DUCTILE IRON PIPEAN OVERVIEW

Why ductile iron?Ductile iron (spheroidal graphite or nodular cast iron)

has replaced the use of cast iron in the manufacture of

pipes and fittings. Ductile iron has more than double

the tensile strength of cast iron (420Mpa compared to

180Mpa). Simple to joint ductile iron can also be laid

in all weather conditions without the need for selected

backfill. Its strength, high safety factor and ability

to accommodate ground movement make it the ideal

pipeline material for a wide range of applications.

QUALITY CHECKS AT EVERYSTAGE OF MANUFACTURING

Strict selection of raw materials is an indispensable requirement to produce

quality ductile iron pipes & fittings. Electrosteel endeavours to achieve 'Quality

- right the first time' with strict quality control on raw material selection and

procurement.

Electrosteel commissioned its Mini Blast Furnace (MBF) at its plant at Khardah

using TKES technology. MBF produces liquid metal suited to the manufacture

of ductile iron pipes. The liquid metal is further processed and superheated in

induction furnaces. It is then treated with magnesium for nodularisation and

transferred to the centrifugal spun casting machines.

The pipes are heat treated, zinc coated, hydrostatically tested, cement mortar

lined and finished with a layer of bitumen coating/epoxy.

The in-process inspection and quality control at all points during the

production cycle is strictly maintained and documented as per ISO 9001

quality systems.

Socket and spigot push-fit jointsThe socket and spigot push fit joint is a simple male-female flexible joint that uses

the compression of a synthetic rubber gasket to provide the seal. The simplicity

of the joint and its flexible nature accommodates angular deflection and some

longitudinal withdrawal without any loss in performance

The design of the gasket incorporating a hard ‘heel’ and softer ‘bulb’ ensures that

gasket compression is achieved without it being displaced on insertion of the

spigot.

The British Standards Institute (BSI) has

supervised the type tests and issued the

relevant ‘KITEMARK’ licenses.

JOINTING OFPIPES

Step 1 : Clean the socket grooves and the spigot

end. Ensure the spigot is correctly chamfered.

Step 2 : Hold the gasket as shown and place

inside the socket.

Step 3 : Apply a thin film of lubricant to the

inside surface of the gasket and the outside surface

of the spigot for about 50mm for sizes up to and

including DN600 and 120mm for pipe sizes DN700

and above.

Note: Please follow the health and safety guidance

provided with the lubricant.

Step 4 : Apply lubricant on the spigot. Please

check that the spigot end is properly chamfered.

Step 5 : Align both the pipes.

Step 6 : Gently push the spigot into the socket.

The sockets should point uphill when the

pipeline is laid on a slope.

The spigot should be inserted into the

socket. The direction of flow has nothing

to do with direction of the socket.

Never use petroleum based lubricants

during jointing. It may damage the

gasket.

All fittings should be suitably anchored

against displacement as recommended in

the laying specification.

Spigots should be inserted into the

socket up to the white insertion mark to

ensure proper jointing.

The joint deflection should not be more

than the recommended deflection.

Pipelines are subject to forces caused by changes in direction, bends, tees, blank

ends etc. At these points additional restraint is required to avoid spigot and

socket separation. In instances where external thrust blocks are not suitable, a

range of options are available each using the proven socket and spigot flexible

joint.

ANCHOREDOPTIONS

Anchor GasketsThe use of anchor gaskets provides a cost effective solution to anchoring problems.

Resistance to joint separation is provided by stainless steel teeth moulded into the

rubber gasket. As the joint is pressurised the teeth bite into the pipe spigot and

resist separation.

‘Tied’ Socket & Spigot Joint‘The ‘tied’ socket and spigot joint utilises a standard gasket

together with flanges and tie rods to provide an anchored

solution as an alternative to the use of concrete anchor blocks.

Particularly useful in very soft ground conditions, or in remote

and difficult locations, the joint retains the flexibility of the

normal socket and spigot joint but resists joint separation.

The ‘tied’ joint comprises a simple welded spigot end flange

and a loose flange behind the socket together with tie bolts.

Restrained JointThis is a joint where a restraining mechanism is incorporated into a normal flexible

push-fit joint. In some site conditions or laying profiles, axial pull-out forces are

generated by internal pressure at cross-sectional and directional changes. Normal

flexible push-fit joints are incapable of withstanding such axial forces, even with

the help of conventional thrust blocks. As a result, there is the potential for socket

and spigot separation.

Such joints ideally suit the following conditions :

Directional changes in pumping.

Unstable ground conditions such as marshy grounds,

areas of subsidence, seismic zones etc.

Hilly terrains.

Available in sizes ranging DN 80 to DN 1000, the mechanism adopted by Electrosteel

for the restrained joint involves a weld bead at the spigot end, glands, locking ring

and nuts and bolts. The gland and locking ring, connected to the socket collar by

nuts and bolts, create restraining force against the weld bead of the spigot. The

accessories are supplied generally in ductile iron.

