburb of the country’s second populous city than the base of a prolific manufacturer. Along its wide streets are its factory blocks,

each dedicated to a different product or engineering service. Some of them are unremarkable looking concrete buildings of three or four storeys. One or two are cavernous, 100-foot-high hangars with gaping doors that look big enough to swallow an airship.

made nearby. In addition to DVD players, washing machines, microwave ovens and kitchen tables, there are walk-in safes, vending machines, office chairs – even hospital beds. Products that are not suitable for display or does not fit in the showroom – animal feed, edible oils, satellites, India’s largest radio telescope and components for the country’s space programme, are represented graphically or using detailed scale models. It is a breathtaking array, by any standard.

Choosing the right partnerD K Sharma, Vice President-Tooling Division, Godrej & Boyce Mfg Co Ltd, says, “Godrej is well-known in many different industries. It is vitally important that we choose our technology partners very carefully. We have several Haas CNC machine tools, which are versatile, reliable and capable machines.”

A short walk from the showroom is the company’s busy tooling machine shop, where it makes the moulds and dies used to manufacture countless die cast aluminium parts for its myriad products. Godrej owns 18 Haas CNC machine tools, five of which are

used in the tooling department, an operation overseen by S M Nayak, General Manager - Engineering Services. Godrej & Boyce Mfg Co.

“Three of the Haas vertical machining centres are being used to make electrodes for our sinker Electrical Discharge Machining (EDM) machines,” says Nayak. “The other two, VF-3s, are used to make conventional moulds and dies in steel,” he adds.

Electrodes for EDM sinker machines create an imprint or cavity in a machined workpiece. Electrode holders clamp the precision-machined, tungsten carbide electrodes in place to ensure a high degree of accuracy and repeatability. The process is typically used when the surface finish of a component and the dimensions of intricate features are critical, which means the electrodes themselves have to be very finely machined.

“Given the complexity of the electrodes and the accuracy we need to achieve, we originally thought we would have to buy high-end, expensive European or Japanese machines, until we discovered Haas. We could not believe how capable

they are; we have no problems regularly achieving tolerances of 10 microns,” reveals Nayak.

Utilising resources efficientlySeveral of the company’s other Haas machines are employed in its lock-making division, where they operate 24 hours a day in a production configuration for a line of products that Godrej has been making in one form or another for all of its 114 years. The division uses four Haas VF-2s, two VF-2SS Super Speeds and two SL-10 lathes. Between them, they make pin cylinder locks in brass and stainless steel. Tolerances are typically 20 to 50 microns and batches are 200 to 1,000 units per shift, depending on the component being machined. The VF-2 machines are fitted with two rotary tables on each table, with different types of fixtures to accommodate the wide-variety of part shapes and sizes.

“We chose Haas because we are always looking for the top machines: good quality CNC machine tools that are cost-effective, reliable and easy to operate,” avers Nayak.

In the company’s Precision Engineering Systems (PES) division, Haas VF-3 machining centres are used to make critical components, such as the stator ring, hub, carrier arm, and disc rotor for wind turbines, one of Godrej’s latest and fastest-growing manufacturing activities.

“Haas machines are reliable, user-friendly and flexible,” says Nayak. “We are already achieving 65 to 70 per cent cutting time, and we are always looking for ways to make our operations more efficient. We are also adding more capacity. Later this year, we will order two more Haas VF-8 machines for our tooling division and one for the MHE division,” he further adds.

is to do the right over the expedient, but without sacrificing opportunity. Being privately owned means Godrej can make its own judgement. “Our company provides its employees and their families with extensive social support,” says Sharma. “On our Mumbai campus, there is a purpose-built school, and a memorial hospital

with 110 beds and a fully equipped intensive care unit. There is also housing and accommodation for all

levels up to senior management, and even a hill-top country club. The future of our country depends on the intellectual capacity and the learning capability of the young India,” he concludes. Twenty-five per cent of the company’s shares are owned by the Pirojsha Godrej Foundation Trust, which provides communities around the country with schooling, medical treatment, education and disaster relief. The company’s investment, relentless innovation and wide-reaching philanthropy mean that it will play a very important role in the socio-economic and industrial development of India for at least another 100 years.

This mouldmaker sought to reduce costs to compete with low-cost overseas manufacturers. While purchasing relatively expensive, high-performance tools might seem counterintuitive, resulting improvements in cycle time and tool life more than made up the difference.

Faced with increasing competition from low-cost, overseas manufacturers, mould industry shops continually seek to reduce

costs wherever possible. However, according to cutting tool manufacturer OSG Tap & Die (Glendale Heights, Illinois), overlooking the advantages of high-performance equipment in favour of lower-cost solutions is often a mistake.

One company that recently benefitted from looking beyond the price tag is Melrose Mold & Machining Co While the shop could have saved money up front by investing in inexpensive cutting tools, it chose instead to go with higher-performance models from OSG. The resulting improvements in tool life and throughput more than made up for the tools’ relatively higher initial cost, demonstrating that tool prices do not necessarily correlate directly with the overall cost of producing a part. In fact, the new tools reduced overall machining time on one molud by almost 95 per cent.

for rubber products for more than 35 years. Recently, pressure from offshore competitors led company President Mark Kawczynski to consult with Darije Nikolic, President of Elmurst, Illinois-based tool supplier Abrasives Inc, to seek a solution. Nikolic quickly realised that what Melrose needed was not the lowest tooling price, but rather tools that could provide the best value in terms of cost per hole and cost per cut.