The restrained joint from Electrosteel offers the same degree of deflection as that

of a flexible push-fit joint.

Mechanical JointThe mechanical jointing system is an easy to assemble and bolted flexible jointing

system. A seal is obtained by applying pressure to the gasket by mechanical means

ie. a separate gland. When the pipe is bolted, the gland exerts pressure on the

sealing rubber gasket and makes the joint leak-proof. Accessories consist of a

gasket, a follower gland and hook bolts with hexagonal covered nuts. The gland

and bolts are made from ductile iron. The advantage of the mechanical joint is

that it does not require extra equipment to push the spigot into the socket, only a

ratchet spanner is needed to tighten the nuts on the hook bolt.

Main advantages of mechanical joints are:

If the joint leaks the bolts can be tightened to stop the leakage

Should the ‘joint’ fail, the gasket can be changed externally and the joint can

be reestablished.

Mechanical joints offer a higher angle of deflection than push-on joint.

Jointing procedure

Brush the spigot end of the pipe or fitting and the socket of the pipe or

fittings to be assembled.

Slide the gland over the spigot end followed by the gasket with the tip

pointing towards the spigot end.

Introduce the spigot with gasket and gland, into the socket and check the

assembly for alignment.

Slide the gasket along the spigot and engage it in the recess. Slide the gland

until it contacts with the gasket.

Engage the hook bolts and tighten the bolts in sequence.

The flanged joint is a rigid pipe joint typically used in above

ground applications such as treatment works, pumping

stations or fire mains.

Flanged ratings from PN10 to PN40 available

Comprehensive range of fittings to complete the system

NB Due to the rigid nature of the joint and the risk of

excessive bending moment being imposed it is advised that

flanged pipework is not buried.

Jointing of flanged joints

Align the pipes

Clean the flange faces to remove rust and dirt

Position the gasket. Use 3mm thick moulded rubber gaskets

Lubricate bolt threads, all mating surface and flanges

Insert the bolts one by one. Tighten diametrically opposite

bolts to the recommended torque

If necessary, retighten bolts before pressure testing

Range 80 - 1000mmManufacture of fittingsThe lost foam process used in the manufacture of fittings

is an advanced casting approach offering improved quality

in the end product.

Ductile iron fittings are tested to the following

test pressure as specified in ISO:2531/

BSEN:545/IS:9523.

Advantages of the lost foam processHigher productivity. The casting process is much faster.

No need for core setting. No core displacement resulting in uneven thickness.

Reduced potential for pinholes, slag inclusion or blowholes.

Maintains a high dimensional tolerance, vital for watertight joints. Lost foam

process.

In flanged fittings no drilling of holes is necessary as they are all cored.

Lost foam casting techniqueFirst an exact replica of the fitting is made with Styrofoam also known as

Thermocole.

This replica, moulded in special machines, acts as a pattern for the casting.

The patterns are placed in a mechanised moulding box and packed with sand.

When hot metal is poured, the Styrofoam pattern vapourises (a vacuum pump

removes the gases) and the metal takes the shape of the fitting by filling up

the resulting void.

After cooling, castings are taken out, shot blasted, fettled and cleaned.

After thorough inspection, the castings (fittings) are subjected to hydrostatic

testing.

Once tested, fittings are then finished specification. Coatings include fusion-

bonded epoxy, cement linings and bituminous coatings.

Electrosteel pipes may be supplied with a number of different

types of coatings and linings depending upon the proposed

application.

Cement Mortar LiningsPipes are generally supplied with a centrifugally applied cement

mortar lining. This lining creates an alkaline environment at

the internal metal surface and protects the pipe from corrosion

and tuberculation.

Electrosteel offers an Ordinary Portland Cement (OPC) for

use with drinking water applications and this may be further

enhanced by the application of a ‘seal’ coat of either epoxy (in

accordance with UK Drinking Water Regulation 31) or bitumen.

In sewer applications a High Alumina Cement (HAC) is applied

to allow for operating conditions ranging from pH4 to pH12.

Centrifugally applied CML provides a higher Hazen William’s C

value of 140 compared to 100 for bare metallic pipes.

Reduces frictional head loss and pumping cost.

CML passivates the pipe wall against corrosion through the

alkaline reaction of cement.

CML prevents pitting and tuberculation of pipes and stops the

production of red water.

CML helps to maintain the same flow area and coefficient of

friction over a long period of time.

Advantages of Cement Mortar Lining (CML)

Lining Thickness: The normal lining

thickness and the minimum permissible

values are given in the table below:

On contraction of the lining, the formation

of cracks cannot be avoided. These cracks,

together with other isolated cracks which

may develop during transportation, are

acceptable in the standard specifications

up to a width of 0.8 mm. These cracks

heal up when the pipe surface comes into

contact with water.

EXTERNALPROTECTION

Electrosteel offers customers a choice of external protection

systems to suit the ground conditions that apply.