Having worked with OSG for many years, Nikolic trusted that the exclusive metallurgy, geometries and surface treatments common to that company’s line of tools could provide long-term cost savings at Melrose. One of the first projects to employ the tools at Melrose confirmed his predictions. That particular job involved a 20-cavity mould made of 4140 prehardened steel that required expedited delivery. Based on the prototype, the shop had calculated that the mould would require 170 hours to complete—an unacceptable timeframe.

Nikolic recognised that the first step to increasing efficiency was to address 3D roughing, the most time-consuming portion of the process. Instead of a conventional indexable milling cutter or solid carbide end mill, he recommended a high-feed OSG Phoenix indexable radius cutter to increase the metal removal rate. “The Phoenix can cut what was until now considered the work of ball end mills,” says Stevel Lauman, District Manager, OSG, who worked closely with Nikolic in offering solutions to Melrose. “Its tool form is designed to increase removal rates and take stepovers similar to ball mills while maintaining the rigidity of a radius end mill.”

The tool enabled Melrose to double the cutting depth to 0.59 inch while increasing spindle speed to 758 rpm. Feed rate remained constant at 62 ipm. As a result, the roughing portion of the job was cut in half. Moreover, after roughing, the part’s finish was sufficient to

practically bypass the semi-finish stage and go straight to the finishing part of the job.

Reducing production timeTo bring the core and cavities to final finish, Nikolic recommended OSG’s Exocarb-WXS, a high-feed, solid carbide bullnose radius end mill. Compared to the shop’s previous finishing tool, the proprietary WXS coating provided a higher oxidation point, harder tool surface and lower coefficient of friction. In the first finishing pass, which called for a 1/2-inch version of the tool, these features enabled the shop to reach a feed and speed of 3,250 rpm and 357 ipm at a 0.2 inch cutting depth. In the following operation, with a 1/4-inch WXS mill, the shop achieved 6,500 rpm and 357 ipm. To finish off the mould, Melrose employed a 3/32-inch, four-flute square version of the tool, which ran at 7,500 rpm and 28 ipm.

The shop had originally estimated that the new tools would cost 30 per cent more than the models it typically employed. However, that ceased to be

a concern when employing those tools cut production time from 170 hours to 9 hours—a 94.7 per cent reduction. The largest time savings came from the semi-finishing and finishing stages. During roughing, the Phoenix mill created a relatively smooth surface with low scallops that enabled the WXS end mill to run at more than 300 ipm, significantly reducing machining time in the finishing stages. Moreover, machining time alone was not the only driver of cost savings. The various Exocarb tools used in the first project still had ample tool life left to apply on the next job, a 10-cavity mould.

Although high-performance tools can cost as much as two or three times more than conventional, general-purpose cutters, they can also provide greater value by minimising machine time and labour with faster speeds and increased throughput. Even more importantly, for a shop like Melrose, such tools impact the ability to meet customer needs for quality, pricing and delivery in a demanding market characterised by low-cost and foreign competition.

Initially, the company estimated that this mould would require as long as 170 hours to produce; an unacceptable timeframe because the customer had requested an expedited delivery. Tools from OSG Tap & Die reduced production time to 9 hours, enabling on-time delivery and more than compensat for the tools’ higher price

The sessions started with a warm welcome by representatives from Consulate General of Switzerland, followed by a brief introduction of each company.

Though there are lot of bottlenecks in the form of government policies and infrastructure, the young and educated population of the country will contribute to the growth. The seminars were well-received by industry professionals, who were excited to find economical alternative solutions to most of their

day-to-day processes. One of the key elements of grinding, cutting fluid was a major topic of interest to most. Cutting fluids if chosen correctly leads to more parts per machine hour, less down time which in turn results in better return on machine investment and lower maintenance costs. Elaborating on the same, Rico Pollak, Key Account Manager, Blaser Swisslube AG, said, “Coolant has a lasting impact on the environment and human health. During carbide grinding, cobalt can be leached with conventional grinding oils. Cobalt negatively affects human health as well as tool coating adhesion. Our grinding oils are specially equipped to prevent this.”

Stressing on the booming Indian economy, Philippe Selot, Senior Sales Manager, Fritz Studer AG, stated, “We certainly achieved our goal in this Indian tour. The country is no doubt in the growth phase and it is now our strategy to generate 50 per cent of our turnover from India. China, no doubt is the current hot spot but it is very unhealthy to concentrate on only one country and India is coming up in a big way.”