ZincThe use of an ‘active’ external coating of Zinc together with a top coat of bitumen

or a synthetic resin greatly enhances the resistance of the pipe to corrosive attack.

This proven protection system works in 2 stages:

Undamaged, the zinc provides a barrier protection layer adhering tightly to the

barrel.

If an area of zinc is damaged during installation neighbouring zinc cathodically

protects the exposed iron until a healing layer of zinc has migrated over the

damaged area.

Zinc coatings are available on customer request in either 130 gm/m, 200 gm/m or

400 gm/m

Zinc Aluminium Alloy/Pseudo AlloyThe use of a combined zinc and aluminium protective layer is the latest development

in the external protection of pipes. The introduction of an alloy type coating

containing a mix of zinc and aluminium has the impact of improving the protection

provided by reducing the rate at which the zinc is sacrificed. Whilst still allowing

the sacrificial galvanic healing process to take place, a more stable protective layer

is created. The use of this type of coating eliminates the need to externally wrap

the pipe in a certain of ground conditions.

All Electrofresh Plus and sewer pipes are

finished with a tough yet porous epoxy coating.

The coating is applied at an optimal thickness

which provides durability and robustness but

also allows the galvanic action of the zinc/

zinc aluminium to continue.

Epoxy Finishing Layer

Tape WrappingIn highly aggressive soil conditions, additional external protection in the form

of a spirally applied anti-corrosion mastic tape may be required. This can either

be applied at our works prior to despatch or, if the facility exists, it may be site

applied.

The tape wrap provides high electrical resistance and excellent corrosion protection

in highly aggressive environments.

The pipe is wrapped from just behind the socket to just prior to the spigot insertion

marks. Wrapping can be provided with either a 25mm or 55% overlap.

Epoxy Coated Fittings 80-1000mmAll ductile iron fittings in the sizes DN80-1000 are supplied

with an epoxy coating conforming to BS EN 14901.

Potable water fittings are coated internally and externally

with blue epoxy. The blue epoxy is approved to BS 6920.

Coated products up to and including DN600 are also approved

by the Secretary of State under Regulation 31 of the Water

Supply (Water Quality) Regulations 2000.

Compatibility with Pipe SystemsEpoxy coated fittings are designed to form a complete system

with Electrosteel pipes. The tough epoxy is able to cope with

aggressive soil conditions without the need for additional

protection. Epoxy coated fittings are therefore suitable for

use in conjunction with any pipe coating system offered by

Electrosteel.

Fusion Bonded Epoxy Coated FittingsDuctile iron fittings with fusion bonded epoxy coating/

lining is an effective barrier coating solution. A state of

the art automated facility has been created to coat fittings

with powdered epoxy. This inert coating colour, coded blue

for potable water or red for sewage, is suitable for most soil

conditions.

EXTERNALPROTECTION

Advantages of Fusion Bonded Epoxy Coating (FBE)

Gives high gloss and smooth coatings with

excellent adhesion.

Difficult shapes can be coated evenly.

Provides enhanced corrosion resistance

properties.

A choice of blue or red colours for water or

sewage applications is available.

Film thickness between 100 – 250 micron,

can be specified as required.

High film thickness (>250 micron) can also

be applied as per required.

At a time when manufacture of Ductile Iron pipes and fittings

takes place outside of the UK Electrosteel Castings (UK) Ltd

recognise the need to provide a comprehensive Pipework

package to our customers that enable an ‘alternative’

solution to be offered in instances of where only ‘short lead

times’ are available.

Equally we recognise that in certain applications a Steel

Fabricated pipework solution may offer greater flexibility for

example where space may be tight or special configurations

are required.

Our extensive and quality focussed Steel fabrication

facilities at Chesterfield enable us to manufacture pipe and

fittings ‘ specials’ from 50mm upto 2000mm. Examples of

STEELFABRICATIONS

CapabilityOur extensive Steel Fabrication facilities at Chesterfield enable

us to manufacture a wide range of items including pipes and

fittings from 50mm upto 2500mm.. Examples of pipeline

products manufactured include; (then include the list however

the Flanged pipe is just a product not a heading). At the end

of the list it continues as follows: ‘ However with the flexibility

that fabricating steel provides we are able to manufacture items

to suit any site dimensions or customer requirement.’

Welding StandardsProducts are fabricated in accordance with BS 534, with welding

procedures in accordance with BS EN 288 pt3 and welder

approval to BS EN 287 pt1.

Product TestingAll fabricated pipeline products are hydrostatically tested to

the relevant test pressure and dye penetrant crack tested to BS

6443 ; 1984 as standard.

CoatingsIn addition we provide a range of fully approved coatings that

meet all major standards including DWI Regulation 31. These

include Fusion Bonded Epoxy, Scotchkote 206N and Rilsan and

wherever required full test and approvals certificates are available

and can be supplied.