Each day long seminar focussed on various stages of grinding solutions. Right from the perfect type of grinding wheels and tool-holders required for high precision grinding to ways in which coolants influence the grinding process and the microbiology involved in water miscible coolants. “The level of precision is increasing everyday. If you want to sell your product to the big players, you also have to prove the level of quality to them and that requires measurement systems. Many international players are coming into this market but there are not many players providing measurement solutions,” averred Thomas Müller, Director Sales and Marketing, JENOPTIK, Hommel-Movomatic Suisse SA. Corroborating the same Helmut Gaisberger, Chief Application Manager WTG,

Winterthur Schleiftechnik AG, said, “It is important for any company makings its foray in India to keep in mind the bulging middle level income group.”

Receptive audienceThe audience belonged to all quarters of the manufacturing sector including production engineers, technical staff and R&D specialists in cylindrical grinding technology.

“There was a time when one would say that India has the advantage of cheap labour but this has changed. The automotive industry is booming in a big way and most of the big players in this industry are coming to India. This is the time when we require manufacturing in big volume and for that we require high-end technology,” revealed G Sadanandam, General Manager, Lucas-TVS.

Not just the big players of Indian market, but small companies too had an equally qualitative experience at the seminar. “This seminar was more like a refresher course for us to know about the latest technologies ruling the global market. But the machines are only affordable for a certain segment of the Indian industry due to high pricing,” said T Palaniappan, Director - Operations, Iyappan Engineering Industries Pvt Ltd.

The hosts however had a different opinion. “We are trying to make the Indian industry understand that the initial cost of the product might be high, given the global level of precision provided, investments on these machines would prove to have long term advantages of higher productivity and lower maintenance,” said S Sreekanteswar, President, India Sales & Operation, Körber Schleifring GmbH.

Thus, precision is the key to tackle global competition; however, cost becomes a deterrent factor. To sum up, the event managed to generate interest and awe for Swiss machining.

Samson Controls sets up new plant in pune

Germany-based valve manufacturer Samson

Controls Pvt. Ltd. has set up a plant at Ranjangaon in Pune. It will manufacture products such as globe control valves, conventional positioners; self operated pressure and temperature regulators. The company has invested `225 crore to expand its business in India. Speaking on this, Atul Raje, managing director, Samson Controls said, “We will be focusing on growing Indian and Asian markets for the products and service that we offer. The company will be making huge investment to develop new technology and equipments. Offering customised solutions to our customers has always been our prime focus.” The com-pany has shifted its base from Thane to Ranjangaon and has completely refur-nished as green field facility. It is operational in India since 1991. Over 200 people are employed for this plant.

Continuing its growth trajectory, GKN Driveline

will invest `130 crore to set up a 600,000 per annum sideshaft manufacturing facility in Pune by August next year that will also make trans-axle solutions. The 8000 sq. meter facility will employ more than 200 people. Apart from sideshafts, the plant will also manufacture differentials from GKN Driveline’s trans-axle solutions product range. “This new facility positions GKN Driveline strongly to meet the continued rapid growth of India’s automotive industry. France-based automobile manufacturer PSA

Peugeot Citroen (PSA) is finalising plans to set up its first car manufacturing facility in Tamil Nadu at an investment of `4,000 crore. With this facility, PSA Peugeot Citroen joins the list of automobile manufacturers like BMW, Hyundai, Ford and Renault-Nissan that have already set up a plant near Chennai. According to an official release, PSA has identified land at Sriperumbudur to set up a plant with an initial capacity of three lakh cars per year, catering to the domestic and overseas market. The company would provide direct and indirect employment to 20,000 people at the facility, also attracting a large number of auto-component manufacturers from France.

maker Nissan has clocked production of one lakh Micra from their manufacturing facility near Chennai.

The first hatchback Micra was launched in India last July and about 15,000 units have been sold, while nearly 70,000 units were shipped to overseas markets.

“I am very proud of the effort that our Chennai staff, supported by our suppliers, have put in order to produce 100,000 Micras in such a short period of time. Nissan Motor India Managing Director and CEO (Chennai plant) Kou Kimura said. The Chennai plant has a capacity of two lakh units which would be ramped upto four lakh units.

Gujarat to host asia’s largest solar energy park in two years

Gujarat would house the largest solar energy

park in Asia in two years, with a power production capacity of 500 MW. This would be set up with an investment of around `8,000 crore flowing from companies such as GMR and Lanco, which have been assigned generation capacities under the Gujarat Solar Mission. The park, on the lines of an industrial estate, is being developed by Gujarat Power Corporation Ltd (GCPL), as the sectoral nodal agency, on around 2,000 hectares of wasteland bordering the Rann of Kutch, in Patan district. When commissioned, the project would provide 800 million units of power. In the first phase, 15 solar power generation companies would produce 176 MW and Gujarat Energy Transmission Corporation would set up a power pooling station.

Alstom, in consortium with Hindustan Construction

Company, has been awarded a contract worth over `1,843 by Tehri Hydro Development Corporation to install a 1000 MW variable speed pumped storage hydro power plant on the river Bhagirathi in the state of Uttarakhand. It will be India’s first pumped storage power plant to use variable speed technology. Alstom’s share of the contract is worth around `1,164 crore. Alstom will supply four 250 MW variable speed turbine & generator units and other equipments including main inlet valves and control and protection systems.
